Numerical Modelling of NOx Emissions and Flame Stabilization Mechanisms in Gas Turbine Burners Operating With Hydrogen and Hydrogen-Methane Blends

Abstract Main objective of this paper is to assess the capability of numerical models in predicting NOx emissions and flame stabilization mechanisms of a heavy-duty gas turbine burner when operated with hydrogen and hydrogen-methane blends. Effort focused on the selection of the proper input to pre-tabulated Flamelet Generation Manifold combustion model. A dedicated sensitivity to laminar flame speed formulation has been performed as well, since it primarily affects flame stabilization through the closure term of the progress variable transport equation. Available NOx emissions data from full scale annular combustor rig test with hydrogen-air mixtures are presented first in this paper: test results have been used to validate the numerical setup for the reference geometry. Then, the model has been used to predict NOx emissions of alternative geometries in case of pure hydrogen, allowing screening of viable options to reduce the scope of a dedicated test campaign. Concerning flame stabilization mechanisms, simulations have been carried out for a reference geometry first: data from dedicated tests have been used to specialize the tool. Results of modified geometries are shown, to explore the effect of different fuel injection patterns or internal channel modifications. Based on the analysis outcomes, a discussion is provided regarding advantages and drawbacks of each proposed solution, as well as the ability of modelling setup in catching varied flame stabilization mechanisms.

In the present paper a numerical analysis of a low NOx partially premixed burner for industrial gas turbine applications is presented. The first part of the work is focused on the study of the premixing process inside the burner. Standard RANS CFD approach was used: k–ε turbulence model was modified and calibrated in order to find a configuration able to fit available experimental profiles of fuel/air concentration at the exit of the burner. The resulting profiles at different test points have been used to perform reactive simulations of an experimental test rig, where exhaust NOx emissions were measured. An assessment of the turbulent combustion model was carried out with a critical investigation of the expected turbulent combustion regimes in the system and taking into account the partially premixed nature of the flame due to the presence of diffusion type pilot flames. A reliable numerical setup was discovered by comparing predicted and measured NOx emissions at different operating conditions and at different split ratio between main and pilot fuel. In the investigated range, the influence of the premixer in the NOx formation rate was found to be marginal if compared with the pilot flame one. The calibrated numerical setup was then employed to explore possible modifications to fuel injection criteria and fuel split, with the aim of minimizing exhaust NOx emissions. This preliminary numerical screening of alternative fuel injection strategies allowed to define a set of advanced configurations to be investigated in future experimental tests.

Jet-stabilized combustion is a promising technology for fuel flexible, reliable, highly efficient combustion systems. The aim of this work is a reduction of NOx emissions of a previously published two-stage micro gas turbine (MGT) combustor (Zanger et al., 2015, “Experimental Investigation of the Combustion Characteristics of a Double-Staged FLOX-Based Combustor on an Atmospheric and a Micro Gas Turbine Test Rig,” ASME Paper No. GT2015-42313 and Schwärzle et al., 2016, “Detailed Examination of Two-Stage Micro Gas Turbine Combustor,” ASME Paper No. GT2016-57730), where the pilot stage (PS) of the combustor was identified as the main contributor to NOx emissions. The geometry optimization was carried out regarding the shape of the pilot dome and the interface between PS and main stage (MS) in order to prevent the formation of high-temperature recirculation zones. Both stages have been run separately to allow a detailed understanding of the flame stabilization within the combustor, its range of stable combustion, the interaction between both stages, and the influence of the modified geometry. All experiments were conducted at atmospheric pressure and an air preheat temperature of 650  °C. The flame was analyzed in terms of shape, length, and lift-off height, using OH* chemiluminescence (OH-CL) images. Emission measurements for NOx, CO, and unburned hydrocarbons (UHC) emissions were carried out. At a global air number of λ = 2, a fuel split variation was carried out from 0 (only PS) to 1 (only MS). The modification of the geometry leads to a decrease in NOx and CO emissions throughout the fuel split variation in comparison with the previous design. Regarding CO emissions, the PS operations are beneficial for a fuel split above 0.8. The local maximum in NOx emissions observed for the previous combustor design at a fuel split of 0.78 was not apparent for the modified design. NOx emissions were increasing, when the local air number of the PS was below the global air number. In order to evaluate the influence of the modified design on the flow field and identify the origin of the emission reduction compared to the previous design, unsteady Reynolds-averaged Navier–Stokes simulations were carried out for both geometries at fuel splits of 0.93 and 0.78, respectively, using the DLR (German Aerospace Center) in-house code turbulent heat release extension of the tau code (theta) with the k–ω shear stress transport turbulence model and the DRM22 (Kazakov and Frenklach, 1995, “DRM22,” University of California at Berkeley, Berkeley, CA, accessed Sept. 21, 2017, http://www.me.berkeley.edu/drm/) detailed reaction mechanism. The numerical results showed a strong influence of the recirculation zones on the PS reaction zone.

