Analysis of the Experimental and CFD-Based Theoretical Methods for Studying Rotordynamic Characteristics of Labyrinth Gas Seals

This paper presents an analysis of the experimental and theoretical methods used to study rotordynamic characteristics of short staggered labyrinth gas seal. Two experimental identification procedures referred to as static and dynamic methods are presented. The static method allows determining direct and cross-coupled stiffness coefficients of the seal by integrating measured circumferential pressure distribution in cavities at various shaft eccentric positions. In the dynamic method, identification of stiffness and damping coefficients is based on the rotor excitation using a magnetic actuator and utilizes the effect of alternation of rotor vibrations due to aerodynamic forces acting in the seal. The experimental results obtained by the static and dynamic methods demonstrate an apparent discrepancy most of all in the direct stiffness coefficients. A CFD-based model of the seal is used to predict rotordynamic coefficients and to analyze the discrepancies between the static and dynamic measurements. The seal forces are calculated in two ways similar to the experimental procedures. The predictions are in good agreement with experimental results obtained by both measurement techniques. The effects of pressure differential, inlet swirl, shaft rotational speed, shaft eccentricity, and inflow cavity on seal stiffness and damping are presented. The discrepancies between different methods must be kept in mind while studying rotordynamic characteristics of seals.

An experimental test facility is used to measure the leakage and rotordynamic coefficients of constant-clearance and convergent-tapered annular gas seals. The results are presented along with the theoretically predicted values. Of particular interest is the prediction that optimally tapered seals will have significantly larger direct stiffness than straight seals. The experimental results verify this prediction. Generally the theory does quite well, but fails to predict the large increase in direct stiffness when the fluid is prerotated.

Annular gas seals for compressors and turbines are designed to operate in a nominally centered position in which the rotor and stator are at concentric condition, but due to the rotor–stator misalignment or flexible rotor deflection, many seals usually are suffering from high eccentricity. The centering force (represented by static stiffness) of an annular gas seal at eccentricity plays a pronounced effect on the rotordynamic and static stability behavior of rotating machines. The paper deals with the leakage and static stability behavior of a fully partitioned pocket damper seal (FPDS) at high eccentricity ratios. The present work introduces a novel mesh generation method for the full 360 deg mesh of annular gas seals with eccentric rotor, based on the mesh deformation technique. The leakage flow rates, static fluid-induced response forces, and static stiffness coefficients were solved for the FPDS at high eccentricity ratios, using the steady Reynolds-averaged Navier–Stokes solution approach. The calculations were performed at typical operating conditions including seven rotor eccentricity ratios up to 0.9 for four rotational speeds (0 rpm, 7000 rpm, 11,000 rpm, and 15,000 rpm) including the nonrotating condition, three pressure ratios (0.17, 0.35, and 0.50) including the choked exit flow condition, two inlet preswirl velocities (0 m/s, 60 m/s). The numerical method was validated by comparisons to the experiment data of static stiffness coefficients at choked exit flow conditions. The static direct and cross-coupling stiffness coefficients are in reasonable agreement with the experiment data. An interesting observation stemming from these numerical results is that the FPDS has a positive direct stiffness as long as it operates at subsonic exit flow conditions; no matter the eccentricity ratio and rotational speed are high or low. For the choked exit condition, the FPDS shows negative direct stiffness at low eccentricity ratio and then crosses over to positive value at the crossover eccentricity ratio (0.5–0.7) following a trend indicative of a parabola. Therefore, the negative static direct stiffness is limited to the specific operating conditions: choked exit flow condition and low eccentricity ratio less than the crossover eccentricity ratio, where the pocket damper seal (PDS) would be statically unstable.

To date, available mathematical bulk models for the determination of linearized rotordynamic coefficients of labyrinth gas seals yield results which are not always in good agreement with the experimental ones. The object of this work is to discuss the limits of these models and to point out possible improvements and aspects that need further investigation.After a study of the steady flow characteristics with an FEM code, a parametric computer program, based on a known two-volume model, has been developed. A perturbation approach has been applied to the governing equations of the bulk model to calculate the stiffness and damping coefficients. Predicted coefficients are compared to the results of an earlier one-volume model.The model has also been tested with different expressions of the axial velocities in the two volumes and different laws for leakage and shear stress. The theoretical results are compared to the published experimental ones, pointing out the small effect of the various parameters in improving the correlation and the need of more complex models.

