Finite Element Study of Residual Stresses in a plate T-Joint Fatigue Specimen

Using the finite element code ABAQUS to make numerical predictions, this paper studies the crack shape development and thickness effects on a series of welded plate T-joint fatigue specimens. It was found that redistribution of the residual stress only occurs in a small region near the weld toe, the extent depending greatly on the magnitude of the applied load.

It is well known that residual stress of welded joints influence their fatigue lives. This influence of residual stress is manifested through strain ratcheting response at the weld toe. Among many other reasons, strain ratcheting at the weld toe is anticipated to be a reason of many premature fatigue failure of welded joints. Hence, accurate simulations of weld toe residual stress and strain responses are essential for fatigue life simulation of welded joints. This paper presents results form an ongoing study on fatigue failure of welded piping joints. A modeling scheme for simulating weld toe residual stress and strain response is developed. Uncoupled, thermo-mechanical, finite element analyses are employed for imitating the welding procedure, and thereby simulating the temperature history during welding and initial residual stresses. Simulated residual stresses are validated by comparing against the measured residual stresses. Finite element simulations indicate that both residual stress and resulting strain responses near the weld toe are the key factors in inducing fatigue cracks at the weld toe. Research needs in revealing the fatigue failure mechanisms at the weld toe are discussed.

In this study, pressure finite element welding simulations has been carried out. The welding model is a butt filled weld. The objective is to study the effect of pressure on welding stress of high strength steel at different time periods. From the study we can find that no matter at the first half of welding or and the last half welding or at the cooling time apply the load have little effect to improve the stress. Only under the entire welding process that the distribution of residual stress can be greatly improved. The results show that the residual stresses of the welding workpiece under specific pressure throughout the welding process decreased by 16.2% when compared with weld group without load applied. The maximum residual stresses of weld group without load applied are more than with the specific pressure load plates 120 MPa. But under other times putting the load cannot be improved. This paper just presents a simulation results that have a certain guiding significance.

In plasma facing components (PFC) for nuclear fusion reactors tungsten or carbon based tiles need to be cooled through a heat sink. The joint between the PFC and the heat sink can be realized using a brazing process through the employment of compliant layer of either a low yield material, like copper, or a high yield material, like molybdenum. Experimental verification of the induced stresses during the brazing process is of vital importance. Strains and residual stresses have been measured in Mo/CuCrZr brazed tiles using neutron diffraction. The strains and stresses were measured in Mo tile along the weld direction and at different distances from it. The experimental results are compared with Finite Element Simulations.

Laboratory fatigue life results are summarized from several test series of high-strength steel cannon breech closure assemblies pressurized by rapid application of hydraulic oil. The tests were performed to determine safe fatigue lives of high-pressure components at the breech end of the cannon and breech assembly. Careful reanalysis of the fatigue life tests provides data for stress and fatigue life models for breech components, over the following ranges of key parameters: 380–745 MPa cyclic internal pressure; 100–160 mm bore diameter cannon pressure vessels; 1040–1170 MPa yield strength A723 steel; no residual stress, shot peen residual stress, overload residual stress. Modeling of applied and residual stresses at the location of the fatigue failure site is performed by elastic-plastic finite element analysis using ABAQUS and by solid mechanics analysis. Shot peen and overload residual stresses are modeled by superposing typical or calculated residual stress distributions on the applied stresses. Overload residual stresses are obtained directly from the finite element model of the breech, with the breech overload applied to the model in the same way as with actual components. Modeling of the fatigue life of the components is based on the fatigue intensity factor concept of Underwood and Parker, a fracture mechanics description of life that accounts for residual stresses, material yield strength and initial defect size. The fatigue life model describes six test conditions in a stress versus life plot with an R2 correlation of 0.94, and shows significantly lower correlation when known variations in yield strength, stress concentration factor, or residual stress are not included in the model input, thus demonstrating the model sensitivity to these variables.

