Design and Optimization of Multi-Stage Centrifugal Compressors With Uncertainty Quantification of Off Design Performance

The use of multi-stage centrifugal compressors carries out a leading role in oil and gas process applications. Green operation and market competitiveness require the use of low-cost reliable compression units with high efficiencies and wide operating range. A methodology is presented for the design optimization of multi-stage centrifugal compressors with prediction of the compressor map and estimation of the uncertainty limits. A one-dimensional (1D) design tool has been developed that automatically generates a multi-stage radial compressor satisfying the target machine requirements based on a few input parameters. The compressor performance map is then assessed using the method proposed by Casey-Robinson [1], and the approach developed by Al-Busaidi-Pilidis [2]. The off-design performance method relies on empirical correlations calibrated on the performance maps of many single-stage centrifugal compressors. An uncertainty quantification study on the predicted performance maps was conducted using Monte Carlo method (MCM) and generalized Polynomial Chaos Expansion (gPCE). Finally, the design procedure has been coupled to an in-house optimizer based on evolutionary algorithms. The complete design procedure has been applied to a multi-stage industrial compressor test case. A multi-objective optimization of a multi-stage industrial compressor has been performed targeting maximum compressor efficiency and flow range. The results of the optimization show the existence of optimum compressor architectures and how the Pareto fronts evolve depending on the number of stages and shafts.

Most manufacturers of multi-stage centrifugal compressors for the oil and gas industry utilize a solid shaft rotor construction. The impellers use a shrink fit onto the shaft with spacers in between the impellers. With the introduction of the guidelines in the 7th edition of API 617, built-up rotors for centrifugal compressors using a tie-bolt are recognized by API. This study compares the rotordynamic performance of the identical compressor using both a tie-bolt design and a more conventional solid rotor for a two-stage pipeline application. A full API 617 lateral analysis is performed on the two designs, assuming identical impeller flow path, stage spacing, and hub diameter. The critical speed and unbalance response are computed, and a full Level 2 stability analysis is performed for each case. The results show the tie-bolt construction to be slightly lighter and stiffer, resulting in a higher critical speed and improved rotordynamic stability.

VIVA is a vortex induced vibration (VIV) analysis software that to date has not been widely used as a design tool in the offshore oil and gas industry. VIVA employs a hydrodynamic database that has been benchmarked and calibrated against test data [1]. It offers relatively few input variables reducing the risk of user induced variability of results [2]. In addition to cross flow current induced standing wave vibration, VIVA has the capability of predicting traveling waves on a subsea riser, or a combination of standing and traveling waves. Riser boundary conditions including fixed, pinned, flex joint or SCR seabed interaction can be modeled using springs and dashpots. VIVA calculates riser natural frequencies and mode shapes and also has the flexibility to import external modal solutions. In this paper, the applicability of VIVA for the design of straked steel catenary risers (SCR) and top tensioned risers (TTR) is explored. The use of linear and rotational springs provided by VIVA to model SCR soil interaction and flex joint articulation is evaluated. Comparisons of the VIV fatigue damage output with internal and external modal solution is presented in this paper. This paper includes validation of the VIVA generated modal solution by comparing the modal frequencies and curvatures against a finite element (FE) model of the risers. Fatigue life is calculated using long term Gulf of Mexico (GoM) currents and is compared against the industry standard software SHEAR7. Three different lift curve selections in SHEAR7 are used for this comparison. The differences in riser response prediction by the two software tools are discussed in detail. The sensitivity of the VIVA predicted riser response to the absence of VIV suppression devices is presented in this paper. The riser VIV response with and without external FE generated modal input is compared and the relative merits of the two modeling approaches are discussed. Finally, the recommended approach for VIVA usage for SCR and TTR design is given.

The use of non-metallic pipes and composite components that are low-cost, durable, light-weight, and resilient to corrosion is growing rapidly in various industrial sectors such as oil and gas industries in the form of non-metallic composite pipes. While these components are still prone to damages, traditional non-destructive testing (NDT) techniques such as eddy current technique and magnetic flux leakage technique cannot be utilized for inspection of these components. Microwave imaging can fill this gap as a favorable technique to perform inspection of non-metallic pipes. Holographic microwave imaging techniques are fast and robust and have been successfully employed in applications such as airport security screening and underground imaging. Here, we extend the use of holographic microwave imaging to inspection of multiple concentric pipes. To increase the speed of data acquisition, we utilize antenna arrays along the azimuthal direction in a cylindrical setup. A parametric study and demonstration of the performance of the proposed imaging system will be provided.

