Accounting for Circumferential Flow Nonuniformity in a Multi-Stage Axial Compressor

Abstract The flow field in a compressor is circumferentially non-uniform due to geometric imperfections, inlet flow nonuniformities, and blade row interactions. Therefore, the flow field, as represented by measurements from discrete stationary instrumentation, can be skewed and contribute to uncertainties in both calculated one-dimensional performance parameters and aerodynamic forcing functions needed for aeromechanics analyses. Considering this challenge, this paper documents a continued effort to account for compressor circumferential flow nonuniformities based on discrete, under-sampled measurements. First, the total pressure field downstream of the first two stators in a three-stage axial compressor was measured across half of the annulus. The circumferential nonuniformities in the stator exit flow, including vane wake variability, were characterized. In addition, the influence of wake variation on stage performance calculations and aerodynamic forcing functions were investigated. In the present study for the compressor with an approximate pressure ratio of 1.3 at design point, the circumferential nonuniformity in total pressure yields an approximate 2.4-point variation in isentropic efficiency and 54% variation in spectral magnitudes of the fundamental forcing frequency for the embedded stage. Furthermore, the stator exit circumferential flow nonuniformity is accounted for by reconstructing the full-annulus flow using a novel multi-wavelet approximation method. Strong agreement was achieved between experiment and the reconstructed total pressure field from a small segment of measurements representing 20% coverage of the annulus. Analysis shows the wake-wake interactions from the upstream vane rows dominate the circumferentially nonuniform distributions in the total pressure field downstream of stators. The features associated with wake-wake interactions accounting for passage-to-passage variations are resolved in the reconstructed total pressure profile, yielding representative mean flow properties and aerodynamic forcing functions.

Reducing the fuel consumption is a main objective in the development of modern aircraft engines. Focusing on aircraft for mid-range flight distances, a significant potential to increase the engines overall efficiency at off-design conditions exists in reducing secondary flow losses of the compressor. For this purpose, Active Flow Control (AFC) by aspiration or injection of fluid at near wall regions is a promising approach. To experimentally investigate the aerodynamic benefits of AFC by aspiration, a 4½-stage high-speed axial-compressor at the Leibniz Universitaet Hannover was equipped with one AFC stator row. The numerical design of the AFC-stator showed significant hub corner separations in the first and second stator for the reference configuration at the 80% part-load speed-line near stall. Through the application of aspiration at the first stator, the numerical simulations predict the complete suppression of the corner separation not only in the first, but also in the second stator. This leads to a relative increase in overall isentropic efficiency of 1.47% and in overall total pressure ratio of 4.16% compared to the reference configuration. To put aspiration into practice, the high-speed axial-compressor was then equipped with a secondary air system and the AFC stator row in the first stage. All experiments with AFC were performed for a relative aspiration mass flow of less than 0.5% of the main flow. Besides the part-load speed-lines of 55% and 80%, the flow field downstream of each blade row was measured at the AFC design point. Experimental results are in good agreement with the numerical predictions. The use of AFC leads to an increase in operating range at the 55% part-load speed-line of at least 19%, whereas at the 80% part-load speed-line no extension of operating range occurs. Both speed-lines, however, do show a gain in total pressure ratio and isentropic efficiency for the AFC configuration compared to the reference configuration. Compared to the AFC design point, the isentropic efficiency ηis rises by 1.45%, whereas the total pressure ratio Πtot increases by 1.47%. The analysis of local flow field data shows that the hub corner separation in the first stator is reduced by aspiration, whereas in the second stator the hub corner separation slightly increases. The application of AFC in the first stage further changes the stage loading in all downstream stages. While the first and third stage become unloaded by application of AFC, the loading in terms of the De-Haller number increases in the second and especially in the fourth stage. Furthermore, in the reference as well as in the AFC configuration, the fourth stator performs significantly better than predicted by numerical results.

Results show very good agreement between the reconstructed total pressure profile and the experiment at a variety of spanwise locations from near hub to near shroud. The features associated with blade-row interactions accounting for passage-to-passage variations are resolved in the reconstructed total pressure profile.

