A Computational Fluid Dynamics (CFD) Guided Engineering Solution for Performance Improvement of a Multistage Pump

Abstract This work will demonstrate how the Energy Recovery Inc. (ERI) engineering team improved the efficiency of a multistage pump by about 10% at the first stage, which translated into a 3% increase in the overall multistage pump efficiency; according to a set of engineering calculations and review of the archived in-house test data for the legacy multistage pumps, it was hypothesized that the performance pain-point of the pump was inefficient performance of the first stage, due to the formation of a strong pre-swirl right before its inlet. The validity of this hypothesis then was confirmed via RANS CFD simulations of the flow field inside the inlet suction housing and pump impeller. Same CFD methodology was used to evaluate multiple engineering solutions to reduce the strength of the inflow pre-swirl by modifying the inlet suction housing geometry. The obtained RANS CFD solutions guided the engineering team towards the most promising hardware modification proposal. The proposed geometrical modification of the inlet suction housing was implemented and tested on different multistage pumps. All of the test results validated the obtained RANS CFD numerical solution. The state of the art in this successful performance improvement process was first the on-point hypothesis development based on fundamentals of engineering and archived test data. Second, the proper RANS CFD methodology development to model/confirm the initial hypothesis and vet all possible engineering solutions to maximize the multistage pump efficiently and accurately. This can be a great example for various relevant turbomachinery industrial applications.

Since centrifugal pumps consume a mammoth amount of energy in various industrial applications, their design and optimization are highly relevant to saving maximum energy and increasing the system’s efficiency. In the current investigation, a centrifugal pump has been designed and optimized. The study has been carried out for the specific application of transportation of slurry at a flow rate of 120 m3/hr to a head of 20 m. For the optimization process, a multi-objective genetic algorithm (MOGA) and response surface methodology (RSM) have been employed. The process is based on the mean line design of the pump. It utilizes six geometric parameters as design variables, i.e., number of vanes, inlet beta shroud, exit beta shroud, hub inlet blade draft, Rake angle, and the impeller’s rotational speed. The objective functions employed are pump power, hydraulic efficiency, volumetric efficiency, and pump efficiency. In this reference, five different software packages, i.e., ANSYS Vista, ANSYS DesignModeler, response surface optimization software, and ANSYS CFX, were coupled to achieve the optimized design of the pump geometry. Characteristic maps were generated using simulations conducted for 45 points. Additionally, erosion rate was predicted using 3-D numerical simulations under various conditions. Finally, the transient behavior of the pump, being the highlight of the study, was evaluated. Results suggest that the maximum fluctuation in the local pressure and stresses on the cases correspond to a phase angle of 0°–30° of the casing that in turn corresponds to the maximum erosion rates in the region.

Multistage centrifugal pumps are highly efficient and compact in structure. Pump efficiency can be improved by an effective understanding of hydraulic behavior and energy loss, however, the traditional hydraulic loss evaluation method does not readily reveal the specific locations of energy loss in the pump. In this study, a guide ring was imposed in multistage pumps, and an entropy production theory was applied to investigate irreversible energy loss of a multistage pump with and without guide ring. Detailed distributions of energy losses in the pumps were calculated to determine the respective entropy production rates (EPRs). The EPR values as calculated are in close accordance with actual hydraulic loss values in the pumps. EPR values were higher in the multistage pump with the guide ring than the pump without a guide ring under part-load flow conditions (0.2Qd). However, the vortex flow in the pump was weakened (or eliminated) by the guide ring as flow rate increased; this reduced energy loss in the chambers. Flow passing the chamber was stabilized by the guide ring, which decreased shock and vortex loss in the chamber and guide vane. Under both designed flow condition and overload conditions, the EPR values of the guide ring-equipped multistage pump were lower than those without the guide ring. Furthermore, minimum efficiency index (MEI) values were also calculated for the two chamber structures; it was found that overall efficiency of pump with guide ring is better than that without.

A classical PI speed drive controller modified with the parallel addition of an on-off switching element appears to offer a potential for reasonable improvement over the performance of the original version. This improvement is obtained by combining classical transfer function techniques, sliding mode systems ideas, and self-tuning. While theoretical results, extended simulations, and preliminary experimental tests are encouraging, they do suggest that in actual industrial applications performance improvement may be conditioned by the usage of better performing open loop components.