Abstract The deterioration of the reservoir properties of potential oil and gas bearing areas on mature and green fields, as well as the increase in the volume of hard-to-recover reserves on low-permeable reservoirs set us new challenges in searching and using effective development technologies to maintain and even increase the oil production levels. Based on successful international experience, Russian oil and gas companies use horizontal wells (HW) with multi-stage hydraulic fracturing (MSHF) for the cost-effective development of low-permeable reservoirs. Thus, since the first pilot works of drilling technologies and completion of HW with MSHF in 2011, at the beginning of 2020, over 1,200 HW with MSHF were drilled and came on stream at the fields of LLC RN-Yuganskneftegaz, about half of which are at the exploitation play AS10-12 of the northern license territory (NLT) of the Priobskoye field. In searching the best technologies and engineering solutions, the company tested different lengths of horizontal section of HW, the number of hydraulic fracturing (HF) stages and distances between hydraulic fracturing ports, as well as different specific mass of the proppant per frac port. Recently, there has been a tendency in design solutions to increase the length of the HWs and the number of hydraulic fractures with a decreasing distance between the frac ports and a decreasing specific mass of the proppant per frac port. This work studies the actual and theoretical efficiency of HW with MSHF of various designs (different lengths of horizontal section of HW and the number of HF stages) and to assess the viability of increasing the technological complexity, as well as to analyze the actual impact of loading the proppant mass per port on performing HW with MSHF. The study is based on the results of the analysis of the factual experience accumulated over the entire history of the development of the exploitation play AS10-12 of the NLT of the Priobskoye field of the Rosneft Company. In studying the viability of increasing the technological complexity, especially, increasing the length of horizontal section of HW, increasing the number of HF stages, and reducing the distance between the frac ports: we discovered the typical methodological errors made in analyzing the efficiency of wells of various designs; we developed the methodology for analysis of the actual multiplicity of indicators of wells of various designs, in particular, HW with MSHF relative to deviated wells (DW) with HF; we carried out the statistical analysis of the actual values of the multiplicity of performance indicators and completion parameters of HW with MSHF of various designs relative to the surrounding DW with HF of the exploitation play AS10-12 of the NLT of the Priobskoye field; we performed the theoretical calculation of the multiplicity of the productivity coefficient for the HW with MSHF of various designs relative to DW with HF for the standard development system of the exploitation play AS10-12 of the NLT of the Priobskoye field; we compared the actual and theoretical results. The paper also presents the results of studying the actual effect of changes of proppant's mass per port on performance indicators of HW with MSHF of the same design and with an increase in the number of fractures of the hydraulic fracturing without changing the length of horizontal section of HW. As for performance indicators, being the basis for estimating the efficiency of HW with MSHF of various designs, we used the productivity index per meter of the effective reservoir thickness and the cumulative fluid production per meter of the effective reservoir thickness per a certain period of operation. And as the completion parameters, we used the length of the horizontal section of HW, the number of HF stages, the distance between the frac ports, and the specific mass of the proppant per meter of the effective reservoir thickness per frac port. The results of this work are the determining vector of development for future design decisions in improving the efficiency of HW with MSHF.

Abstract A riser is a key component for transporting produced oil and gas from the subsea wells to the surface production vessel. Through nearly 30 years of design and implementation, Steel Catenary Risers (SCRs) have been found to have the advantages of relatively low cost and good adaptability to floating platform’s motion. This paper investigates deepwater SCR system design for the Lingshui 17-2 (termed LS17-2) project. This paper first introduces a SCR system for the LS17-2 project. The field for this project is located in the northern South China Sea, with water depth of 1220m to 1560m. LS17-2 consists of a subsea production system, a deep-draft semi-submersible (SEMI), and an export riser/pipeline. The platform was designed to have a large storage capacity with a variable draft during its operation. Based on deepwater SCR engineering experience, the key SCR design challenges are summarized from the engineering executive perspective. The challenges to the SCR system design for the LS17-2 project include harsh environment condition in South China Sea and the impact on fatigue design for the requirement of 30-years’ service life. They call for design optimization and innovative ideas. The engineering design and analysis are discussed together solutions. To demonstrate the deepwater SCR system design for LS17-2 project, examples are provided to illustrate the challenges and solutions. The experience learned from this paper should have significant relevance to future SCR design.

Intakes of reduced length have been proposed with the aim of producing aero-engines with higher efficiency and reduced weight. As the intake length decreases, it is expected that stronger effects of the fan on the flow over the intake lip will be seen. If the effects of the fan cannot be ignored, a low-cost but still accurate fan model is of great importance for designing a short-intake. In this paper, a low order rotor/stator model, the immersed boundary method with smeared geometry (IBMSG), has been further developed and validated on a rig test case. The improved IBMSG is more robust than the original. The rig test case used for validation features a low-pressure compression system with a nonaxisymmetric inflow, which is representative of the inlet condition of an aero-engine at its cruise condition. Both the fan and the outlet guide vanes (OGVs) are modeled using IBMSG. A detailed analysis is carried out on the flow both upstream and downstream of the fan. After validating the IBMSG method against the rig test case, a short-intake case, coupled with a fan designed for the next generation of aero-engines, is further investigated. It is found that compared with the intake-alone case, the inflow distortion at the fan face is significantly reduced by the presence of fan. Due to this increased interaction between the fan and the flow over the intake lip, accounting for the effects of the downstream fan is shown to be essential when designing a short intake.

Modularization is a current issue in the context of plant design. A modular system aims to reduce lead time and cost in design phases. An oil & gas plant consists of many Engineered-To-Order solutions to be submitted and approved during the negotiation phase. In this context, design tools and methods are necessary to support the design life cycle from the conceptual study to the detailed project. The paper proposes an approach to optimize the design of modularized oil & gas plants with a focus on the related steel structures. A test case shows the configuration workflow applied to a modular steel structure of about 400 tons. The modularized layout has been optimized using genetic algorithms. A Knowledge Base has been described to support the configuration phase related to the conceptual design. Design rules and metrics have been formalized from the analysis of past solutions.

Although process design optimization issues have received considerable attention from researchers for more than several decades, and a number of methodologies for modeling and optimizing the process have been developed, there is still ample room for improvement. Most research work has rarely considered the use of raw data from a manufacturing process database into the process design. However, the use of cumulative raw data can be a vital component in optimizing processes. To address this, we propose a new process design procedure called robust-Bayesian data mining (RBDM). First, we show how data mining techniques and a correlation-based feature selection (CBFS) method can be applied effectively to the selection of significant factors. Second, we then show how RBDM can be incorporated into robust design. Third, we present how the proposed RBDM estimates process parameters by considering the concept of robustness of the estimated parameters while incorporating the concept of noise factors. Finally, we present numerical examples to illustrate the efficiency of the proposed RBDM as a design tool for optimizing manufacturing processes.
