Influence of Cooling Rate on Predicted Weld Residual Stress Buildup in a Thick-Walled Piping Intersection

Welded, thick-walled piping intersections are widely used in many engineering applications including the offshore and nuclear power industries. These components are often fabricated by multipass welding, which inevitably introduces undesirable residual stresses. In this paper, weld-induced residual stresses in a thick-walled piping intersection were predicted using a validated, full three dimensional, sequentially coupled thermomechanical finite element modeling technique. The moving heat source was simulated by imposing body heat flux onto the newly activated elements progressing along the circumferential weld path around the intersection during each pass. The effect of cooling rate on the final residual stress state, especially at critical areas where the peak residual stresses are located, was then investigated by applying different convective heat transfer coefficients to the exposed piping intersection surfaces. It was found that the magnitudes and overall spatial distributions of residual stresses were very sensitive to cooling rate. Residual stresses on the outer surfaces of the component can be significantly reduced by external cooling. On the other hand, cooling the inner surfaces can dramatically convert residual stresses from tensile to compressive in these regions. The results and modeling technique presented in this paper show that residual stress profiles in multipass welded complex geometries can be efficiently optimized through convenient cooling rate control.

W/2024Al composites can be used for radiation shielding with desirable mechanical properties such as high strength, excellent corrosion resistance, and low density. The quench-induced residual stresses in W/2024Al composites were studied by experimental measurements and numerical analysis using ABAQUS software. Due to the accurate calculation of heat transfer coefficients and the established constitutive equation for description of the variation of yield stress at elevated temperature with different strain rates, the prediction of residual stresses in as-quenched composite blocks achieved by finite element method (FEM) is reliable. Moreover, X-ray diffraction and crack-compliance method were carried out to measure the stresses that developed at the surface and interior of the composites to validate the simulation results. Quenching residual stresses of composite blocks were investigated by taking the influence of quenching medium temperature into consideration. In addition, a comparative study on residual stress magnitudes of as-quenched 2024Al and W/2024Al composites was conducted, and the results show that stress magnitudes of W/2024Al composites are lower than that of 2024Al due to lower thermal gradients during the quenching process.

The critical working condition of nuclear power plant equipment necessitates meticulous determination of the welding process and parameters. In this work, some major influential factors of welding were investigated to observe their effects on the through-thickness residual stress distribution in multipass pressure vessel steel welds. In this regard, experiments were conducted to find the characteristics of residual stresses dispersed in SA516 Grade 70 steel welds of different groove geometries with distinct welding conditions. Three-dimensional finite element models of the weldments were developed considering a moving heat source with temperature-dependent material properties to simulate the welding thermal cycles and corresponding residual stress fields. Effects of weld groove geometry, number of weld passes, external constraints, and preheating on the through-thickness residual stress fields were studied. Additional attention was given to the evaluation of the heterogeneous microstructure and microhardness across the weld cross-section associated with their weld thermal history. Finally, the evolution of the through-thickness residual stresses attributed to subsequent weld passes was elaborated.

PWR nuclear power plants have dissimilar metal (DM) welds at many junctions between the vessels and the piping. The DM welds are made with Alloy 82 filler materials between carbon steel and stainless steel. These are potentially susceptible to Primary Water Stress Corrosion Cracking (PWSCC). PWSCC is mainly driven by the tensile weld residual stresses (WRS) that develop during fabrication of the piping system. In particular, weld repairs that often occur during the weld fabrication process also play a strong role in the development of the weld residual stress state in and near the DM welds. Most weld residual stress analyses performed to date in order to characterize the weld residual stress state in DM welds for PWSCC crack growth, leakage, and subsequent failure used axis-symmetric assessments. The purpose of this work is to provide direct assessment of the appropriateness of this axis-symmetric assumption on the WRS by comparison with full three dimensional analyses of several nozzles. In particular, weld start stop effects on the original weld will be assessed. In addition, the effect of partial arc weld repairs will be included. Repair cases considered include 15% and 50% deep repairs of length 48-degree and 96-degree of the circumference, along with the baseline case with no repair. The more complex three dimensional WRS state from the three dimensional analyses are compared to the corresponding axis-symmetric solutions and guidelines regarding the appropriateness of 2D solutions are discussed. Finally, some limited calculations of stress intensity factors at locations along the repair are presented.

Stainless steel 304 L tubes are commonly used in the fabrication of heat exchangers for nuclear power stations. The stress corrosion cracking (SCC) of 304 L tubes in hydraulically expanded tube-to-tubesheet joints is the main reason for the failure of heat exchangers. In this study, 304 L hydraulically expanded joint specimens were prepared and the residual stresses of a tube were evaluated with both an experimental method and the finite element method (FEM). The residual stresses in the outer and inner surfaces of the tube were measured by strain gauges. The expanding and unloading processes of the tube-to-tubesheet joints were simulated by the FEM. Furthermore, an SCC test was carried out to verify the results of the experimental measurement and the FEM. There was good agreement between the FEM and the experimental results. The distribution of the residual stress of the tube in the expanded joint was revealed by the FEM. The effects of the expansion pressure, initial tube-to-hole clearance, and yield strength of the tube on the residual stress in the transition zone that lay between the expanded and unexpanded region of the tube were investigated. The results showed that the residual stress of the expanded joint reached the maximum value when the initial clearance was eliminated. The residual stress level decreased with the decrease of the initial tube-to-hole clearance and yield strength. Finally, an effective method that would reduce the residual stress without losing tightness was proposed.

