In this paper, stress intensity factor solutions for deep half-elliptical cracks that are applicable to the structural integrity evaluations of welded structures are presented. Welded structures generally have some weld residual stresses resulting in stress corrosion crackings (SCCs). This paper describes a simple way to compute the stress intensity factors under the weld-residual stresses and the mode I stress intensity factor solutions for deep half-elliptical cracks. The residual stresses are set to vary proportional to the constant, the linear, the quadratic and the cubic functions of x which is the distance from the plate surface. Although we use a straightforward finite element method to perform the computations, we can quickly generate the stress intensity factor solutions as we make use of automatic mesh generation program for the tetrahedral finite element. Thus, it is very tractable to generate the finite element models with cracks. Furthermore, present solutions can be compared with those of Li et al. which are also presented in PVP 2012. We conclude that present method is useful for the evaluations of SIFs of cracks under the residual stresses.

In recent years, the demand for resilient welded structures with excellent in-service load-bearing capacity has been growing rapidly. The operating conditions (thermal and/or structural loads) are becoming more stringent, putting immense pressure on welding engineers to secure excellent quality welded structures. The local, non-uniform heating and subsequent cooling during the welding processes cause complex thermal stress—strain fields to develop, which finally leads to residual stresses, distortions, and their adverse consequences. Residual stresses are of prime concern to industries producing weld-integrated structures around the globe because of their obvious potential to cause dimensional instability in welded structures, and contribute to premature fracture/failure along with significant reduction in fatigue strength and in-service performance of welded structures. Arc welding with single or multiple weld runs is an appropriate and cost-effective joining method to produce high-strength structures in these industries. Multi-field interaction in arc welding makes it a complex manufacturing process. A number of geometric and process parameters contribute significant stress levels in arc-welded structures. In the present analysis, parametric studies have been conducted for the effects of a critical geometric parameter (i.e. tack weld) on the corresponding residual stress fields in circumferentially welded thin-walled cylinders. Tack weld offers considerable resistance to the shrinkage, and the orientation and size of tacks can altogether alter stress patterns within the weldments. Hence, a critical analysis for the effects of tack weld orientation is desirable.

A key aspect of any numerical simulation to predict welding induced residual stresses is the development and application of an appropriate material model. Often significant effort is expended characterising the thermal, physical and hardening properties including complex phenomena such as high temperature annealing. Consideration of these aspects is sufficient to produce a realistic prediction for austenitic steels, however ferritic steels are susceptible to solid state phase transformations when heated to high temperatures. On cooling a reverse transformation occurs, with an associated volume change at the isothermal transformation temperature. Although numerical models exist (e.g. Leblond) to predict the evolution of the metallurgical phases, accounting for volumetric changes, it remains a matter of debate as to the magnitude of the impact of phase transformations on residual stresses. Often phase transformations are neglected entirely. In this work a simple phase transformation model is applied to a range of welded structures with the specific aim of assessing the impact, or otherwise, of phase transformations on the magnitude and distribution of predicted residual stresses. The welded structures considered account for a range of geometries from a simple ferritic beam specimen to a thick section multi-pass weld. The outcome of this work is an improved understanding of the role of phase transformation on residual stresses and an appreciation of the circumstances in which it should be considered.

The developments in the field of residual stress determination during the last decades have contributed to a better understanding of the origins and sources of residual stresses in different engineering disciplines. The many investigations concerning the behavior of residual stresses under mechanical loading have also provided a solid foundation to clarify the important aspects of residual stresses and fatigue. The question that arises now is if this available body of knowledge is being used effectively in the field of welding technology to design and construct structures with better fatigue performances. In this paper the necessity of the development of the concept residual stress engineering for welds in which wanted residual stress states are tailored for specific cases by appropriate means will be discussed. The possibilities of the quantitative consideration of the benefits in the fatigue design codes will be presented in a practical example.

The study proposed within this paper deals with an application of finite element techniques to the thermo-structural analysis of a dissimilar butt-welded joint. Residual stresses induced by the fusion arc-welding of steel joints in power generation plants are a concern to the industry. Nowadays, the application of finite element method appears to be a very efficient method for the prediction and the investigation of the weld-induced residual stresses, nevertheless the detailed modelling of all phenomena involved in such process is still challenging. The structural integrity assessment of welded structures strongly requires a deep investigation of weld-induced residual stresses in order to be compliant with safety requirement of power plant. The longitudinal and transversal residual stresses in dissimilar material butt joints of 8 mm thick for V-groove shape were studied. The developed thermo-mechanical FE model as well as the simulation procedures are detailed and results are discussed. As a result of such work, it has been found out that residual stresses in the two dissimilar plates are characterized by very different magnitudes and distribution.

Abstract This paper describes the codes and practice for designing welded structures such as railroad truck frames. For designing the first configuration, rather simple criteria are desired, although most codes such as AWS. AISC, etc. are complex. They consist of a variety of welded joint categories, which make a designer feel uncomfortable when deciding the first configuration. Therefore, such codes are considered to be mainly used for the evaluation of designed and constructed structures, and not to be used for deciding the first configuration. The JIS (Japanese Industrial Standard) for a railroad truck frame is explained as an example of a simple code, and is compared with some fatigue data. This standard is thought to be useful for a designer. However, the result of this investigation suggests a modification of the JIS for obtaining more reasonable criteria. Desirable criteria should be simple for a designer and sufficiently safe for structures. Additional investigations on fatigue data of welded joints, a statistical study for desirable non-fracture probability, and methods of structural stress analysis are to be conducted in the future. A practical fatigue testing method is also needed for investigating the strength in a high cycle region such as 108.

The technology of electron-beam welding (EBW) of structures of large thickness made of titanium alloy Ti–6Al–4V has been developed. A complex of metallographic studies of welded samples has been carried out. Tests to determine the mechanical characteristics of repair welded joints, that these joints made by EBW are equal in strength to the base material. The analysis of the level of residual stresses in various parts of the welded joint after repeated repair passes has been carried out. It was found that the subsequent vacuum annealing reduces the level of residual stresses in welded joints to 50 %. The analysis of the elemental composition showed that the elemental composition of the samples from the center of the weld to the base metal practically does not change for welding with the number of repeated passes up to 3.

Steel weld seams are characterized by heterogeneity of their microstructure. Microstructure affects the nature of the distribution, sign and magnitude of residual stresses. In combination with unfavorable factors (low temperature, metal hypoductility and an unsuccessful joint form) residual stresses lead to a decrease of load carrying capacity of a whole structure. In a weld seam residual stresses are distributed in a complex way and can affect the build quality of heavy section welded structures. Monitoring of residual stresses remains a big problem. Residual stresses in welds are often evaluated only by modeling. Unfortunately, all mathematical models describe the stress state of the welded material with low accuracy. Simple quality control, the results of which can be easy interpreted, is necessary. Welded joints made by manual arc welding and by automatic submerged arc welding were investigated. Butt seams of steel sheets of different thickness have been welded. Steel was low-carbon and low-alloyed. It is often used in welded structures for various purposes, including construction, and for pipelines manufacture. The temperature range of welded structures operation is very large – from-70 to 450С. The authors studied the structure of butt weld seams by the Barkhausen noise method, which is interesting as it represents an alternative to the known methods, which characterizes the structure and stress state of material. The relationship between the weld microstructure and magnetic noise is shown. Studies have allowed us to establish the relationship between the structure and magnetic properties and to evaluate the feasibility of applying the Barkhausen noise method to welded structures.
