Stall Margin Improvement in Three-Stage Low Pressure Compressor by Use of Slot Type Casing Treatments

The Central Institute of Aviation Motors (CIAM) has been engaged in the development of methods and technologies extending the range of stable operation for GTE axial compressors on the basis of systematic experimental and theoretical investigations of processes before and after flow disturbances for many years. The general sources of experimental data were stage models of various types. They are first supersonic stages with 0.3–0.45 hub ratio and subsonic stages with 0.75 hub ratio, as well as high-loaded stages with low aspect ratio. As a result of these investigations, a structural configuration of the casing treatment (CT) was designed to prevent local flow separation on flow passage surfaces of a compressor stage. The CT structure includes the following components: - Slotted spacer installed above the inlet rotor section; - Attached ring covering the slotted spacer. An approximate procedure for selecting the optimal CT geometric parameters and their interrelations was developed for CT designing. Using this procedure, special investigations were completed and detected the CT effects on operation of the axial compressor. These effects are: - Effect of air back and forward leakage through slots between the blade tips and the inlet rotor section; - Effect of stall deceleration in the stage flow passage; - Pulsation damping at the stage tip when flowing around the CT slotted spacer. Based on this methodology, CT prototypes were developed and tested in various single-stage and multi-stage compressors. As an example of CT advantages, we can show test results for a three-stage low-pressure compressor (LPC) designed by CIAM. The LPC in take-off conditions provides the following design parameters: - Pressure ratio: 3.4; - Corrected tip speed: 418 m/s; - Stall margin: 20% … 21% within 0.5–1.0 corrected RPM. According to experimental investigations, the use of CT results in a considerable increase in LPC stall margin without losses in other design parameters. Additionally, the results of 3D viscous flow calculation are shown for compressor performance analysis.

Abstract Compared to the traditional casing treatment, the self-recirculating casing treatment (SCT) can improve or not decrease the compressor efficiency while achieving the stall margin improvement. For the bleed port, the main design indicator is to reduce the flow loss caused by suction, while providing sufficient jet flow and jet pressure to the injector. In order to gain a better study of the bleed port stabilization mechanisms, the bleed configuration was parameterized with the bleed port inlet width and the bleed port axial position. Five kinds of recirculating casing treatments were applied to a 1.5-stage transonic axial compressor with the method of three-dimensional unsteady numerical simulation. Fifteen identical self-recirculating devices are uniformly mounted around the annulus. The numerical results show that the SCT can improve compressor total pressure ratio and stability, shift the stall margin towards lower mass flows. Furthermore, it has no impact on compressor efficiency. The optimal case presents that stability margin is improved by 6.7% employing 3.1% of the annulus mass flow. Expanding bleed port inlet width to an intermediate level can further enhance compressor stability, but excessive bleed port inlet width will reduce the stabilization effect. The optimal bleed port position is located in the blocked area of the low energy group at the top of the rotor. In the case of solid casing, stall inception was the tip blockage, which was mainly triggered by the interaction of the tip leakage vortex and passage shock. From radial distribution, the casing treatment predominantly affects the above 70% span. The reduction of tip reflux region by suction effect is the main reason for the extension of stable operation range. The SCT also has an obvious stability improvement in tip blockage stall, while delaying the occurrence of compressor stall.

An optimization method combined of a genetic algorithm, an artificial neural network, a CFD solver and a blade generator, is developed in this research and applied in the three-dimensional blading design of a newly designed highly-loaded 5-stage axial compressor. The adaptive probabilities of crossover and mutation, non-uniform mutation operator and elitism operator are employed to improve the convergence of the genetic algorithm. Considering both the optimization efficiency and effectiveness, a mixture of high-fidelity multistage CFD method and approximate surrogate model of the feed-forward ANN is used to evaluate the fitness. In particular, the database is updated dynamically and used to re-train the surrogate model of ANN for improving the accuracy for predicting. The last stator of the compressor is optimized at the near stall operating point. The tip bow with relative bow height Hb and bow angle αb are treated as design parameters. The adiabatic efficiency as well as the penalty of mass flow and total pressure ratio constitute the objective functions to be maximized. The optimum (Hb = 0.881, αb = 14.7°) obtains 0.4% adiabatic efficiency increase for the whole compressor at the optimized operating point. The detailed aerodynamic is compared between the baseline and optimized stator, and the mechanism is analyzed. The optimized version obtains 5.1% increase in stall margin and maintains the efficiency at the design point.

