Digital Transformation of Surface Mining and New Generation of Open-Pit Equipment

The The paper addresses the issues of designing onboard systems and complex digitalization of open-pit mining equipment. A generalized schematic diagram and composition of the On-Board Robotic Control System for open-pit equipment (OBRCS OPE) are provided. The option of the On-Board Robotic Control System for mining dump trucks (OBRCS MDT) and schematics of the on-board robotic system of the BELAZ dump truck are described in more detail. A layout option is suggested for an autonomous ready dump truck, a modification that meets all the requirements for the digital transformation (DT) generation of dump trucks i.e. the ability to operate as part of the mine fleet management systems and robotic control systems, as well as the availability of modern on-board industrial safety systems and remote diagnostics. The DT Generation of mining equipment will allow mining companies to achieve the up-to-date level in digital transformation of surface mining operations and will cut the amount of investments required in upgrading the mining transport system.

Erdenet copper-molybdenum deposit is the biggest one in the world and has a significant impact on Mongolian society and economy. Today LIEBHERR-994B hydraulic shovels from Germany, electric shovels including EKG-10 and EKG-15 from Russia operate for the mining works, and dump truck BelAZ - 75130 used for transportation. The causes of shovel downtime are classified as technical, technological, and organizational. During the study period, 41% of the total downtime of the excavator’s park was technical, 45% was technological, and 11% was organizational downtime. For shovels, 7% of technological downtime is due to blasting, and for dump trucks 8.7%. In open-pit mining, blasting is performed on a weekly basis, so the duration of this technological downtime can be considered almost constant. If the time between blasts or period of blasting can be arranged optimally, it will be possible to reduce mining equipment’s downtime due to blasting.

On the example of JSC SUEK, the expediency of using robotic technologies at open-pit mining enterprises in Russia is considered. The analysis of industrial safety, socio-economic factors and economic feasibility suggests the need for the use of robotic technologies in mining enterprises. The ideology and practical steps of digital transformation in mining were formed in stages. Positively influencing the efficiency of work and the level of industrial safety of mining enterprises, the processes of digital transformation at mining enterprises in Russia have passed the stages of development: The first stage is Sensors and autonomous GIS products, the equipment of which allowed optimizing the loading of mining equipment by an average of 8%, increasing tire mileage by 7–15%, practically preventing accidents, digitizing mining and geological systems; The second stage is monitoring and statistics, which, using the experience of the first stage, made it possible to achieve an average fuel economy of 10%, increase cargo transportation productivity by 15%, and increase the technical readiness coefficient (CTG) by 4%; The third stage - Optimization and integration” contributed to an increase in the productivity of mining equipment by 10-15% stabilization of the quality of coal (ore), an increase in the productivity of drilling rigs by 15-20% while reducing the cost of drilling by 2–7%; The fourth stage is Predictive analysis, where, based on the achievements of the three previous stages, the prediction of the risk of accidents is achieved and, taking into account the modeling of optimization of technical and economic processes, preliminary maintenance is carried out with a forecast of production from extraction to enrichment. The fifth stage - Robotics - is a “revolutionary” increase in productivity due to changes in the parameters of geotechnologies. Modern production based on digital technologies is exposed to three main drivers: changing demands of mining enterprises, technology development and increased competition. Digital transformation is the process of transition of an enterprise to new ways of thinking based on the need to improve industrial and environmental safety and work based on the use of social, mobile and other digital applications.

The article addresses the issues of ensuring safe operation of mining equipment in surface mining. It describes the main factors and situations that pose a high risk to human life and health. The most dangerous incidents are shown to be related to limited visibility and blind spots for operators of mining equipment, which can result in collisions and personnel run over. The main technologies and specific solutions used to design collision avoidance systems are described and their general comparison is provided. A particular focus is placed on monitoring the health of employees at their workplace by means of portable personal devices that promptly inform the dispatcher of emergency situations. General technical requirements are formulated for designing of the system to prevent equipment collisions and personnel run over in surface mining operations. The paper emphasizes the importance of introducing a multifunctional safety system in surface mines in order to minimise the possibility of incidents and accidents throughout the entire production cycle.

