A Novel Required Laser Energy Predicting Model for Laser Powder Bed Fusion

During the process of laser powder bed fusion (LPBF) printing, the energy of heat input have a great influence on the quality of fabricated specimens. In this paper, based on the heat transfer and metallurgical mechanism, a theoretical predicting model of the required laser energy to fabricate high-density LPBF components was established. The theoretical required laser energy density of AlSi10Mg, TC4 and 316L were calculated, which are 51.74 J/mm3, 104.48 J/mm3 and 69.28 J/mm3, respectively. By comparing with the experimental results in the references, it was found that the errors between them are within 10%. In addition, this article discussed the relationship between the VED and the specimen defects, and found that the changing in the VED will alter the types of specimen defects.

It is of great importance to study the microstructure and textural evolution of laser powder bed fusion (LPBF) formed Hastelloy-X alloys, in order to establish a close relationship between the process, microstructure, and properties through the regulation of the Hastelloy-X formation process parameters. In this paper, components of a Hastelloy-X alloy were formed with different laser energy densities (also known as the volume energy density VED). The densification mechanism of Hastelloy-X was studied, and the causes of defects, such as pores and cracks, were analyzed. The influence of different energy densities on grain size, texture, and orientation was investigated using an electron backscatter diffraction technique. The results show that the average grain size, primary dendrite arm spacing, and number of low angle grain boundaries increased with the increase of energy density. At the same time, the VED can strengthen the texture. The textural intensity increases with the increase of energy density. The best mechanical properties were obtained at the VED of 96 J·mm−3.

Laser powder bed fusion (LPBF) can fabricate products with tailored mechanical and surface properties. In fact, surface texture, roughness, pore size, the resulting fractional density, and microhardness highly depend on the processing conditions, which are very difficult to deal with. Therefore, this paper aims at investigating the relevance of the volumetric energy density (VED) that is a concise index of some governing factors with a potential operational use. This paper proves the fact that the observed experimental variation in the surface roughness, number and size of pores, the fractional density, and Vickers hardness can be explained in terms of VED that can help the investigator in dealing with several process parameters at once.

Laser powder bed fusion (LPBF) of Zn-based metals exhibits prominent advantages to produce customized biodegradable implants. However, massive evaporation occurs during laser melting of Zn so that it becomes a critical issue to modulate laser energy input and gas shielding conditions to eliminate the negative effect of evaporation fume during the LPBF process. In this research, two numerical models were established to simulate the interaction between the scanning laser and Zn metal as well as the interaction between the shielding gas flow and the evaporation fume, respectively. The first model predicted the evaporation rate under different laser energy input by taking the effect of evaporation on the conservation of energy, momentum, and mass into consideration. With the evaporation rate as the input, the second model predicted the elimination effect of evaporation fume under different conditions of shielding gas flow by taking the effect of the gas circulation system including geometrical design and flow rate. In the case involving an adequate laser energy input and an optimized shielding gas flow, the evaporation fume was efficiently removed from the processing chamber during the LPBF process. Furthermore, the influence of evaporation on surface quality densification was discussed by comparing LPBF of pure Zn and a Titanium alloy. The established numerical analysis not only helps to find the adequate laser energy input and the optimized shielding gas flow for the LPBF of Zn based metal, but is also beneficial to understand the influence of evaporation on the LPBF process.

Purpose This paper aims to study numerically the influence of the applied laser energy density and the porosity of the powder bed on the thermal behavior of the melt and the resultant instability of the liquid track. Design/methodology/approach A three-dimensional model was proposed to predict local powder melting process. The model accounts for heat transfer, melting, solidification and evaporation in granular system at particle scale. The proposed model has been proved to be a good approach for the simulation of the laser melting process. Findings The results shows that the applied laser energy density has a significantly influence on the shape of the molten pool and the local thermal properties. The relative low or high input laser energy density has the main negative impact on the stability of the scan track. Decreasing the porosity of the powder bed lowers the heat dissipation in the downward direction, resulting in a shallower melt pool, whereas pushing results in improvement in liquid track quality. Originality/value The randomly packed powder bed is calculated using discrete element method. The powder particle information including particle size distribution and packing density is taken into account in placement of individual particles. The effect of volumetric shrinkage and evaporation is considered in numerical model.

This study provides a novel approach to fabricating Al/C composites using laser powder bed fusion (LPBF) for a wide range of structural applications utilizing Al-matrix composites in additive manufacturing. We investigated the effects of LPBF on the fabrication of aluminum/multiwalled carbon nanotube (Al/MWCNT) composites under 25 different conditions, using varying laser power levels and scan speeds. The microstructures and mechanical properties of the specimens, such as elastic modulus and nanohardness, were analyzed, and trends were identified. We observed favorable sintering behavior under laser conditions with low energy density, which verified the suitability of Al/MWCNT composites for a fabrication process using LPBF. The size and number of pores increased in specimens produced under high energy density conditions, suggesting that they are more influenced by laser power than scan speed. Similarly, the elastic modulus of a specimen was also more affected by laser power than scan speed. In contrast, scan speed had a greater influence on the final nanohardness. Depending on the laser power used, we observed a difference in the crystallographic orientation of the specimens by a laser power during LPBF. When energy density is high, texture development of all samples tended to be more pronounced.
