A Novel Three-Dimensional Finite Element Model to Simulate Third Body Effects on Fretting Wear of Hertzian Point Contact in Partial Slip

Abstract In this investigation, a finite element (FE) model was developed to study the third body effects on the fretting wear of Hertzian contacts in the partial slip regime. An FE three-dimensional Hertzian point contact model operating in the presence of spherical third bodies was developed. Both first bodies and third bodies were modeled as elastic–plastic materials. The effect of the third body particles on contact stresses and stick-slip behavior was investigated. The influence of the number of third body particles and material properties including modulus of elasticity, hardening modulus, and yield strength were analyzed. Fretting loops in the presence and absence of wear particles were compared, and the relation between the number of cycles and the hardening process was evaluated. The results indicated that by increasing the number of particles in contact, more load was carried by the wear particles which affect the wear-rate of the material. In addition, due to the high plastic deformation of the debris, the wear particles deformed and took a platelet shape. Local stick-slip behavior over the third body particles was also observed. The results of having wear debris with different material properties than the first bodies indicated that harder wear particles have a higher contact pressure and lower slip at the location of particles which affects the wear-rate.

This work employs a three-dimensional (3D) finite element analysis (FEA) to investigate the fretting metallic contact between a deformable hemisphere and a deformable flat block. Fretting is governed by displacement-controlled action where the materials of the two contacting bodies are set to have identical properties; studied first is steel-on-steel and then copper-on-copper. At contact onset, a normal interference (indentation) is applied, which is then followed by transverse cyclic oscillations. A large range of coefficients of friction (COFs) is imposed at the interface. The results show that the maximum von Mises stress is confined under the contacting surface for small COFs; however, that maximum reaches the contacting surface when the COFs are sufficiently large. It is also shown that fretting under sufficiently large COFs forms large plastic strains in “ring” like patterns at the contacting surfaces. Junction growth is found where the contacting region is being stretched in the direction of the fretting motion. At large COFs, pileups show up at the edges of the contact. The fretting loops of the initial cycles are found along with the total work invested into the system. At certain interference, there exists a certain COF, which results in the largest work consumption. The magnitude of the COF is found to produce either partial slip (prone for fretting fatigue) or gross slip (prone for fretting wear). A scheme of normalization is proposed, and it is shown to be effective for the two said materials that have vastly different material properties. Hence, the normalized results may well characterize a range of contact scales (from micro to macro) of various ductile material pairs that behave in an elastic–plastic manner with strain hardening.

In this work, to investigate the role of the third body in the fretting behavior of 690 alloy, the fretting capabilities of 690 alloy against 405 stainless steel have been performed under various experimental conditions. The testing normal force and temperature varied from 10 N to 40 N and from room-temperature (RT) to [Formula: see text]C, respectively, at 5 Hz and 200 [Formula: see text]m. The results demonstrated that the profile shape of wear scar was dependent on the action of the wear particles. Three typical profile shapes were examined in this work: “U” shape, “W” shape and “M” shape. The balance of the formation and ejection of wear particles led to a steady value of the coefficient of friction (COF) and friction energy.

The current state of the art in coronary stent technology, tubular structures used to keep the lumen open, is mainly populated by metallic stents coated with certain drugs to increase biocompatibility, even though experimental biodegradable stents have appeared in the horizon. Biodegradable polymeric stent design necessitates accurate characterization of time dependent polymer material properties and mechanical behavior for analysis and optimization. This manuscript presents the process for evaluating material properties for biodegradable biocompatible polymeric composite poly(diol citrate) hydroxyapatite (POC-HA), approaches for identifying material models and three dimensional solid models for finite element analysis and fabrication of a stent. The developed material models were utilized in a nonlinear finite element analysis to evaluate the suitability of the POC-HA material for coronary stent application. In addition, the advantages of using femtosecond laser machining to fabricate the POC-HA stent are discussed showing a machined stent. The methodology presented with additional steps can be applied in the development of a biocompatible and biodegradable polymeric stents.

In this paper the fretting wear of press-fitted specimens under partial slip conditions was simulated using finite element method and numerical analysis based on Archard's equation. An elasto-plastic analysis of contact stresses in a press-fitted shaft in contact with a boss was conducted with finite element method and the amount of microslip and contact pressure due to bending load was estimated. The predicted wear profile of press-fitted specimens at the contact edge was compared with the experimental results. It is found that the depth of fretting wear by repeated slip between shaft and boss reaches the maximum value at the contact edge. The initial surface profile is continuously changed by the wear at the contact edge, and then the corresponding contact stresses and strain are redistributed.

Fretting wear and fretting fatigue are governed by the rate of formation of materials (third-bodies) between the initial contact surfaces. Furthermore, the third-bodies must be maintained within the contact. The issue of the race between third-body formation and subsurface damage conditions the effect of fretting on fatigue. That race lasts for only a few hundred or at best a few thousand cycles. Effective third-bodies (or good anti-fretting lubricants) must adhere strongly to the rubbing surfaces, and be able to accommodate at least part of the relative displacement. Great care in the design of test equipment has to be exercised before definitive results on the effect of amplitude and frequency on either fretting fatigue or fretting wear can be obtained for a given contact condition, given materials and given environments.

Aeroengine spline couplings experience a wide range of loading conditions leading to contrasting service life limiting phenomena, including fatigue, fretting fatigue and fretting wear. Highly loaded couplings may employ incomplete contact axial profiles, while the contact geometry transverse to the spline axis is nominally complete with theoretical stress singularities at the contact edges. Life assessment of such components is consequently complex. The effect of torque overload conditions on the fatigue life of a barrelled, aeroengine type spline coupling is investigated experimentally. The experimental results are interpreted using three-dimensional finite element analyses, incorporating frictional contact and elastic-plastic material behaviour and the results of simple tension-tension fatigue tests. Torque-life and finite element predicted stress-life relationships are generated for spline life prediction purposes. Good correlation is obtained between the spline coupling and simple tension-tension fatigue test results, interpreted via the finite element predicted stress ranges.