The detailed investigation of flow behavior inside the combustion chamber and performance of engine is most challenging problem due to constraints in Experimental Data collection during testing; However, Experimental testing is essential for establishment of correlation with CFD Predictions. Hence, the baseline engine was tested at different load conditions and validated with CFD results, before it was optimized for performance improvement. The objective of the CFD Prediction was not only to optimize performance (Fuel Efficiency, Power, Torque, etc.) & Emissions Reduction, but also to assess feasibility of Performance Upgrade Potential. In the present CFD study, surface mesh and domain was prepared for the flame face, intake valve, intake valve seat, exhaust valve, exhaust valve seat and liner for closed volume cycle, between IVC and EVO using CFD code VECTIS. Finally simulations for three different load conditions were conducted using VECTIS solver. Initially, in-cylinder pressure vis a vis crank angle prediction was carried out for 100%, 75% and 50% load conditions. Then the fine tuning of (P-ϴ) diagram for different load conditions was conducted by varying different combustion parameters. Further, the engine performance validation was carried out for rated and part load conditions in terms of, IMEP, BMEP, break specific fuel consumption and power output, while NOx mass fractions were used to convert the NOx to g/kWh for comparison of emission levels with the test data. Finally optimized re-entrant combustion chamber and modified valve timing with optimum fuel injection system simulation was carried out to achieve target performance with reduced fuel consumption. A 3D CFD result showed reduction in BSFC and was in close agreement with the test data.

Abstract Swirling flow in pump sump intake has been the subject of discussion for the past decades due to the detrimental effects brought about by its existence. Among the effects of swirling flow are reduced pump efficiency, cavitation, excessive vibration and load imbalance at the pump impeller which are caused by hydraulic problems associated to swirling flow such as swirls and vortices. One of the remedial measures for preventing such occasion is by keeping the pump inlet submerged above a defined value known as the minimum inlet submergence. It is the minimum submergence required to reduce the probability of the occurrence of free surface vortices. However, this requirement may not be fulfilled in some situations due to on site conditions or operational restrictions. In this paper, an experimental study was conducted to investigate the characteristics of swirl angle in the pump intake flow when the pump inlet is submerged near the value of minimum inlet submergence. The ratio of pump submergence to the minimum submergence was varied between 0.8 to 1.2 with constant inlet Froude Number which referred to as submergence ratio. The strength of the swirl in the intake flow was determined by measuring the swirl angle which was accomplished using a swirl meter attached in the suction pipe. Measurements using Acoustic Doppler Velocimeter (ADV) was performed to capture the velocity profile in the intake sump. The swirl angle distribution across the range of submergence ratios was dominated by a subsurface vortex formed at the sump floor. As soon as the submergence was reduced below the minimum submergence, a free surface vortex emerged near the pump inlet and brought a swirl retardation effect to the swirl meter rotation resulting in a bigger fluctuation of the swirl meter reading. An anti vortex device (AVD) called the floor splitter commonly used to reduce vorticity at pump inlet was installed and its effect on the reduction of swirls and vortices was evaluated.

The development of an efficient and reliable method of evaluating the performance of an air-cooled steam condenser (ACC) under windy conditions using computational fluid dynamics (CFD) is presented. A two-step modeling approach is employed as a result of computational limitations. The numerical ACC model developed in this study makes use of the pressure jump fan model, among other approximations, in an attempt to minimize the computational expense of the performance evaluation. The accuracy of the numerical model is verified through a comparison of the numerical results to test data collected during full-scale tests carried out on an operational ACC. Good correlation is achieved between the numerical results and test data. The effect of wind on ACC performance at El Dorado Power Plant (Nevada, USA) is investigated. It is found that reduced fan performance due to distorted flow at the inlet of the upstream fans is the primary contributor to the reduction in ACC performance associated with increased wind speed in this case. The model developed in this study has the potential to allow for the evaluation of large ACC installations and provides a reliable platform from which further investigations into improving ACC performance under windy conditions can be carried out.

Abstract Recently, many studies carried out to improve the performance of the pump with shape changes. In this paper, impeller optimization is performed to improve the pump performance. Design optimization techniques for the sludge pump impellers have been developed by using computational fluid dynamics (CFD) and optimal design theory. This paper describes the design optimization of a sludge pump impeller based on Response Surface Method (RSM) coupled with Navier-Stokes flow analysis. In particular, RSM which was based on the results of the design of experiment (DOE) helps to achieve the optimum point. In order to optimize the shape of the impeller, the thickness and the height of the blade were set as design factors. As a result, it was confirmed that the efficiency and the head were improved by 11.2% and 6.67%, respectively, compared to the referenced model.

This paper reports on a laboratory experiment conducted more than 30 years ago (Eli, 1974, unpublished), and recent Computational Fluid Dynamics (CFD) investigations, focusing on the properties of a plane tangential jet produced by an apparatus called a “centrifugal nozzle.” The authors believe that the centrifugal nozzle has potential industrial applications in several areas related to fluid mixing and particulate matter suspension in mixing tanks. It is also believed that this experiment, or one similar, may provide data useful for benchmarking CFD models.
