Effects of Residual Stresses on the High Cycle Fatigue Behavior of Ti-6Al-4V

Axial force-controlled fatigue tests are conducted at various stress ratios (R) on Ti-6Al-4V specimens prepared by two different manufacturing techniques (hard turning plus polishing with and without vacuum stress relieve anneal carried out after polishing). Residual stress is measured by using X-ray diffraction. Results indicate that the surface compressive residual stress lead to an increase of fatigue limit at a given life and stress ratio. This effect decreases with increasing stress ratio R. At R = 0.6, the effect of surface residual stress on fatigue limit fades away. In addition, the location of crack initiation shifts from surface to interior when the stress ratio changes from −1 to 0.6.

Twin disc tribological tests were performed in wheel and rail materials, with specimens taken from a Spanish AVE train wheel and a UIC60 rail, in a program intended to characterize their contact fatigue behavior. The X-ray diffraction technique was used to characterize the residual stress distribution at the initial and damaged stages, as well as in intermediate stages, since existing residual stresses in the surface layers of the railways steels and its evolution during contact loading can have a major influence on crack initiation and propagation.

Investigation of the effect of surface residual stress on the endurance limit of 6Al 4V titanium alloy shows that this effect is equal within experimental error to the residual stress divided by a constant. Results can be expressed by a simple equation. A value for the constant has been derived.

Surface defects decrease the fatigue limit of metals. In this study, the effects of surface defects on the fatigue limit of high-strength spring steel specimens were investigated. Several equations to predict the fatigue limit of specimens with surface defects were evaluated. Specimens with a semicircular slit with depths ranging from 30 to 400 µm were prepared. The Vickers hardness of the specimen was approximately 470 HV. Bending fatigue tests were performed at stress ratios ranging from −2 to 0.4. The fatigue test results showed that the fatigue limit decreased with an increase in the slit depth. Moreover, the maximum defect size that resulted in a decrease in the fatigue limit was dependent on the stress ratio. On comparing the predicted fatigue limits with the experimental results, it was confirmed that the predictions made based on the modified El-Haddad model were in good agreement with the experimentally obtained data. Thus, this model can be used to evaluate the fatigue limit of high-strength steels containing small surface defects with different stress ratios.

This study considers shakedown in evaluating the fatigue limit of metals with compressive residual stress at the surface. We begin by applying tension-compression fatigue tests to ASTM CA6NM under conditions of controlled load and displacement to obtain fatigue limit diagram in compressive mean stress. The results imply that shakedown occurs under the condition of controlled displacement, therefore, shakedown should be considered when evaluating the fatigue limit of metals with compressive residual stress at the surface.

The effect of micro-notches on the fatigue strength of nickel thin films was studied. Two types of thin films with 10 μm thickness were produced by electrodeposition using sulfamate solution without and with brightener: ultra-fine grained film (UFG) with the grain size of 384 nm and nano-crystalline grained film (NCG) with that of 17 nm. Micro-sized notches introduced by FIB had the width of 2 μm and various depths from 8 to 150μm. Fatigue tests were conducted under the stress ratio of 0.1. The fatigue strength decreased with increasing depth of notches. NCG had much higher strength than UFG compared at the same notch depth. Notches as small as 8μm did reduce the fatigue strength of both UFG and NCG. The fatigue limit was controlled by the initiation of cracks and no non-propagating crack was observed in specimens fatigued below the fatigue limit. A model of fictitious crack successfully predicted the reduction of the fatigue limit due to micro-notches. The characteristic crack length of NCG was much smaller than the UFG, while the fatigue strength of defect-free NCG was larger than that of UFG. SEM observation of fracture surfaces was conducted to reveal micromechanisms of fatigue crack initiation.

In this study, fatigue tests have been performed using two kinds of specimens made of 25 steel. One is pre-strained specimen with pre-strain ratio changing from 2% to 8% by tension, the other is roller worked with deformation of 0.5 mm and 1.0 mm in diameter direction. In the case of pre-strained specimen, the fatigue limit increases according to increase of tensile pre-strain, the fatigue limit of 8% pre-strained specimen is 25% higher than that of non-pre-strained one; in the case of roller worked specimen, the fatigue limit of R05 and R10 is 126% and 143% to that of non-roller worked specimen, respectively. These remarkable improvements of fatigue limit would be caused by the existence of compressive residual stress, work-hardening and the elongated microscopic structures.

A new procedure is proposed to determine sub-surface residual stress gradients by laboratory X-ray diffraction measurements at different depths using a chemical layer-removal technique. The standard correction algorithm for stress relaxation due to layer removal is improved by including corrections for X-ray absorption, and by the addition of constraints imposed by the mechanical equilibrium conditions. Besides correcting the data,i.e.providing more reliable through-thickness residual stress trends, the proposed procedure also provides an elastically compatible and plausible estimate of the residual stress inside the component, well beyond the measured region. The application of the model is illustrated for a set of Al-alloy components shot-peened at different Almen intensities. Results are compared with those given by `blind hole drilling', which is an independent and partly destructive method.

In order to investigate the effect of plasma nitriding treatment on fatigue behavior of titanium alloys, very high cycle fatigue tests were carried out for Ti-6Al-4V alloy using an ultrasonic fatigue machine under load control conditions for stress ratios of R=-1 at frequency of ƒ=20KHz. Experiment results showed that plasma nitriding treatment played the principal role in the internal fatigue crack initiation. More importantly, plasma nitriding treatment had a detrimental effect on fatigue properties of the investigated Ti-6Al-4V alloy, and the fatigue strength of material after plasma nitriding treatment appeared to be significantly reduced about 17% over the untreated material.

The residual stress in the milling of 7050-T7451 aluminum alloy was measured using X-ray diffraction method in which Psi-oscillation, Phi-oscillation and peak fit were adopted. Cutting speed and feed are main variables which were considered in this study. The results show that compressive residual stresses are generated in surface for the down milling generally, which is mainly due to burnishing effect between the tools flank face and the machined surface. In feed and its orthogonal direction, the effect of cutting speed and feed speed on residual stress is similar. Therefore, required residual stress can be achieved by controlling the cutting condition such as cutting speed, feed speed etc.