One of the driving requirements in gas turbine design is emissions reduction. In the mature markets (especially the North America), permits to install new gas turbines are granted provided emissions meet more and more restrictive requirements, in a wide range of ambient temperatures and loads. To meet such requirements, design techniques have to take advantage also of the most recent CFD tools. As a successful example of this, this paper reports the results of a reactive 3D numerical study of a single-can combustor for the GE10 machine, recently updated by GE-Energy. This work aims to evaluate the benefits on the flame shape and on NOx emissions of a new pilot-system located on the upper part of the liner. The former GE10 combustor is equipped with fuel-injecting-holes realizing purely diffusive pilot-flames. To reduce NOx emissions from the current 25 ppmvd@15%O2 to less than 15 ppmvd@15%O2 (in the ambient temperature range from −28.9°C to +37.8°C and in the load range from 50% and 100%), the new version of the combustor is equipped with 4 swirler-burners realizing lean-premixed pilot flames; these flames in turn are stabilized by a minimal amount of lean-diffusive sub-pilot-fuel. The overall goal of this new configuration is the reduction of the fraction of fuel burnt in diffusive flames, lowering peak temperatures and therefore NOx emissions. To analyse the new flame structure and to check the emissions reduction, a reactive RANS study was performed using STAR-CD™ package. A user-defined combustion model was used, while to estimate NOx emissions a specific scheme was also developed. Three different ambient temperatures (ISO, −28.9°C and 37.8°C) were simulated. Results were then compared with experimental measurements (taken both from the engine and from the rig), resulting in reasonable agreement. Finally, an additional simulation with an advanced combustion model, based on the laminar flamelet approach, was performed. The model is based on the G-Equation scheme but was modified to study partially premixed flames. A geometric procedure to solve G-Equation was implemented as add-on in STAR-CD™.

The Trapped Vortex Combustor (TVC) potentially offers numerous operational advantages over current production gas turbine engine combustors. These include lower weight, lower pollutant emissions, effective flame stabilization, high combustion efficiency, excellent high altitude relight capability, and operation in the lean burn or RQL modes of combustion. The present work describes the operational principles of the TVC, and extends diffuser velocities toward choked flow and provides system performance data. Performance data include EINOx results for various fuel-air ratios and combustor residence times, combustion efficiency as a function of combustor residence time, and combustor lean blow-out (LBO) performance. Computational fluid dynamics (CFD) simulations using liquid spray droplet evaporation and combustion modeling are performed and related to flow structures observed in photographs of the combustor. The CFD results are used to understand the aerodynamics and combustion features under different fueling conditions. Performance data acquired to date are favorable compared to conventional gas turbine combustors. Further testing over a wider range of fuel-air ratios, fuel flow splits, and pressure ratios is in progress to explore the TVC performance. In addition, alternate configurations for the upstream pressure feed, including bi-pass diffusion schemes, as well as variations on the fuel injection patterns, are currently in test and evaluation phases.

Stationary gas turbines for power generation are increasingly being equipped with low emission burners. By applying lean premixed combustion techniques for gaseous fuels both NOx and CO emissions can be reduced to extremely low levels (NOx emissions <25vppm, CO emissions <10vppm). Likewise, if analogous premix techniques can be applied to liquid fuels (diesel oil, Oil No.2, etc.) in gas-fired burners, similar low level emissions when burning oils are possible. For gas turbines which operate with liquid fuel or in dual fuel operation, VPL (Vaporised Premixed Lean)-combustion is essential for obtaining minimal NOx-emissions. An option is to vaporise the liquid fuel in a separate fuel vaporiser and subsequently supply the fuel vapour to the natural gas fuel injection system; this has not been investigated for gas turbine combustion in the past. This paper presents experimental results of atmospheric and high-pressure combustion tests using research premix burners running on vaporised liquid fuel. The following processes were investigated: • evaporation and partial decomposition of the liquid fuel (Oil No.2); • utilisation of low pressure exhaust gases to externally heat the high pressure fuel vaporiser; • operation of ABB premix-burners (EV burners) with vaporised Oil No.2; • combustion characteristics at pressures up to 25bar. Atmospheric VPL-combustion tests using Oil No.2 in ABB EV-burners under simulated gas turbine conditions have successfully produced emissions of NOx below 20vppm and of CO below 10vppm (corrected to 15% O2). 5vppm of these NOx values result from fuel bound nitrogen. Little dependence of these emissions on combustion pressure bas been observed. The techniques employed also ensured combustion with a stable non luminous (blue) flame during transition from gaseous to vaporised fuel. Additionally, no soot accumulation was detectable during combustion.