In order to increase the performance of a modern gas turbine, compressors are required to provide higher pressure ratio and avoid incurring higher losses. The tandem aerofoil has the potential to achieve a higher blade loading in combination with lower losses compared to single vanes. The main reason for this is due to the fact that a new boundary layer is generated on the second blade surface and the turning can be achieved with smaller separation occurring. The lift split between the two vanes with respect to the overall turning is an important design choice. In this paper an automated three-dimensional optimisation of a highly loaded compressor stator is presented. For optimisation a novel methodology based on the Multipoint Approximation Method (MAM) is used. MAM makes use of an automatic design of experiments, response surface modelling and a trust region to represent the design space. The CFD solutions are obtained with the high-fidelity 3D Navier-Stokes solver HYDRA. In order to increase the stage performance the 3D shape of the tandem vane is modified changing both the front and rear aerofoils. Moreover the relative location of the two aerofoils is controlled modifying the axial and tangential relative positions. It is shown that the novel optimisation methodology is able to cope with a large number of design parameters and produce designs which performs better than its single vane counterpart in terms of efficiency and numerical stall margin. One of the key challenges in producing an automatic optimisation process has been the automatic generation of high-fidelity computational meshes. The multi block-structured, high-fidelity meshing tool PADRAM is enhanced to cope with the tandem blade topologies. The wakes of each aerofoil is properly resolved and the interaction and the mixing of the front aerofoil wake and the second tandem vane are adequately resolved.

Abstract The rotating distortion generated by upstream wakes or low speed flow cells is a kind of phenomenon in the inlet of middle and rear stages of an axial compressor. Highly complex inflow can obviously affect the performance and the stability of these stages, and is needed to be considered during compressor design. In this paper, a series of unsteady computational fluid dynamics (CFD) simulations is conducted based on a model of an 1-1/2 stage axial compressor to investigate the effects of the distorted inflows near the casing on the compressor performance and the clearance flow. Detailed analysis of the flow field has been performed and interesting results are concluded. The distortions, such as total pressure distortion in circumferential and radial directions, can block the tip region so that the separation loss and the mixing loss in this area are increased, and the efficiency and the total pressure ratio are dropped correspondingly. Besides, the distortions can change the static pressure distribution near the leading edge of the rotor, and make the clearance flow spill out of the rotor edge more easily under near stall condition, especially in the cases with co-rotating distortions. This phenomenon can be used to explain why the stall margin is deteriorated with nonuniform inflows.

Flow field measurements of a high-speed axial compressor are presented during pre-stall and post-stall conditions. The paper provides an analysis of measurements from a circumferential array of unsteady shroud static pressure sensors during stall cell development. At low-speed, the stall cell approached a stable size in approximately two rotor revolutions. At higher speeds, the stall cell developed within a short amount of time after stall inception, but then fluctuated in circumferential extent as the compressor transiently approached a stable post-stall operating point. The size of the stall cell was found to be related to the annulus average flow coefficient. A discussion of Phase-Locked Average (PLA) statistics on flow field measurements during stable operation is also included. In conditions where rotating stall is present, flow field measurements can be Double Phase-Locked Averaged (DPLA) using a once-per-revolution (1/Rev) pulse and the period of the stall cell. The DPLA method provides greater detail and understanding into the structure of the stall cell. DPLA data indicated that a stalled compressor annulus can be considered to contained three main regions: over-pressurized passages, stalled passages, and recovering passages. Within the over-pressured region, rotor passages exhibited increased blade loading and pressure ratio compared to pre-stall values.

In many aerodynamic design parameters for the axial-flow compressor, three variables of tailored blading, blade lean and sweep were considered in the re-design efforts of a transonic single stage which had been designed in 1960’s NASA public domains. As Part 1, the re-design was limited to the stator vane only. For the original MCA (Multiple Circular Arc) blading, which had been applied at all radii, the CDA (Controlled Diffusion Airfoil) blading was introduced at midspan as the first variant, and the endwalls of hub and casing (or tip) were replaced with the DCA (Double Circular Arc) blading for the second variant. Aerodynamic performance was predicted through a series of CFD analysis at design speed, and the best aerodynamic improvement, in terms of pressure ratio/efficiency and operability, was found in the first variant of tailored blading. It was selected as a baseline for the next design efforts with blade lean, sweep and both combined. Among 12 variants, a case of positively and mildly leaned blades was found the most attractive one, relative to the original design, providing benefits of an 1.0% increase of pressure ratio at design flow, an 1.7% increase of efficiency at design flow, a 10.5% increase of the surge margin and a 32.3% increase of the choke margin.

The design space of axial-flow compressors is restricted by stability issues. Different axial-type casing treatments (CTs) have shown their ability to enhance compressor stability and to influence efficiency. Casing treatments have proven to be effective, but there still is need for more detailed investigations and gain of understanding for the underlying flow mechanism. Casing treatments are known to have a multitude of effects on the near-casing 3D flow field. For transonic compressor rotors, these are more complex, as super- and subsonic flow regions alternate while interacting with the casing treatment. To derive design rules, it is important to quantify the influence of the casing treatment on the different tip flow phenomena. Designing a casing treatment in a way that it antagonizes only the deteriorating secondary flow effects can be seen as a method to enhance stability while increasing efficiency. The numerical studies are carried out on a tip-critical rotor of a 1.5-stage transonic axial compressor. The examined recirculating tip blowing casing treatment (TBCT) consists of a recirculating channel with an air off-take above the rotor and an injection nozzle in front of the rotor. The design and functioning of the casing treatment are influenced by various parameters. A variation of the geometry of the tip blowing, more specifically the nozzle aspect ratio, the axial position, or the tangential orientation of the injection port, was carried out to identify key levers. The tip blowing casing treatment is defined as a parameterized geometric model and is automatically meshed. A sensitivity analysis of the respective design parameters of the tip blowing is carried out on a single rotor row. Their impact on overall efficiency and their ability to improve stall margin are evaluated. The study is carried out using unsteady Reynolds-averaged Navier–Stokes (URANS) simulations.