A brush-labyrinth sealing configuration consisting of two labyrinth fins upstream and one brush seal downstream is studied experimentally and theoretically. Two slightly different brush seal designs with zero cold radial clearance are considered. The sealing configurations are tested on the no-whirl and dynamic test rigs to obtain leakage performance and rotordynamic stiffness and damping coefficients. The no-whirl tests allow identification of the local rotordynamic direct and cross-coupled stiffness coefficients for a wide range of operating conditions, while the dynamic test rig is used to obtain both global stiffness and damping coefficients but for a narrower operating range limited by the capabilities of a magnetic actuator. Modeling of the brush-labyrinth seals is performed using computational fluid dynamics. The experimental global rotordynamic coefficients consist of an aerodynamic component due to the gas flow and a mechanical component due to the contact between the bristle tips and rotor surface. The computational fluid dynamics (CFD)–based calculations of rotordynamic coefficients provide, however, only the aerodynamic component. A simple mechanical model is used to estimate the theoretical value of the mechanical stiffness of the bristle pack during the contact. The results obtained for the sealing configurations with zero cold radial clearance brush seals are compared with available data on three-tooth-on-stator labyrinth seals and a brush seal with positive cold radial clearance. Results show that the sealing arrangement with a line-on-line welded brush seal has the best performance overall with the lowest leakage and cross-coupled stiffness. The predictions are generally in agreement with the measurements for leakage and stiffness coefficients. The seal-damping capability is noticeably underpredicted.

Test results are reviewed for two annular liquid seals (L = 34.9 mm; D = 76.5 mm) at two clearances (.1 and .12 mm). The seal stators use hole-pattern-roughened stators that are identical except for hole depths of .28 and 2.0 mm. Tests are conducted at three speeds out to 24,600 rpm and three pressures out to 68 bars. Test data consist of leakage rates and rotordynamic coefficients at centered and eccentric positions with static eccentricity ratios out to 0.5. Test results are consistent with expectations in regard to the reduction of cross-coupled stiffness coefficients due to stator roughness. However, the measured direct stiffness coefficients were unexpectedly low. A partial explanation for these results is provided by measured friction factor data which show an increase in the friction factors for pressure-driven flow with an increase in clearance. A prediction model for rotordynamic coefficients, incorporating the friction-factor data, predicted a substantial loss in direct stiffness but could not explain the very low (or negative) values that were measured. The model did explain the measured drop in cross coupled stiffness (k) and provides an alternative explanation to observed reductions in k values; specifically, an increase in the friction factor with increasing clearance causes a reduction in k irrespective of any parallel reduction in the average circumferential velocity.

Test results are presented for rotordynamic coefficients of a hole-pattern annular gas seals at supply pressures to 84 bar and running speeds to 20,200 RPM. The principal test variable of interest was negative preswirl. Preswirl signifies the circumferential fluid flow entering a seal, and negative preswirl indicates a fluid swirl in a direction opposite to rotor rotation. The influences of pressure ratio and rotor speed were also investigated. Measured results produce direct and cross-coupled stiffness and damping coefficients that are a function of excitation frequency Ω. Changes in pressure ratio had only small effects on most rotordynamic coefficients. Cross-coupled stiffness showed slightly different profiles through the mid-range of Ω values. Increasing rotor speed significantly increased cross-coupled stiffness and cross-coupled damping. At 10,200 RPM, high negative inlet preswirl produced negative cross-coupled stiffness over an excitation frequency range of 200–250 Hz. Negative preswirl did not affect direct stiffness and damping coefficients. Effective damping combines the stabilizing effect of direct damping and the destabilizing effect of cross-coupled stiffness. The cross-over frequency is the precession frequency where effective damping transitions from a negative value to a positive value with increasing frequency. At 20,200 RPM with a pressure ratio of 50%, peak effective damping was increased by 50%, and the cross-over frequency was reduced by 50% for high-negative preswirl versus zero preswirl. Hence, reverse swirl can greatly enhance the stabilizing capacity of hole-pattern balance-piston or division-wall seals for compressors. A two-control-volume model that uses the ideal gas law at constant temperature was used to predict rotordynamic coefficients. The model predicted direct rotordynamic coefficients well, but substantially under predicted cross-coupled rotordynamic coefficients especially at high negative preswirls.

The turbomachinery component of interest in this paper, the pocket damper seal, has the dual purpose of limiting leakage and providing an additional source of damping at the seal location. The rotordynamic coefficients of these seals (primarily the direct stiffness and damping) are highly dependent on the leakage rates through the seals and the pressures in the seals’ cavities. This paper presents both numerical predictions and experimentally obtained results for the leakage and the cavity pressures of pocket damper seals operating at high pressures. The seals were tested with air, at pressures up to 1000psi(6.92MPa), as the working fluid. Earlier flow-prediction models were modified and used to obtain theoretical reference values for both mass flow rates and pressures. Leakage and static pressure measurements on straight-through and diverging-clearance configurations of eight-bladed and twelve-bladed seals were used for code validation and for calculation of seal discharge coefficients. Higher than expected leakage rates were measured in the case of the twelve-bladed seal, while the leakage rates for the eight-bladed seals were predicted with reasonable accuracy. Differences in the axial pitch lengths of the cavities and the blade profiles of the seals are used to explain the discrepancy in the case of the twelve-bladed seal. The analysis code used also predicted the static cavity pressures reasonably well. Tests conducted on a six-bladed pocket damper seal to further investigate the effect of blade profile supported the results of the eight-bladed and twelve-bladed seal tests and matched theoretical predictions with satisfactory accuracy.

