Enormous developmental work has been made in synthesis of metastable diamond by hot filament chemical vapor deposition (HFCVD) method. In this paper, micro-crystalline diamond (MCD) was deposited on WC–6 wt.% Co cutting tool inserts by HFCVD technique. The MCD coated tool was characterized by the scanning electron microscope (SEM), X-ray diffraction (XRD) and micro Raman spectroscopy (μ-RS). A comparison was made among the MCD tool, uncoated tungsten carbide (WC) tool and polycrystalline diamond (PCD) tool during the dry turning of rolled aluminum. The various major tests were conducted such as surface roughness, cutting force and tool wear, which were taken into consideration to establish a proper comparison among the advanced cutting tools. Surface roughness was measured during machining by Talysurf. The tool wear was studied by SEM after machining. The cutting forces were measured by Kistler 3D-dynamometer during the machining process. The test results indicate that, the CVD coated MCD tool and PCD tool produced almost similar results. But, the price of PCD tools are five times costlier than MCD tools. So, MCD tool would be a better alternative for machining of aluminium.

Machining process data can be utilized to predict cutting force and optimize process parameters. Cutting force is an essential parameter that has a significant impact on the metal turning process. In this study, a cutting force prediction model for turning AISI 4340 alloy steel was developed using Gaussian process regression (GPR), support vector machines (SVM), and artificial neural network (ANN) methods. The GPR simulations demonstrated a reliable prediction of surface roughness for the dry turning method with R2 = 0.9843, MAPE = 5.12%, and RMSE = 1.86%. Performance comparisons between GPR, SVM, and ANN show that GPR is an effective method that can ensure high predictive accuracy of the cutting force in the turning of AISI 4340.

Carbon fiber-reinforced polymers (CFRPs) have very good mechanical properties, such as extremely high tensile strength/weight ratios, tensile modulus/weight ratios, and high strengths. CFRP composites need to be machined with a suitable cutting tool; otherwise, the machining quality may be reduced, and failures often occur. However, as a result of the high hardness and low thermal conductivity of CFRPs, the cutting tools used in the milling process of these materials complete their lifetime in a short cycle, due to especially abrasive wear and related failure mechanisms. As a result of tool wear, some problems, such as delamination, fiber breakage, uncut fiber and thermal damage, emerge in CFRP composite under working conditions. As one of the main failure mechanisms emerging in the milling of CFRPs, delamination is primarily affected by the cutting tool material and geometry, machining parameters, and the dynamic loads arising during the machining process. Dynamic loads can lead to the breakage and/or wear of cutting tools in the milling of difficult-to-machine CFRPs. The present research was carried out to understand the influence of different machining parameters on tool abrasion, and the work piece damage mechanisms during CFRP milling are experimentally investigated. For this purpose, cutting tests were carried out using a (Physical Vapor Deposition) PVD-coated single layer TiAlN and TiN carbide tool, and the abrasion behavior of the coated tool was investigated under dry machining. To understand the wear process, scanning electron microscopy (SEM) equipped with energy-dispersive X-ray spectroscopy (EDS) was used. As a result of the experiments, it was determined that the hard and abrasive structure of the carbon fibers caused flank wear on TiAlN- and TiN-coated cutting tools. The best machining parameters in terms of the delamination damage of the CFRP composite were obtained at high cutting speeds and low feed rates. It was found that the higher wear values were observed at the TiAlN-coated tool, at the feed rate of 0.05 mm/tooth.

Torus cutters are increasingly used in machining high-hardness materials because of high processing efficiency. However, due to the large hardness variation in assembled hardened steel workpiece, the tool wear occurs easily in machining process. This severely affects the machined surface quality. Here, we conduct a research on the tool wear and the machined surface quality in milling assembled hardened steel mold with a torus cutter. The experimental results show the abrasive wear mechanism dominates the initial tool wear stage of the torus cutter. As the tool wear intensifies, the adhesive wear gradually occurs due to the effect of alternating stress and impact load. Thus, the mixing effect of the abrasive and adhesive wears further accelerates tool wear, resulting in occurrence of obvious crater wear band on the rake face and coating tearing area on the flank face. Finally, the cutter is damaged by the fatigue wear mechanism, reducing seriously the cutting performance. With increase of flank wear, moreover, there are increasingly obvious differences in both the surface morphology and the cutting force at the two sides of the joint seam of the assembled hardened steel parts, including larger height difference at the two sides of the joint seam and sudden change of cutting force, as a result, leading to decreasing cutting stability and deteriorating seriously machined surface quality.

Edge preparation is not only the process of grinding proper geometry of cutting edge or removing micro-cracks on cutting edge region, but also a way of improving cutting tool life. In this study, cutting models with different cutting edge radius were set up with FEM software. Medium carbon steel cutting tests were carried out using cutting tools with different edge radius. Cutting tool wear was simulated and measured for comparison. The simulation results show that edge radius has influences on tool wear. Tool cutting behavior is concerned with edge radius. A proper edge radius will improve the tool life. The experimental results show that proper edge preparation could improve tool impact resistance capability and reduce tool wear. The cutting tool life can be prolonged with suitable edge preparation. Edge preparation can improve cutting performance of cutting tool.

Pure iron is a kind of high plasticity and toughness material. In the process of cutting pure iron, the tool wear is very serious. In this paper, three kinds of cutting tools KC5010, K313 and 1105 are used in the cutting pure iron process and the tool wear tests in dry cutting condition with different cutting parameters have been carried out. According to the results, the tool wear mechanisms and tool life of three kinds of cutting tools have been compared and analyzed. It is concluded that the tool life of K313 is better than KC5010 and 1105 and the three kinds of tool mechanisms are primarily adhesion wear, diffusion wear and oxidation wear.

Tool coatings can improve the machinability performance of difficult-to-cut materials such as titanium alloys. Therefore, in the current work, high-speed milling of Ti6Al4V titanium alloy was carried out to determine the performance of various coated cutting tools. Five types of coated carbide inserts – monolayer TiCN, AlTiN, TiAlN and two layers TiCN + TiN and AlTiN + TiN, which were deposited by physical vapour deposition – were employed in the experiments. Tool wear, cutting force, surface roughness and chip morphology were evaluated and compared for different coated tools. To understand the tool wear modes and mechanisms, detailed scanning electron microscope analysis combined with energy dispersive X-ray of the worn inserts were conducted. Abrasion, adhesion, chipping and mechanical crack on flank face and coating delamination, adhesion and crater wear on rake face were observed during high-speed milling of Ti6Al4V titanium alloy. In terms of tool wear, the lowest value was obtained with TiCN-coated insert. It was also found that at the beginning of the machining pass TiAlN-coated insert and at the end of machining TiCN-coated insert gave the lowest cutting force and surface roughness values. No change in chip morphology was observed with different coated inserts.

Stavax Supreme material is classified as difficult-to-machine material. The difficulty does not preclude the use of this material, especially in the mold industry. In this experiment, high speed end milling of Stavax Supreme (52 HRC) was investigated using five different types of tool. Performance of the cutting tools was compared with respect to tool life and surface roughness of the workpiece. Machining process was conducted in two parameters where each parameter used different rotation spindle speed and feed rate but same chip per tooth removal rate. The best cutting performance was obtained with TiN and TiCN. TiAlN tool also proved to be suitable for high speed end milling of Stavax Supreme but for finishing process only because fast tool wear in high spindle speed. The Xceed coated tool is more suitable for roughing process only in high spindle speed.