Multistage axial compressor has an advantage of lower stage loading as compared to a single stage. Several stages with low pressure ratio are linked together which allows for multiplication of pressure to generate high pressure ratio in an axial compressor. Since each stage has low pressure ratio they operate at a higher efficiency and the efficiency of multi-stage axial compressor as a whole is very high. Although, single stage centrifugal compressor has higher pressure ratio compared with an axial compressor but multistage centrifugal compressors are not as efficient because the flow has to be turned from radial at outlet to axial at inlet for each stage. The present study explores the advantages of extending the axial compressor efficient flow path that consist of rotor stator stages to the centrifugal compressor stage. In this invention, two rotating rows of blades are mounted on the same impeller disk, separated by a stator blade row attached to the casing. A certain amount of turning can be achieved through a single stage centrifugal compressor before flow starts separating, thus dividing it into multiple stages would be advantageous as it would allow for more flow turning. Also the individual stage now operate with low pressure ratio and high efficiency resulting into an overall increase in pressure ratio and efficiency. The baseline is derived from the NASA low speed centrifugal compressor design which is a 55 degree backward swept impeller. Flow characteristics of the novel multistage design are compared with a single stage centrifugal compressor. The flow path of the baseline and multi-stage compressor are created using 3DBGB tool and DAKOTA is used to optimize the performance of baseline as well novel design. The optimization techniques used are Genetic algorithm followed by Numerical Gradient method. The optimization resulted into improvements in incidence and geometry which significantly improved the performance over baseline compressor design. The multistage compressor is more efficient with a higher pressure ratio compared with the base line design for the same work input and initial conditions.

Abstract The blades of rear stages in small size core compressors are reduced to shorter than 20 mm or even less due to overall high pressure ratio. The growing of tip clearance-to-blade height ratio of the rear stages enhance the leakage flow and increase the possibility of a strong clearance sensitivity, thus limiting the compressor efficiency and stability. A new concept of compressor, namely diffuser passage compressor (DP), for small size core compressors was introduced. The design aims at making the compressors robust to tip clearance leakage flow by reducing pressure difference between pressure and suction surfaces. To validate the concept, the second stage of a two-stage highly loaded axial compressor was designed with DP rotor according to a diffuser map. The diffuser passage stage has the same inlet condition and loading as the conventional compressor (CNV) stage, of which the work coefficient is around 0.37. The predicted performance and flow field of the DP were compared with the conventional axial compressor in detail. The rig testing was supplemented with the numerical predictions. Results reveal that the throttle characteristic of DP indicates higher pressure rise and the loss reduction in tip clearance is mainly responsible for the performance improvement. For the compressor with DP, the pressure and flow angle are more uniform on exit plane. What’s more, the rotor with diffused passage reveals more robust than the conventional rotor at double clearance gap. Furthermore, the experimental data indicate that DP presents higher pressure rise at design and part speeds. At design speed, the stall margin was extended by 7.25%. Moreover, peak adiabatic efficiency of DP is also higher than that of CNV by about 0.7%.

Abstract To reduce fuel-burn and CO2 emissions from aero gas turbines there is a drive towards very-high bypass ratio and smaller ultra-high-pressure ratio core engine technologies. However, this makes the design of the ducts connecting various compressor spools more challenging as the higher required radius change increases their aerodynamic loading. This is exacerbated for the duct which feeds the engine core as it must accept the relatively low-quality flow produced by the fan root. This is characterised by a hub-low pressure profile and large secondary flow structures which will inevitably increase loss and the likelihood of flow separation. Additionally, the desire for shorter, lighter nacelles means that the engine intake may be unable provide a uniform inlet flow to the fan when the aircraft is at an angle of attack or subject to cross winds. Any inlet distortion this generates can also further degrade the quality of the flow entering the core of the engine. This paper uses a combination of experiments and CFD to examine the effects of the inlet flow on the aerodynamics of an engine section splitter and transition duct designed to feed the low-pressure spool of a high bypass ratio turbofan. A fully annular test facility incorporating a 1½ stage axial compressor was used to compare the system performance of a rotor that produced a nominally flat profile with one that had a notably hub deficient flow. A RANS CFD model, employing a mixing plane between the rotor and Engine Section Stator (ESS) and a Reynolds Stress turbulence model, was then validated and used to further investigate the effects of increased inlet boundary layer thickness and bulk swirl distortion at rotor inlet. Overall, changes to the inlet condition were seen to have a surprisingly small effect on the flow at duct exit — i.e. the flow presented to the downstream compressor. Changes to the inlet did, however, generate increased secondary flows and degrade the performance of the ESS. This resulted in notably increased total pressure loss; in excess of 12% for the hub-low inlet and in excess of 30% at high inlet swirl where the flow in the ESS separated. However, the increased ESS wake structures, and the enhanced mixing, delayed separation in the duct suggesting that, overall the design was reasonably robust, albeit with a significant penalty in system loss.