Measured rotordynamic coefficients are presented for a flexure-pivot-pad journal bearing (FPJB) in a load-between-pad configuration with: (1) an active, and (2) locked integral squeeze film damper (ISFD). Prior rotordynamic-coefficient test results have been presented for FPJBs (alone), and rotor-response results have been presented for rotors supported by FPJBS with ISFDs; however, these are the first rotordynamic-coefficient test results for FPJBs with ISFDs. A multi-frequency dynamic testing regime is employed. For both bearing configurations, quadratic curve fits provide good representation of the real portions of the dynamic-stiffness coefficients yielding a direct stiffness and a direct added-mass coefficient. The imaginary portions are well represented by linear curve fits, implying constant, frequency-independent direct-damping coefficients. Direct stiffness coefficients are ∼50% lower for the active-damper configuration, and direct damping coefficients are only modestly lower. The combination of ∼50% reduction in direct stiffness with a modest drop in direct damping indicates a very effective squeeze-film damper application. Added-mass coefficients are normally lower for the active-damper configuration, and all coefficient trends (for changes in loading and shaft speed) are “flatter” for the active flexure pivot-pad damper bearing. The measured rotordynamic coefficients are used to calculate the whirl frequency ratio and indicate high stability for both bearing configurations.

Measured results are presented for rotordynamic coefficients and leakage rates for two honeycomb-stator seal geometries, a convergent-tapered honeycomb seals (CTHC) and a constant-clearance honeycomb seals (CCHC) tested by Sprowl and Childs in 2007. The rotor diameter was 114.3 mm (4.500 in). The CTHC seals had inlet and exit clearances of 0.334 and 0.204 mm, respectively. The CCHC seal had a constant clearance of 0.204 mm. Honeycomb cells had depths of 3.175 mm (0.125 in) and widths of 0.79 mm (0.031 in). Measurements are reported with air as the test fluid, zero preswirl, ω = 20,200 rpm, a supply pressure of 69 bar (1,000 psi) and supply temperature of 18°C (64.4°F) for both seal geometries. The test pressure ratios are 0.5 for the CCHC seal, and 0.46 for the CTHC seal. The tapered seal leaks about 20% more than the constant-clearance seal. Measured and predicted dynamic coefficients are strong functions of excitation frequency. The measured direct stiffness coefficient was higher for the tapered seal at all excitation frequencies, including a projection to zero frequency, where the CCHC seal was on the order of −2MN/m versus roughly +13MN/m for the tapered seal. The CTHC seal had higher cross-coupled stiffness coefficients than the CCHC seal at all excitation frequencies. The CCHC and CTHC seals had comparable direct damping out to ∼80 Hz. For higher excitation frequencies, the CTHC seal had larger direct damping values. The effective damping Ceff combines the positive effect of direct damping and the destabilizing effect of cross-coupled-stiffness coefficients. It is negative at low frequencies and becomes positive for higher frequencies. The frequency at which it changes sign is called the cross-over frequency. The CCHC had a lower cross-over frequency (better from a stability viewpoint) and higher Ceff values out to ∼80 Hz. At higher excitation frequencies from ∼120Hz onward, the tapered seal has higher effective damping values. Kleynhans and Childs’ 1997 two-control-volume model did a generally good job of predicting the direct stiffness coefficients of both seals. It closely predicted the cross-coupled stiffness coefficients for the CCHC seal but substantially under predicted the values for the CTHC seal. It under predicted the direct damping for the CCHC seal at frequencies below ∼120Hz, but did a good job for higher frequencies. It under predicted direct damping for the CTHC seal at all frequencies. For the CCHC seal, the model did a good job of predicting Ceff at all frequencies and also accurately predicted the cross-over frequency. For the CTHC seal, the model accurately predicted the cross-over frequency but over predicted Ceff below the cross-over frequency (the seal was more destabilizing than predicted) and under predicted Ceff at higher frequencies.

Derivation of the governing equations for compressible flow in a tapered annular seal is based on Hirs’ turbulent bulk-flow model. Zeroth and first-order perturbation equations are developed by an expansion in the eccentricity ratio. These equations are numerically integrated to obtain the leakage, and the direct and cross-coupled stiffness and damping coefficients. Seal parameters similar to the Space Shuttle Main Engine High Pressure Oxidizer Turbopump are used to demonstrate output from the analysis procedure. The effects of preswirl and seal taper are shown for three different length-to-diameter ratios. Generally the results indicate that prerotating the fluid significantly increases the cross-coupled stiffness but has little effect on the other coefficients, and increasing the convergent taper increases the direct stiffness while decreasing the direct damping and cross-coupled stiffness.