Abstract In metal matrix composites residual stresses developing during the cool-down process after consolidation due to mismatch in thermal expansion coefficients between the ceramic fibers and metal matrix have been predicted using finite element analysis. Conventionally, unit cell models consisting of a quarter fiber surrounded by the matrix material have been developed for analyzing this problem. Such models have successfully predicted the stresses at the fiber-matrix interface. However, experimental work to measure residual stresses have always been on surfaces far away from the interface region. In this paper, models based on the conventional unit cell (one quarter fiber), one fiber, two fibers have been analyzed. In addition, using the element birth/death options available in the FEM code, the surface layer removal process that is conventionally used in the residual stress measuring technique has been simulated in the model. Such layer removal technique allows us to determine the average surface residual stress after each layer is removed and a direct comparison with experimental results are therefore possible. The predictions are compared with experimental results of an eight-ply unidirectional composite with Ti-24Al-11 Nb as matrix material reinforced with SCS-6 fibers.

This paper presents the results of a fundamental finite-element based study of the crack-closure effects associated with combined residual and applied loading. First, an analytical expression for a representative two-dimensional residual stress field is derived. This residual stress field contains a central compressive region surrounded by an equilibrating tensile region. The analytical expression allows the size and shape of the field to be varied along with the magnitude of the residual stress. The residual stress field is then used as a prescribed initial stress field in a finite element model, in addition to a far field applied load. By introducing cracks of increasing length into these models, charts of stress-intensity-factor versus crack length are produced for different relative magnitudes of residual stress and applied load and for different sizes and shape of the residual stress field. These charts provide insight into the way in which crack-tip conditions evolve with crack growth under conditions of combined residual and applied loading and also enable conditions of crack closure and partial closure to be identified.

Equal channel angular extrusion/pressing multipass simulations were carried for two routes, Route A and Route C, by using finite element code Abaqus/Explicit. Realistic parameters like strain hardening behavior of material, friction between the sample and die were considered for simulations. The strain homogeneity and deformation behavior of samples during multipass ECAE with different routes were studied. The deformation behavior of the sample processed through Route A is smooth. Accordingly strain homogeneity of the samples was more of a possibility with Route A than with Route C.

An orthogonal cutting model was presented to simulate high-speed machining (HSM) process based on metal cutting theory and finite element method (FEM). The residual stresses in the machined surface layer were obtained with various cutting speeds using finite element simulation. The variations of residual stresses in the cutting direction and beneath the workpiece surface were studied. It is shown that the thermal load produced at higher cutting speed is the primary factor affecting the residual stress in the machined surface layer.

In this article, a 3D finite element based thermo-mechanical model for friction stir welding (FSW) of a marine-grade aluminium alloy 5083 is proposed. The model demonstrates the thermal evaluation and the distribution of residual stresses and strains under the variation of process variables. The temperature profile of the weld joint during the FSW process and the mechanical properties of the joints are also experimentally evaluated. The necessary calibration of the model for the correct implementation of the thermal loading, mechanical loading, and boundary conditions was performed using the experimental results. The model simulation and experimental results are analyses in view of the process-property correlation study. The residual stress was evaluated along, and across the weld, centreline referred as longitudinal and transverse residual stresses, respectively. The magnitude of longitudinal residual stress is noted 60-80% higher than that of the transverse direction. The longitudinal residual stress generated a tensile oval shaped stress region around the tool shoulder confined to a maximum distance of about 25mm from the axis of the tool along the weld line. It encompasses the weld-nugget to thermo-mechanically affected zone (TMAZ), while the parent metal region is mostly experiences the compressive residual stresses. However, the transverse residual stress region appears like wing shaped region spread out in both the advancing and retreating side of the weld and occupying approximately double the area as compared to the longitudinal residual stresses. Overall, the study revealed a corelation between the FSW process variables such as welding speed and the tool rotational speed with the residual stress and the mechanical properties of the joint.