The present numerical work studies the flow field in subsonic axial compressor stator passages for: (a) preceding rotor sweep (b) preceding rotor re-staggering (three stagger angle changes: 0°, +3° and +5°); and (c) stator sweeping (two 20° forward sweep schemes). The following are the motives for the study: at the off-design conditions, compressor rotors are re-staggered to alleviate the stage mismatching by adjusting the rows to the operating flow incidence. Fundamental to this is the understanding of the effects of rotor re-staggering on the downstream component. Secondly, sweeping the rotor stages alters the axial distance between the successive rotor-stator stages and necessitates that the stator vanes must also be swept. To the best of the author’s knowledge, stator sweeping to suit such scenarios has not been reported. The computational model for the study utilizes well resolved hexahedral grids. A commercial CFD package ANSYS® CFX 11.0 was used with standard k-ω turbulence model for the simulations. CFD results were well validated with experiments. The following observations were made: (1) When the rotor passage is closed by re-staggering, with the same mass flow rate and the same stator passage area, stators were subjected to negative incidences. (2) Effect of stator sweeping on the upstream rotor flow field is insignificant. Comparison of total pressure rise carried by the downstream stators suggests that an appropriate redesign of stator is essential to match with the swept rotors. (3) While sweeping the stator is not recommended, axial sweeping is preferable over true sweeping when it is necessary.

AbstractThe standard k-ε model (SKE) and the Reynolds stress model (RSM) are employed to predict the tip leakage flow (TLF) in a low-speed large-scale axial compressor rotor. Then, a new research method is adopted to “freeze” the turbulent kinetic energy and dissipation rate of the flow field derived from the RSM, and obtain the turbulent viscosity using the Boussinesq hypothesis. The Reynolds stresses and mean flow field computed on the basis of the frozen viscosity are compared with the results of the SKE and the RSM. The flow field in the tip region based on the frozen viscosity is more similar to the results of the RSM than those of the SKE, although certain differences can be observed. This finding indicates that the non-equilibrium turbulence transport nature plays an important role in predicting the TLF, as well as the turbulence anisotropy.

Abstract The rotating distortion generated by upstream wakes or low speed flow cells is a kind of phenomenon in the inlet of middle and rear stages of an axial compressor. Highly complex inflow can obviously affect the performance and the stability of these stages, and is needed to be considered during compressor design. In this paper, a series of unsteady computational fluid dynamics (CFD) simulations is conducted based on a model of an 1-1/2 stage axial compressor to investigate the effects of the distorted inflows near the casing on the compressor performance and the clearance flow. Detailed analysis of the flow field has been performed and interesting results are concluded. The distortions, such as total pressure distortion in circumferential and radial directions, can block the tip region so that the separation loss and the mixing loss in this area are increased, and the efficiency and the total pressure ratio are dropped correspondingly. Besides, the distortions can change the static pressure distribution near the leading edge of the rotor, and make the clearance flow spill out of the rotor edge more easily under near stall condition, especially in the cases with co-rotating distortions. This phenomenon can be used to explain why the stall margin is deteriorated with nonuniform inflows.

Flow field measurements of a high-speed axial compressor are presented during pre-stall and post-stall conditions. The paper provides an analysis of measurements from a circumferential array of unsteady shroud static pressure sensors during stall cell development. At low-speed, the stall cell approached a stable size in approximately two rotor revolutions. At higher speeds, the stall cell developed within a short amount of time after stall inception, but then fluctuated in circumferential extent as the compressor transiently approached a stable post-stall operating point. The size of the stall cell was found to be related to the annulus average flow coefficient. A discussion of Phase-Locked Average (PLA) statistics on flow field measurements during stable operation is also included. In conditions where rotating stall is present, flow field measurements can be Double Phase-Locked Averaged (DPLA) using a once-per-revolution (1/Rev) pulse and the period of the stall cell. The DPLA method provides greater detail and understanding into the structure of the stall cell. DPLA data indicated that a stalled compressor annulus can be considered to contained three main regions: over-pressurized passages, stalled passages, and recovering passages. Within the over-pressured region, rotor passages exhibited increased blade loading and pressure ratio compared to pre-stall values.

