One of the main problems associated with machining of difficult-to-cut materials is tool wear. Tool wear may comprise a large proportion of production costs. Titanium alloys due to its properties – low thermal conductivity, high durability and a large coefficient of friction belong to difficult-to-cut materials. The paper presents the results of research on the impact of cutter diameter on tool wear during the milling process of titanium alloy Ti6Al4V.

Abstract This article presents our own model researches, relating to the down milling process of Aluminium alloy (Al6061) and Titanium alloy (Ti6Al4V), with a tool made of sintered carbides. These investigations pay the special attention to the impact of the tool rigidity on the process of chip formation. The simulation calculations have been carried out for two cases of the cutting process: case 1 - assuming an ideally rigid construction of a milling cutter (length of tool does not impact its deflection under the cutting forces); case 2 - it is possible that the tool can be subjected to deflection under the cutting forces (length of a tool part is counted from the holder end to the contact point of a cutting edge with the machining material).

Titanium alloy Ti6Al4V has poor machinability, which leads to high unit cutting force and cutting temperature, rapid tool failure. In this study, the effect of the cutting speed, feed rate and cooling condition on cutting force and cutting temperature is critically analysed by turning experiment. At the same time, the relationship is established among tool wear, cutting force and cutting temperature. This investigation has shown that cutting speed is the decisive factor which increasing cutting force and cutting temperature. In the process of turning, tool wear results in high amounts of heat and mechanical stress, which leads to serious tool wear. The Minimal Quantity Lubrication reduces the frictional condition at the chip-tool, decreases cutting force and cutting temperature, and delays the tool failure.

Tool wear is easy occurred in titanium alloy milling process which will affect the surface quality. Surface roughness and surface morphology as an important index to describe and evaluate the surface quality has a great influence on service performance. Therefore, the study on the effect of tool wear on surface qualities is important to improve the surface integrity of titanium alloy parts. Cutting radius of ball-end milling cutter is solved to analyze the effect of tool wear on the cutting radius. The tool wear and the surface qualities of TC4 are achieved through wear experiment. And then the influence law of tool wear on surface qualities and chip morphology are analyzed. The results show that surface roughness value decrease firstly and then increases and that chip morphology with flank wear increase from the unit chip to the serrated chip.

The various feed rate and cutting speed have an important influence on cutting force, tool wear and chip morphology in machining titanium alloy. Cutting experiments are carried out analyzing the titanium alloy Ti6Al4V under different cutting speed and feed rate, the cutting force values are obtained. The analysis results show that the dominant wear pattern is adhesion wear and chipping. And the tool wear also has an influence on chip morphology.

This paper presents a study on the tool wear of micro PCD end mill when machining ZrO2 ceramics. The cutting tool used was a self-designed PCD micro end mill with 1 mm in diameter and single flute. Experiments were conducted on a self-developed micro-milling machine tool. The tool wear characters and progress during the groove milling has been observed. The cutting force and machining accuracy of the grooves also have been studied. Based on the results, it is found that tool wear is mainly on the bottom surface; the cutting force increases with the progress of tool wear; tool wear also affect the width of machined grooves due to the decrease of effective tool diameter.

Titanium alloys are widely used in aerospace industry due to their excellent mechanical properties. Because of their low thermal conductivity, high chemical activity, large friction coefficient and so on, such problems occur during the cutting process as high cutting temperature, large specific cutting force and serious tool wear, leading to low machining efficiency. The cutting force, forms of tool wear; wear mechanics were experimentally studied and analyzed while machining titanium alloy TC4 using carbide tools YS8 and YG8. The experimental results indicated that the tool wear of YG8 influenced cutting force not very remarkable when flank wear smaller than 0.25mm. But when the flank wear was bigger than 0.25mm, the cutting force increased rapidly with the flank wear increased. And the tool wear influenced the cutting force dramatically. The forms of tool wear during machining TC4 using carbide tool were adhesion wear, tool chipping and. The desquamation and chipping of tool caused by adhesion wear were the main reason of the tool failure.

Tool wear experiments in turning titanium alloy Ti6Al4V in the solution-treated and aged condition were carried out; the influence rules of cutting parameters such as cutting speed, feed rate and cutting depth on the tool life were obtained. Experimental formula of tool wear was regressed based on multi-variable linear regression analysis, it could predict tool life under certain conditions.

AbstractDrilling of Ti6Al4V with worn tools can introduce superficial and easily measured features such as increase of cutting forces, entry and exit burrs and surface quality issues and defects. Such issues were presented in the part I of this paper. In part II, subsurface quality alterations, such as changes of the microstructure and microhardness variation is considered by preparing metallographic sections and measurement, mapping of the depth of grain deformation, and microhardness in these sections. Drastic changes in the microstructure and microhardness were found in sections drilled with drills with large wear lands, particularly in the dry cutting tests. These measurements emphasize the importance of detection of tool wear and ensuring coolant flow in drilling of holes in titanium components.
