Additive manufacturing (AM) of metals is a relatively novel fabrication approach with growing interests in many industries. The AM process is based on building products originating from 3-D computer models, through localized melting of powder in a layered structure. The present research focused on the metallurgical investigation of AM AlSi10Mg parts fabricated by SLM-AM. The macrostructure of the product is a collage of solidified track segments, which were remelted several times by the adjacent neighboring tracks. The microstructure consists of fine cellular dendrites, which reflect high thermal gradients and rapid progression of the scanning laser during the AM process. The building strategy is crucial for the successful layer by layer additive process and the properties of the components. It was established that AM products yield higher mechanical properties than that for the parts fabricated by casting. Feasibility of AM parts joining by Electron Beam Welding (EBW) method is discussed.

Selective Laser Melting (SLM), a laser powder-bed fusion (PBF-L) additive manufacturing method, utilizes a laser to selectively fuse adjacent metal powders. The powders are aligned in a bed that moves vertically to allow for layer-by-layer part construction-Process-related heat transfer and thermal gradients have a strong influence on the microstructural features, and subsequent mechanical properties, of the parts fabricated via SLM. In order to understand and control the heat transfer inherent to SLM, and to ensure high quality parts with targeted microstructures and mechanical properties, comprehensive knowledge of the related energy and mass transport during manufacturing is required. In this study, the transient temperature distribution within and around parts being fabricated via SLM is numerically simulated and the results are provided to aid in quantify the SLM heat transfer. In order to verify simulation output, and to estimate actual thermal gradients and heat transfer, experiments were separately conducted within a SLM machine using a substrate with embedded thermocouples. The experiments focused on characterizing heat fluxes during initial deposition on an initially-cold substrate and during the fabrication of a thin-walled structure built via stainless steel 17-4 powders. Results indicate that it is important to model heat transfer thorough powder bed as well as substrate.

Three-dimensional printing has evolved into an advanced laser additive manufacturing (AM) process with capacity of directly producing parts through CAD model. AM technology parts are fabricated through layer by layer build-up additive process. AM technology cuts down material wastage, reduces buy-to-fly ratio, fabricates complex parts, and repairs damaged old functional components. Titanium aluminide alloys fall under the group of intermetallic compounds known for high temperature applications and display of superior physical and mechanical properties, which made them most sort after in the aeronautic, energy, and automobile industries. Laser metal deposition is an AM process used in the repair and fabrication of solid components but sometimes associated with thermal induced stresses which sometimes led to cracks in deposited parts. This chapter looks at some AM processes with more emphasis on laser metal deposition technique, effect of LMD processing parameters, and preheating of substrate on the physical, microstructural, and mechanical properties of components produced through AM process.

Nowadays, rapid prototyping is an emerging trend that is followed by industries and auto sector on a large scale which produces intricate geometrical shapes for industrial applications. The wire arc additive manufacturing (WAAM) technique produces large scale industrial products which having intricate geometrical shapes, which is fabricated by layer by layer metal deposition. In this paper, the CMT technique is used to fabricate single-walled WAAM samples. CMT has a high deposition rate, lower thermal heat input and high cladding efficiency characteristics. Humping is a common defect encountered in the WAAM method which not only deteriorates the bead geometry/weld aesthetics but also limits the positional capability in the process. Humping defect also plays a vital role in the reduction of hardness and tensile strength of the fabricated WAAM sample. The humping defect can be controlled by using low heat input parameters which ultimately improves the mechanical properties of WAAM samples. Two types of path planning directions namely uni-directional and bi-directional are adopted in this paper. Results show that the optimum WAAM sample can be achieved by adopting a bi-directional strategy and operating with lower heat input process parameters. This avoids both material wastage and humping defect of the fabricated samples.

An investigation of mechanical properties of Ti6Al4V produced by additive manufacturing (AM) in the as-printed condition have been conducted and compared with wrought alloys. The AM samples were built by Selective Laser Melting (SLM) and Electron Beam Melting (EBM) in 0°, 45° and 90°—relative to horizontal direction. Similarly, the wrought samples were also cut and tested in the same directions relative to the plate rolling direction. The microstructures of the samples were significantly different on all samples. α′ martensite was observed on the SLM, acicular α on EBM and combination of both on the wrought alloy. EBM samples had higher surface roughness (Ra) compared with both SLM and wrought alloy. SLM samples were comparatively harder than wrought alloy and EBM. Tensile strength of the wrought alloy was higher in all directions except for 45°, where SLM samples showed higher strength than both EBM and wrought alloy on that direction. The ductility of the wrought alloy was consistently higher than both SLM and EBM indicated by clear necking feature on the wrought alloy samples. Dimples were observed on all fracture surfaces.

Cracks and delamination, resulting from residual stresses, are a barrier in the world of additive manufacturing and selective laser melting (SLM) that prohibits the use of many metals in this field. By preheating the baseplate, thermal gradients are lowered and stresses can be reduced. In this work, some initial tests were performed with M2 high speed steel (HSS). The influence of preheating on density and mechanical and physical properties is investigated. The paper shows many promising results for the production of SLM parts in materials that are very sensitive to crack formation and delamination. When using a preheating of 200 °C, crack-free M2 HSS parts were produced with a relative density of 99.8%.

This study presents a thorough literature review on the powder-bed laser additive manufacturing processes such as selective laser melting (SLM) of Inconel 718 parts. The paper first introduces the general aspects of powder-bed laser additive manufacturing and then discusses the unique characteristics and advantages of SLM. Moreover, the bulk of this study includes extensive discussions of microstructures and mechanical properties, together with the application ranges, of Inconel 718 parts fabricated by SLM.

Additive manufacturing by selective laser melting (SLM) was used to investigate the effect of powder feedstock on 316L stainless steel properties include microstructure, relative density, microhardness and mechanical properties. Gas atomized SS316L powders of three different particle size distribution were used in this study. Microstructural investigations were done by scanning electron microscopy (SEM). Tensile tests were performed at room temperatures. Microstructure characterization revealed the presence of hierarchical structures consisting of solidified melt pools, columnar grains and multiform shaped sub-grains. The results showed that the SLM sample from the fine powder obtained the highest mechanical properties with ultimate tensile strength (UTS) of 611.9 ± 9.4 MPa and yield strength (YS) of 519.1 ± 5.9 MPa, and an attendant elongation (EL) of 14.6 ± 1.9%, and a maximum of 97.92 ± 0.13% and a high microhardness 291 ± 6 HV0.1. It has been verified that the fine powder (~16 μm) could be used in additive manufacturing with proper printing parameters.
