Magnesium alloys have been attracting much more attentions due to its low density, high specific strength and its lightweight during the past 30 years. In this paper, the deep drawing performance of AZ31B magnisium alloy sheets at elevated temperature was studied by the experimental approach. The results indicated that the formability of the AZ31B sheets at elevated temperatures could be improved significantly. The best external forming parameters can be obtained such as heating temperature of sheet, die-punch clearance, punch fillet radius, etc. Simulating the forming process by using the numerical simulation software, we investigated the stress-strain distribution, thickness distribution and forming limit, etc. The thickness distribution by the numerical simulation agrees well with the experimental results.

Flanging and bending forming processes of the crossmember in car intermediate floor are investigated respectively by using numerical simulation technology. The numerical model of the crossmember was established and its press forming effect was simulated to determine the feasible process parameters affecting its manufacturability. Forming limit diagram and thickness distribution diagram are used to evaluate simulation results of different process schemes. And then optimum values of process parameters for flanging and bending are found, which can reduce the tendencies of wrinkling, springback and crackling during the stamping of the product.

The forming process of automobile trunk side panel was investigated, using numerical simulation technology, to acquire the feasible process parameters and improve the formability of the product. With the technology, the manufacturability working procedures and drawing process parameters of the product were analyzed, calculated and simulated to achieve optimum formability characteristics. The method effectively lowers the probability of springback, wrinkling and thickness reduction, and shortens design cycle and cost. Based on the simulation results including forming limit diagram and thickness distribution diagram, the feasible process parameters are determined.

A thermal-mechanical coupled analysis of superplastic differential temperature deep drawing (SDTDD) with the MARC finite element code is performed in this paper. Initial drawing blank of an AA5083 bracket was calculated and adjusted according to the simulation result. During the SDTDD simulation, the power-law constitutive model of AA5083 was established as function of temperature and implanted in software MARC through new complied subroutine. Under the guide of the numerical simulation, the die was fabricated and the AA5083 bracket was successfully manufactured via superplastic differential temperature deep drawing. In forming practice, the temperature of female die was kept at 525°C, i.e. the optimal superplastic temperature of AA5083, and the punch was cooled by the flowing water throughout the forming process. The drawing velocity of punch was 0.1mm/s. Results revealed that the formed bracket had a sound uniform thickness distribution. Good agreement was obtained between the formed thickness profiles and the predicted ones.

Formability of the corner in the deep drawing of box-shaped parts was studied. The forming of box-shaped parts was simulated through numerical simulation software DYNAFORM from the different die radius size of shoulders and corners, the different BHF of straight and curved edges and different materials, etc.. The results shows that, the forming limit height of box-shaped parts increases with the larger the die radius of shoulders and corners, and forming limit height of SS304 in the materials studied is the highest, because it has larger yield strength; If the BHF of straight and curved edges has the constant size, the forming limit height of box-shaped parts will be lower when the BHF increases, while forming limit has a clear upward trend as blank holder force increases in the deep drawing processes which accords with the change law of resistance during the dislocation movement.

Blank holder force of box deep drawing is studied changes with time and displacement by DYNAFORM numerical simulation software. The results shows that, when the straight edge part of the blank holder force is constant, rounded part adopts small blank holder force can significantly improve the forming limit of box deep drawing, but the wrinkle is still evident. If the straight edge and rounded part of the blank holder force changes with time, not only deep drawing limit increase, wrinkles are also significantly reduced, indicating that the forming limit of the box shaped part is more effective on the blank holder force changes over time than with the position variation.

AbstractIn this study, in order to obtain the maximum possible formability in tailor-welded blank AA6061 sheets connected by the friction stir welding (FSW) procedure, the incremental sheet forming process has been utilized. The results are presented both numerically and experimentally. To obtain the forming limit angle, the base and FSWed sheets were formed in different angles with conical geometry, and ultimately, the forming limit angle for the base metal and FSWed sheet is estimated to be 60° and 57.5°, respectively. To explore the effects of welding and forming procedures on AA6061 sheets, experimental studies such as mechanical properties, microstructure and fracture analysis are carried out on the samples. Also, the thickness distribution of the samples is studied to investigate the effect of the welding process on the thickness distribution. Then, the numerical process was simulated by the ABAQUS commercial software to study the causes of the FSWed samples failure through analyzing the thickness distribution parameter, and major and minor strains and the strain distribution. Causes of failure in FSWed samples include increased minor strain, strain distribution and thickness distribution in welded areas, especially in the proximity of the base metal area.

In recent years very strong efforts have been undertaken to build light weight structures of car bodies in the automotive industry. Structural technologies like Space Frame, tailored blanks and relief-embossed panels are well-known and already in use. Beside that there is a large assortment of design materials with low density or high strength. Magnesium alloys are lighter by approximately 34 percent than aluminum alloys and are considered to be the lightest metallic design material. However forming processes of magnesium sheet metal are difficult due to its complex plasticity behavior. Strain rate sensitivity, asymmetric and softening yield behavior of magnesium are leading to a complex description of the forming process. Asymmetric yield behavior means different yield stress depending on tensile or compressive loading. It is well-known that elevated temperatures around 200°C improve the local flow behavior of magnesium. Experiments show that in this way the forming limit curves can be considerably increased. So far the simulation of the forming process including temperature, strain rates and plastic asymmetry is not state-of-the-art. Moreover, neither reliable material data nor standardized testing procedures are available. According to the great attractiveness of magnesium sheet metal parts there is a serious need for a reliable modeling of the virtual process chain including the specification of required mechanical properties. An existing series geometry which already can be made of magnesium at elevated temperatures is calculated using the finite element method. The results clarify the failings of standard calculation methods and show potentials of its improvement.

The paper deals with optimization of forming process for AISI 430 stainless steel with nominal thickness 0.4 mm. During forming of sidewall for washing machine drum, some wrinkles remain at the end of forming process in some places. This problem was solved by optimization the geometry of the drawpiece using numerical simulation. During optimization a series of modifications of the part geometry to absolute elimination of wrinkling was performed. On the basis of mechanical tests, the material model was created and imported into the material database of Autoform simulation software.

Numerical simulations based on Finite Element Analysis (FEA) are widely used to predict and evaluate the forming parameters before performing the physical processes. In the sheet metal industry, there are basically two types of FE programs: the inverse (one-step) programs and the incremental programs. In the present paper, the forming process of the shield case piece (LTA260W1-L05) was optimized by performing simulations with both types of software. The main analyzed parameter was the blankholding force while the rest of the parameters were kept constant. The criteria used to determine the optimum value was based on the Forming Limit Diagram (FLD), fracture and wrinkling of the material, thickness distribution, and the principal strains obtained. It was found that the holding force during the forming process deeply affects the results, and a range of values was established in which the process is assumed to give a good quality piece.

In this paper, hot and cold deep drawing processes are determined with direct deep drawing process and indirect deep drawing process. To predict the friction coefficient, the finite-element method, which can predict deformation behavior until the fracture of a blank sheet, was proposed using the forming limit diagram (FLD) curve. The effect of fracturing of the coating layer on the friction coefficient during the hot and cold deep drawing processes was investigated. The deformation behavior of the coating layer of the boron steel sheet that affects the friction coefficient in the hot and cold deep drawing processes was also proposed. A forming method that can control the surface condition of the formed product is further proposed by explaining the fracture of the coating due to the forming process.
