Expanded graphite and graphite nanosheets were facilely prepared by the thermal expansion of expandable graphite at 800 °C and sand milling of expanded graphite in water, respectively. When the expandable graphite precursor was prepared by the oxidation and intercalation of natural graphite (5 g) using KMnO4 (6 g) as an oxidant in a concentrated sulfuric acid solution (120 mL) at room temperature (25 °C) for 8 h, the expanded graphite with a maximum volumetric rate of 317 mL g−1 was prepared after the thermal expansion of the expandable graphite precursor at 800 °C for 60 s. The oxidation extent of natural graphite with KMnO4 is crucial for the preparation of expanded graphite. The thicknesses of graphite nanosheets decreased from 8.9 to 3.2 nm when the sand milling time of the expanded graphite in deionized water was prolonged from 6 to 24 h. The prolonging of the sand milling time not only decreased the layer number of the graphite nanosheet but also increased the d002 spacing due to the shocking and shearing forces. The addition of the expanded graphite powder and graphite nanosheets in a polyester paint efficiently improved the electrical conductivity of the resultant polyester coating films.

Abstract Polyurethane foams (PUFs) are found everywhere in our daily life, but they suffer from poor fire resistance. In this study, expansible graphite (EG) as flame retardant was incorporated into PUFs to improve material fire resistance. With the presence of EGs in the PU matrix, bubble size in PUF became smaller as confirmed by the scanning electron microscopy (SEM). The mass density of PUFs is directly proportional to the content of EG additive. The compression strengths of EG0/PUF and EG30/PUF decrease from 0.51 MPa to 0.29 MPa. The FTIR analysis of RPUFs showed that the addition of EGs did not change the functional group structures of RPUFs. Thermo-gravimetric analysis (TGA) testing results showed that the carbon residue weight of EG30/PUF is higher than other PU composite foams. The combination of TGA and FTIR indicated that the EG addition did not change the thermal decomposition products of EG0/PUF, but effectively inhibited its thermal decomposition rate. Cone calorimeter combustion tests indicated that the peak of the heat release rate (PHRR) of EG30/PUF significantly decreased to 100.5 kW/m2 compared to 390.6 kW/m2 for EG0/PUF. The ignition time of EG/PUF composites also increased from 2 s to 11 s with incorporation of 30wt% EGs. The limiting oxygen index (LOI) and UL-94 standard tests show that the LOI of EG30/PUF can reach 55 vol%, and go through V-0 level. This study showed that adding EG into PU foams could significantly improve the thermal stability and flame retardancy properties of EG/PUF composites without significantly sacrificing material compression strength. The research results provide useful guidelines on industrial production and applications of PUFs.

Flame-retardant coatings have drawn much attention in recent years. In this study, an inorganic sodium silicate-based intumescent flame-resistance coating with an excellent flameproof properties is developed by mainly utilizing sodium silicate as the ceramizable binder, via hydrolysis and self-condensation reaction. Fly ash, metakaoline, and wollastonite behave as supplement cementing materials. Major formulation encompasses the combination of the ammonium polyphosphate and pentaerythritol as the flame-retardant additives, and aluminum hydroxide or expandable graphite as the intumescence-improving filler agents. Expandable graphite was found to play an important role in the eventual performance of flame-resistance testing. The results showed that solid interaction forces can be formed between metakaoline and sodium silicate, resulting in a similar material to geopolymer with excellent physical properties. After high-temperature flame testing, a densely complex protective layer of carbon-char created on top of the robust silicon dioxide networks offers notable flame resistance. An optimal ratio in this inorganic intumescent coating contains sodium silicate—metakaoline (weight ratio = 9:1)—ammonium polyphosphate and pentaerythritol, aluminum hydroxide (3, 3, 10 wt.%)—expandable graphite (1 wt.%), which can create 4.7 times higher expansion ratio compared with neat sodium silicate matrix. The results of flame testing demonstrate only 387.1 °C and 506.3 °C on the back surface of steel substrate after one and three hours flaming (>1000 °C) on the other surface, respectively, which could meet the requirements according to the level of fire rating.

To assess the impact of graphite fillers on the thermal processing of graphite/poly(lactic acid) (PLA) composites, a series of the composite samples with different graphite of industrial grade as fillers was prepared by melt mixing. The average size of the graphite grains ranged between 100 µm and 6 µm. For comparative purposes, one of the carbon fillers was expandable graphite. Composites were examined by SEM, FTIR, and Raman spectroscopy. As revealed by thermogravimetric (TG) analyses, graphite filler slightly lowered the temperature of thermal decomposition of the PLA matrix. Differential scanning calorimetry (DSC) tests showed that the room temperature crystallinity of the polymer matrix is strongly affected by the graphite filler. The crystallinity of the composites determined from the second heating cycle reached values close to 50%, while these values are close to zero for the neat polymer. The addition of graphite to PLA caused a slight reduction in the oxidation induction time (OIT). The melt flow rate (MFR) of the graphite/PLA composites was lower than the original PLA due to an increase in flow resistance associated with the high crystallinity of the polymer matrix. Expandable graphite did not cause changes in the structure of the polymer matrix during thermal treatment. The crystallinity of the composite with this filler did not increase after first heating and was close to the neat PLA MFR value, which was extremely high due to the low crystallinity of the PLA matrix and delamination of the filler at elevated temperature.