Medium- and low-LHV fuels are receiving a continuously growing interest in stationary power applications. Besides that, since in many applications the fuels available at a site can be time by time of significantly different composition, fuel flexibility has become one of the most important requirements to be taken into account in developing power systems. A test campaign, aimed to provide a preliminary assessment of a small power gas turbine’s fuel flexibility, was carried over a full-scale GE10 prototypical unit, located at the Nuovo-Pignone manufacturing site, in Florence. The engine is a single shaft, simple cycle gas turbine designed for power generation applications, rated at 11 MW electrical power and equipped with a silos-type combustor. A variable composition gas fuel was obtained by mixing natural gas with CO2 to about 40% by vol. at engine base-load condition. Tests involved two different diffusive combustion systems: the standard version, designed for operation with natural gas, and a specific system designed for low-LHV fuels. Tests performed aimed to investigate both ignition limits and combustors’ performances, focusing on hot parts’ temperatures and pollutant emissions. Regarding NOx emissions, data collected during standard combustor’s tests were matched a simple scaling law (as a function of cycle parameters and CO2 concentration in the fuel mixture), which can be used in similar applications as a NOx predictive tool. In a following step, a CFD study was performed in order to verify in detail the effects of LHV reduction on flame structure and to compare measured and calculated NOx. STAR-CD™ code was employed as main CFD solver while turbulent combustion and NOx models were specifically developed and implemented using STAR’s user-subroutine features. Both models are based on classical laminar-flamelet approach. Three different operating points were considered at base-load conditions, varying CO2 concentration (0%, 20% and 30% vol. simulated). Numerical simulations point out the flexibility of the GE10 standard combustor to assure flame stabilization even against large variation of fuel characteristics. Calculated NOx emissions are in fairly good agreement with measured data confirming the validity of the adopted models.

The scale up of jet shear layer low NOx concepts for compact gas turbine applications is considered using natural gas as the fuel with all experiments at one atmosphere pressure and 600K air inlet temperature. A 76mm diameter cylindrical combustor with 4 round jet shear layers was compared with a near double scale combustor with 140mm diameter and 4 round jet shear layers with the same total blockage as for the smaller combustor. This is compared with 16 round jet shear layers of the same diameter as for the smaller combustor. The shear layer air holes were fuelled by eight radial inward fuel injection holes in each shear layer jet. All three designs had acceptable combustion efficiencies, but the NOx emissions were considerably higher for the 4 shear layer design in the larger combustion. When the same shear layer hole size was used and the number increased in the larger combustor the NOx emissions were identical. Changing the shape of the hole from circulat to slot for the same area, considerably reduced the NOx in the four hole 76mm combustor, but had little effect on the 16 hole 140mm combustor. Fuel staging within the array of shear layers was successfully demonstrated for four levels of fuel staging. There was some intermixing of air from the unfuelled jets, but this had only a small effect on the combustion efficiency and flame stability. A practical range of simulated power turndown was demonstrated with little NOx penalty. This was achieved with no wall between the staged shear layer regions and hence leads to very compact combustor designs.

Development of a lean-premixed, liquid-fueled combustor is in progress to achieve ultra-low NOx emissions at typical gas turbine operating conditions. A filming fuel injector design was tested on a bench scale can combustor to evaluate critical design and operating parameters for low-emissions performance. Testing was completed using No. 2 diesel. Key design variables tested include premixing length, swirler angle, injector centerbody diameter, and reduced liner cooling. NOx emissions below 12 ppmv at 9 bar pressure were measured. Corresponding CO levels were 50 ppmv. An optimized injector design was fabricated for testing in a three injector sector of an annular combustor. Operating parameters and test results are discussed in the paper.

Liquid hydrogen is considered a technically feasible fuel for all gas turbine applications including propulsion systems [1]. However, the exceptional combustion properties of hydrogen will make fundamental changes to gas turbine combustion systems essential. Micromixing, with a novel cross-flow fuel-injection feature and a large plurality of injection holes offers miniaturised diffusive combustion without the risk of auto-ignition or flashback. A detailed analytical study has been performed to explore combustion behaviour of hydrogen in the micro-diffusion combustor concept. The aims are to investigate a broad range of analytical tools and sensitivities related to hydrogen micromix combustion numerical modelling. Comparative studies based on a number of RANS and LES simulations were carried out to down-select suitable numerical models for species transport, turbulence, chemistry and thermochemistry. Simulation results were found to be particularly sensitive to the species diffusion effects. The study was then extended to identify proper thermal boundary conditions capable of replicating experimental work. A thorough discussion of the findings is provided. The study has generated a novel micromix-injector geometry promising to yield ultra-low NOx emissions. This paper sheds light on the difficulties encountered in modelling the combustion of a gaseous fuel (hydrogen) in a novel micro-diffusion combustion chamber and suggests effective approaches to overcome them. It also identifies additional benefits related to hydrogen as a fuel.