In this paper, the impact of manufacturing variations on performance of an axial compressor rotor are evaluated at design rotational speed. The geometric variations from the design intent were obtained from an optical coordinate measuring machine and used to evaluate the impact of manufacturing variations on performance and the flow field in the rotor. The complete blisk is simulated using 3D CFD calculations, allowing for a detailed analysis of the impact of geometric variations on the flow. It is shown that the mean shift of the geometry from the design intent is responsible for the majority of the change in performance in terms of mass flow and total pressure ratio for this specific blisk. In terms of polytropic efficiency, the measured geometric scatter is shown to have a higher influence than the geometric mean deviation. The geometric scatter around the mean is shown to impact the pressure distribution along the leading edge and the shock position. Furthermore, a blisk is analyzed with one blade deviating substantially from the design intent, denoted as blade 0. It is shown that the impact of blade 0 on the flow is largely limited to the blade passages that it is directly a part of. The results presented in this paper also show that the impact of this blade on the flow field can be represented by a simulation including 3 blade passages. In terms of loss, using 5 blade passages is shown to give a close estimate for the relative change in loss for blade 0 and neighboring blades.

The demand of increasing pressure ratios for modern high pressure compressors leads to decreasing blade heights in the last stages. As tip clearances cannot be reduced to any amount and minimum values might be necessary for safety reasons, the tip clearance ratios of the last stages can reach values notably higher than current norms. This can be intensified by a compressor running in transient operations where thermal differences can lead to further growing clearances. For decades, the detrimental effects of large clearances on an axial compressor’s operating range and efficiency are known and investigated. The ability of circumferential casing grooves in the rotor casing to improve the compressor’s operating range has also been in the focus of research for many years. Their simplicity and ease of installation are one reason for their continuing popularity nowadays, where advanced methods to increase the operating range of an axial compressor are known. In a previous paper [1], three different circumferential groove casing treatments were investigated in a single stage environment in the Low Speed Axial Research Compressor at TU Dresden. One of these grooves was able to notably improve the operating range and the efficiency of the single stage compressor at very large rotor tip clearances (5% of chord length). In this paper, the results of tests with this particular groove type in a three stage environment in the Low Speed Axial Research Compressor are presented. Two different rotor tip clearance sizes of 1.2% and 5% of tip chord length were investigated. At the small tip clearance, the grooves are almost neutral. Only small reductions in total pressure ratio and efficiency compared to the solid wall can be observed. If the compressor runs with large tip clearances it notably benefits from the casing grooves. Both, total pressure and efficiency can be improved by the grooves in a similar extent as in single stage tests. Five-hole probe measurements and unsteady wall pressure measurements show the influence of the groove on the flow field. With the help of numerical investigations the different behavior of the grooves at the two tip clearance sizes will be discussed.

Abstract In order to further improve the effectiveness of design(inverse) issue of S2 surface of axial compressor, a design method of optimization model based on real-coded genetic algorithm is instructed, with a detailed description of some important points such as the population setting, the fitness function design and the implementation of genetic operator. The method mainly takes the pressure ratio, the circulation as the optimization variables, the total pressure ratio and the overall efficiency of the compressor as the constraint condition and the decreasing of the diffusion factor of the compressor as the optimization target. In addition, for the propose of controlling the peak value of some local data after the optimization, a local optimization strategy is proposed to make the method achieve better results. In the optimization, the streamline curvature method is used to perform the iterative calculation of the aerodynamic parameters of the S2 flow surface, and the polynomial fitting method is used to optimize the dimensionality of the variables. The optimization result of a type of ten-stage axial compressor shows that the pressure ratio and circulation parameters have significant effect on the diffusion factor’s distribution, especially for the rotor pressure ratio. Through the optimization, the smoothness of the mass-average pressure ratio distribution curve of the rotors at all stages of the compressor is improved. The maximum diffusion factors in spanwise of rotor rows at the first, fifth and tenth stage of the compressor are reduced by 1.46%, 12.53% and 8.67%, respectively. Excluding the two calculation points at the root and tip of the blade because of the peak value, the average diffusion factors in spanwise are reduced by 1.28%, 3.46%, and 1.50%, respectively. For the two main constraints, the changes of the total pressure ratio and overall efficiency are less than 0.03% and 0.032%, respectively. In the end, a 3-d CFD numerical result is given to testify the effects of the optimization, which shows that the loss in the compressor is decreased by the optimization algorithm.