Mechanical dents often occur in transmission pipelines, and are recognized as one of major threats to pipeline integrity because of the potential fatigue failure due to cyclic pressures. With matured in-line-inspection (ILI) technology, mechanical dents can be identified from the ILI runs. Based on ILI measured dent profiles, finite element analysis (FEA) is commonly used to simulate stresses and strains in a dent, and to predict fatigue life of the dented pipeline. However, the dent profile defined by ILI data is a purely geometric shape without residual stresses nor plastic deformation history, and is different from its actual dent that contains residual stresses/strains due to dent creation and re-rounding. As a result, the FEA results of an ILI dent may not represent those of the actual dent, and may lead to inaccurate or incorrect results. To investigate the effect of residual stress or plastic deformation history on mechanics responses and fatigue life of an actual dent, three dent models are considered in this paper: (a) a true dent with residual stresses and dent formation history, (b) a purely geometric dent having the true dent profile with all stress/strain history removed from it, and (c) a purely geometric dent having an ILI defined dent profile with all stress/strain history removed from it. Using a three-dimensional FEA model, those three dents are simulated in the elastic-plastic conditions. The FEA results showed that the two geometric dents determine significantly different stresses and strains in comparison to those in the true dent, and overpredict the fatigue life or burst pressure of the true dent. On this basis, suggestions are made on how to use the ILI data to predict the dent fatigue life.

Recent discoveries of stress corrosion cracking (SCC) at nickel-based metals in pressurized water reactors (PWRs) and boiling water reactors (BWRs) have raised concerns about safety and integrity of plant components. It has been recognized that welding residual stress is an important factor causing the issue of SCC in a weldment. In this study, both numerical simulation technology and experimental method were employed to investigate the characteristics of welding residual stress distribution in several typical welded joints, which are used in nuclear power plants. These joints include a thick plate butt-welded Alloy 600 joint, a dissimilar metal J-groove set-in joint and a dissimilar metal girth-butt joint. First of all, numerical simulation technology was used to predict welding residual stresses in these three joints, and the influence of heat source model on welding residual stress was examined. Meanwhile, the influence of other thermal processes such as cladding, buttering and heat treatment on the final residual stresses in the dissimilar metal girth-butt joint was also clarified. Secondly, we also measured the residual stresses in three corresponding mock-ups. Finally, the comparisons of the simulation results and the measured data have shed light on how to effectively simulate welding residual stress in these typical joints.

Nowadays, one of the most crucial focus in the aluminium-foundry sector is the production of high-quality castings. Mainly, High-Pressure Die Casting (HPDC) is broadly adopted, since by this process is possible to realize aluminium castings with thin walls and high specific mechanical properties. On the other hand, this casting process may cause tensile states into the castings, namely residual stresses. Residual stresses may strongly affect the life of the product causing premature failure of the casting. Various methods can assess these tensile states, but the non-destructive X-Ray method is the most commonly adopted. Namely, in this work, the residual stress analysis has been performed through Sinto-Pulstec μ-X360s. Detailed measurements have been done on powertrain components realized in aluminium alloy EN AC 46000 through HPDC processes to understand and prevent dangerous residual stress state into the aluminium castings. Furthermore, a comparison with stresses induced by Rheocasting processes is underway. In fact, it is well known that Semi-Solid metal forming combines the advantages of casting and forging, solving safety and environmental problems and possibly even the residual stress state can be positively affected.

Residual stress prediction contributes to nuclear safety by enabling engineering estimates of component service lifetimes. Subcritical crack growth mechanisms, in particular, require residual stress assumptions in order to accurately model the degradation phenomena. In many cases encountered in nuclear power plant operations, the component geometry permits two-dimensional (i.e., axisymmetric) modeling. Two recent examples, however, required three-dimensional modeling for a complete understanding of the weld residual stress distribution in the component. This paper describes three-dimensional weld residual stress modeling for two cases: (1) branch connection welds off reactor coolant loop piping and (2) a mockup to demonstrate the effectiveness of the excavate and weld repair process.

Weld residual stresses in nuclear power plant can lead to cracking concerns caused by stress corrosion. These are large diameter thick wall pipe and nozzles. Many factors can lead to the development of the weld residual stresses and the distributions of the stress through the wall thickness can vary markedly. Hence, understanding the residual stress distribution is important to evaluate the reliability of pipe and nozzle joints with welds. This paper represents an examination of the weld residual stress distributions which occur in various different size nozzles. The detailed weld residual stress predictions for these nozzles are summarized. Many such weld residual stress solutions have been developed by the authors in the last five years. These distributions will be categorized and organized in this paper and general trends for the causes of the distributions will be established. The residual stress field can therefore feed into a crack growth analysis. The solutions are made using several different constitutive models such as kinematic hardening, isotropic hardening, and mixed hardening model. Necessary fabrication procedures such as repair, overlay and post weld heat treatment are also considered. Some general discussions and comments will conclude the paper.
