In this work, three novel complex concentrated aluminum alloys were developed. To investigate the unexplored region of the multicomponent phase diagrams, thermo-physical parameters and the CALPHAD method were used to understand the phase formation of the Al80Mg5Sn5Zn5Ni5, Al80Mg5Sn5Zn5Mn5, and Al80Mg5Sn5Zn5Ti5 alloys. The ingots of the alloys were manufactured by a gravity permanent mold casting process, avoiding the use of expensive, dangerous, or scarce alloying elements. The microstructural evolution as a function of the variable element (Ni, Mn, or Ti) was studied by means of different microstructural characterization techniques. The hardness and compressive strength of the as-cast alloys at room temperature were studied and correlated with the previously characterized microstructures. All the alloys showed multiphase microstructures with major α-Al dendritic matrix reinforced with secondary phases. In terms of mechanical properties, the developed alloys exhibited a high compression yield strength up to 420 MPa, high compression fracture strength up to 563 MPa, and elongation greater than 12%.

It is obvious that automotive industry worldwide is predicting significant growth in the use of magnesium alloys for weight reduction to decrease fuel consumption and emission. About a half decade ago, the price of magnesium alloys was more than twice that of aluminum alloys on a weight basis. Currently, magnesium alloys cost about one and a half times that of aluminum alloys on a weight basis, and thus the price of magnesium alloys is the same as or lower than that of aluminum alloys on a per volume basis. However, in considering the performance of magnesium components (not their specific mechanical properties) and recycling aspect of magnesium alloys, it is required to realize niche applications of magnesium alloys, which meet the cost requirement on performance basis and/or offer more than weight reduction. There are many other factors that make magnesium a good choice: component consolidation, improved safety for driver and passengers, and improved noise vibration and harshness (NVH), to name a few. As one of these efforts to adopt magnesium alloys in automotive component, this paper describes the research strategy of cold chamber type 2-cavity die casting of AM50 magnesium alloy for developing the steering column lock housing module with emphasis on cost driving factors and necessities for cost reduction, explaining why AM50 magnesium alloy is chosen with design and die casting process optimization.

AbstractCellular materials are recognized for their high specific mechanical properties, making them desirable in ultra-lightweight applications. Periodic lattices have tunable properties and may be manufactured by metallic additive manufacturing (AM) techniques. However, AM can lead to issues with un-melted powder, macro/micro porosity, dimensional control and heterogeneous microstructures. This study overcomes these problems through a novel technique, combining additive manufacturing and investment casting to produce detailed investment cast lattice structures. Fused filament fabrication is used to fabricate a pattern used as the mold for the investment casting of aluminium A356 alloy into high-conformity thin-ribbed (~ 0.6 mm thickness) scaffolds. X-ray micro-computed tomography (CT) is used to characterize macro- and meso-scale defects. Optical and scanning electron (SEM) microscopies are used to characterize the microstructure of the cast structures. Slight dimensional (macroscale) variations originate from the 3D printing of the pattern. At the mesoscale, the casting process introduces very fine (~ 3 µm) porosity, along with small numbers of (~ 25 µm) gas entrapment defects in the horizontal struts. At a microstructural level, both the (~ 70 μm) globular/dendritic grains and secondary phases show no significant variations across the lattices. This method is a promising alternative means for producing highly detailed non-stochastic metallic cellular lattices and offers scope for further improvement through refinement of filament fabrication.

Microstructural characterization and temperature analysis have been performed in friction stir welding (FSW) of A383 and 5052 dissimilar aluminum alloys. Marked difference in microstructure was observed between joints with different arrangements of materials. The temperature at four points on each side of the joint line was measured during FSW in various conditions. In addition, an analytical model assumed that the work generated by the rotation of the tool led to the work for stirring materials and heat generation of the material and the tool. The temperature of the retreating side (RS) for the joint of the advancing side (AS):A383/RS:5052 was about 50K higher than that of AS, while the temperatures of AS and RS for the joint of AS:5052/RS:A383 were almost the same. The experimental temperature could be calculated reasonably by using the model with assumption of the work for stirring the material.

This paper presents results of the corrosion investigations of specimens made from finished parts for the automotive industry, produced by high-pressure die casting and gravity die casting process of six Al-Si alloys (40000 series). Open circuit potential and potentiodynamic polarization measurements have been performed using a potentiostat with three-electrode set-up in 0.6 M NaCl naturally aerated solution. Microstructural characterization before and after electrochemical investigations has been carried out with optical microscope to establish the connection between microstructure and corrosion parameters of investigated alloys and to analyze and record surface changes of each sample due to electrochemical corrosion. All alloys show good corrosion resistance, which manifests with low values of corrosion rates, calculated from the corrosion current densities obtained from potentiodynamic polarization measurements. Differences in electrochemical behavior appear due to the distinctions in their chemical composition and microstructure. The type of casting process does not affect electrochemical behavior of Al-Si alloys.

In order to solve production defects such as shrinkage and porosity inside a certain train coupler casting in Anhui Xinhong Machinery Co.,Ltd., the main reasons of defects are found through the process of CAE simulation analysis and physical X ray detection to determine the location and morphology of casting defects and to reflect the actual situation of coupler filling and solidification process. The main reasons are found as follows: uneven thickness of casting structure, insufficient original gating and feeding system and etc. Through the process optimization and apply multidimensional vibration, then test validation, the train coupler casting which meets the technical requirements has been successfully produced, ensuring the smooth mass production of the company. ProCAST numerical simulation results have confirmed the rationality of the proposed work in optimization process measures in reducing and eliminating the shrinkage defects.

TiAl-based alloy valves were manufactured by combining charges compressed /vacuum arc melting (VA)/ induction skull melting (ISM) procedure with permanent mold centrifugal casting method. Microstructures, compositions and mechanical properties of as-cast and hot isostatical pressed (HIPed) valves are detected. Results show that the permanent mold centrifugal casting process obviously refines the size of grain in TiAl alloy and the tensile strength of as-cast and HIPed valves are 550MPa and 580MPa at 20°C, 370MPa and 470MPa at 815°C, respectively. As-cast specimens show ~0% elongation at 20°C and 1~2% at 815°C, while HIPed ones show an elongation of 1~2% at room temperature and about 10% at 815°C. Furthermore, a 200-hour test was carried out with CA4GE-engine, which demonstrated the possibility of as-cast TiAl alloy valves for the substitution of present steel ones.
