The nickel-based superalloy GH4033 is one of the difficult-to-cut materials. In order to investigate the machinability of GH4033, the tool cutting performance, tool failure modes, tool life and the relationships between surface roughness and tool flank wear were studied by using different coated cemented carbide cutting tools under dry cutting. Aiming at the amount of metal removal combining with the tool life and surface quality, the better cutting tool coating type and optimal cutting parameters were obtained through the orthogonal experiments. The results showed that the cutting performance of TiCN coated tool (GC4235) was better than that of TiAlN coated tool (JC450V). With these two kinds of tools, the machined surface roughness decreased to a minimum value and then increased with the increase of flank wear. When cutting GH4033, the main wear mechanism for both of the two types of tools included adhesive wear, diffusive wear, abrasive wear, edge wear and coating peeling.

Aluminum rich nitride coatings are often used to protect cutting tools and prolong their service life. In this work, a preoxidation technique and duplex coating design were combined to further improve the bearing capacity and heat resistance of cutting tools. The Al-Cr-Si-N, Al-Cr-Si-O-N, and Al-Cr-Si-N/Al-Cr-Si-O-N duplex coatings were developed by arc ion plating, respectively. The morphology, phase constituents, mechanical and tribological properties of the coatings were characterized and tested by SEM, XRD, a micro-hardness tester, scratch tester, and tribometer. The results showed the coating became more compact and smoother after oxygen doping. However, the Al-Cr-Si-N coating presented the best mechanical properties and tribological behaviors. Its hardness and critical load showed the highest values, which were about 4000 HV and 81 N, respectively. A friction coefficient of 0.67 and wear rate of 1.4 × 10−3 μm3/N·mm were also the lowest values in the study. The three coatings were deposited on the same solid carbide end mills and performed the cutting tests under same conditions. By comparison, the Al-Cr-Si-N coated tool presented the longest tool life and minimum cutting force when cutting C1045 medium-carbon steel. After 90 min of dry milling, the width of the flank wear band (VB) of the AlCrSiN coated tool reached 135 μm, which was much lower than that of the other two coated tools.

This study is developing environmentally friendly cutting technologies of difficult-to-machine materials by MQL (Minimum Quantity Lubrication) cutting with Ti-B coated tools. In this research, we performed cutting experiments of difficult-to-machine materials in dry, MQL and wet conditions with non-coated tools. Cutting resistance in the MQL cutting was almost the same as that in the wet cutting. Moreover, damage of the cutting tool was not observed after the MQL cutting. Therefore the MQL cutting is expected to become an advanced cutting technology by using Ti-B coated tools because Ti-B film had high temperature lubricating properties and high wear resistance.

The tribological influences of PVD-applied TiAlN coatings on the wear of cemented carbide inserts and the microstructure wear behaviors of the coated tools under dry and wet machining are investigated. The turning test was conducted with variable high cutting speeds ranging from 210 m/min to 410m/min. The analyses based on the experimental results lead to strong evidences that conventional coolant has a retarded effect on TiAlN coatings under high-speed machining. Microwear mechanisms identified in the tests through SEM micrographs include edge chipping, micro-abrasion, micro-fatigue, micro-thermal, and micro-attrition. These micro-structural variations of coatings provide structure-physical alterations as the measures for wear alert of TiAlN coated tool inserts under high speed machining of steels.

Carbon fiber-reinforced plastics (CFRP) are typical difficult-to-machine materials, which is easy to produce many defects such as burrs, dilacerations, layering in milling process. And selecting the appropriate cutting tool has become the key to machining CFRP with high quality and efficiency. In the paper, the machining principle of milling CFRP with new type end mill was analyzed. The diamond coating of general right-hand end mill, cross-flute router and fine-cross-nick router were used to cutting CFRP under the same cutting condition. Through the comparative analysis of the workpiece’s surface quality and tool wear, it concluded that: compared with right-hand diamond coated end mill, cross-flute diamond coated router or fine-cross-nick diamond coated router could effectively suppress the appearance of burrs and dilacerations; abnormal coating peeling appeared in the flank face of right-hand diamond coated end mill, forming the boundary wear, which accelerated wear failure; the flank wear of diamond coated cross-flute router and fine-cross-nick router were both abrasive wear. Due to having more cutting edge than cross-flute router in cutting process, the flank wear of fine-cross-nick router was slower, and the tool life was longer. So it was more suitable for cutting CFRP.

Amorphous hydrogenated carbon coatings (a-C:H) are well known for their exceptional tribological properties and are established as tool coatings for numerous forming applications. However, utilized in dry forming processes of aluminium a premature failure of an a-C:H coated tool often occurs due to strong adhesive wear. In this paper the run-in behaviour of a-C:H is investigated and as a possible reason for the premature tool failure evaluated. Therefore, oscillating ball-on-disc tribometer tests and strip drawing tests, for a more realistic emulation of real forming processes, will be conducted. According to these tests, the run-in period of a-C:H coatings is characterized by a high friction value and adhesion tendency and thus is decisive for the tool performance. Based on a subsequent analysis of the coating wear, the predominating wear mechanisms during the run-in period are discussed. The intrinsic nanomater-scale a-C:H roughness is identified as a crucial factor determining the tribological properties of the run-in behaviour. By reducing the coating roughness prior to the forming process, the adhesion tendency and friction value can be reduced significantly. The results demonstrate the tribological performance of pre-treated a-C:H coatings for dry sheet metal forming of aluminium EN AW-5083.