Selection and assessment of mining equipment used in open pit rock mines relies chiefly on estimates of overall exploitation cost. The rational arrangement of mining equipment and systems comprising loading machines, haul trucks and crushing plants should be preceded by a thorough analysis of technical and economic aspects, such as investment outlays and the costs of further exploitation, which largely determine the costs of mining operations and the deposit value. Additionally, the operational parameters of the mining equipment ought to be considered. In this study, a universal set of evaluation criteria has been developed, and an evaluation method has been applied for the selection of surface mining equipment and the processing system to be operated in specific mining conditions, defined by the user. The objective of this study is to develop and apply the new methodology of multi-criteria selection of open pit rock mining equipment based on multiple criteria decision-making (MCDM) procedures, to enable the optimization of loading, handling and crushing processes. The methodology, underpinned by the principles of MCDM, provides the dedicated ranking procedures, including the ELECTRE III. The applied methodology allows the alternative options (variants) to be ranked accordingly. Ultimately, a more universal methodology is developed, applicable in other surface mines where geological and mining conditions are similar. It may prove particularly useful in selection and performance assessment of mining equipment and process line configurations in mining of low-quality rock deposits. Therefore, we undertook to develop universal criteria and applications for the selection and performance assessment of process machines for surface mines, taking into account environmental aspects as well as deposit quality.

The high importance of optimizing the operation of quarry transport is confirmed by the leading share of its costs in the total cost of mining. The current direction of optimization is the development and implementation of digital technologies for processing complex data on the parameters of transport vehicles. The solution of the above issues should be based on the results of scientific research on the collection and processing of information. Developed a set of techniques to perform experimental measurements of working parameters of mining dump trucks as part of a special unit experiments, and long monitoring measurements. A set of equipment for performing experimental measurements, as well as its installation on a dump truck is presented. The data of experimental measurements and a methodical approach to their analysis are presented. In particular, it shows the identification of operating modes of the power plant and the construction of the load diagram, the identification of elements of the transport cycle, etc. The approach to substantiation of innovative designs of power plants adapted to the conditions of a particular quarry is shown on the example of calculated schedules of energy consumption and reserve of recovery of braking energy. The proposed hardware-methodical complex is a research model for the development of methods for automated data collection and processing in the formation of elements of digital mining production.

Information about the geological structure of Kuznetsky coal basin (Kuzbass) allows us to note that coal deposits developed by open-cast method are characterized by complicated conditions and have the following features: large length of deposits at significant depths of occurrence; coal series bedding of different thicknesses (from 1 to 40 m); different dip angles (from 3 to 90º); a significant number of dip and direction disturbances; different thickness of unconsolidated quaternary sediments (from 5 to 40 m); a wide range of strength values of rocks. In addition, there is a thickness irregularity and frequent variability of elements of occurrence of coal seams within the boundaries of a quarry field both in length and depth of mining. From the point of view of open-pit mining, such deposits are complex-structured. The factors listed above have a decisive influence on the choice of technical means, the order of development and the possibility of carrying out surface mining operations. Therefore, there is a need for a systematization of mining and geological conditions for the development of coal deposits, the purpose of which is to ensure a process of evaluation of complex-structured coal deposits for the development of coal-bearing zones by various complexes of equipment.

The issue of a comparative study of fuel consumption and temperature characteristics of gas-diesel BelAZ 75131 mining dump trucks equipped with an on-board cryogenic fuel system and hauling rock mass at the Kuzbass open-pit coal mine is considered in the article. A brief analysis of the efficiency of using liquefied natural gas (LNG) - methane - as a motor fuel for mining dump trucks is carried out. It is noted that the use of LNG fuel for heavy-duty dump trucks is one of the most promising ways to improve the environmental and economic performance during the operation of this type of mining equipment. The technique and instrumental base for conducting research are presented. The relationship between natural ratios of diesel fuel replacement with natural gas and the energy charge of these replacement is studied. The following data are presented: data on the consumption of vaporous (gaseous superheated) natural gas (hereinafter gaseous natural gas) during field operation of gas-diesel BelAZ 75131 mining dump trucks; flow rate of gaseous natural gas in pipelines; consumption of antifreeze at the inlet to the liquefied natural gas evaporator, as well as antifreeze temperature at the inlet and outlet of the evaporator; temperature of gaseous natural gas at the outlet of the reducer after the evaporator; data on the comparison of temperature profiles in the cylinders of CUMMINS KTA 50 internal combustion engine under diesel and gas-diesel operation.

The article substantiates the quantity and type of tire size for a dump truck with a carrying capacity from 90 to 130 tons. Types of tire sizes for dump trucks are given, as well as an analysis of applicable tires for dump trucks. An example of tire configuration for a dump truck is described, as well as the differences between projects and dump trucks with the traditional arrangement of large tires. The working productivity of large tires was cal- culated using the TKH “tons per kilometer per hour” technique. The general tasks that need to be addressed when designing a dump truck are highlighted. The conclusion is made on the relevance of the development of scientifically based approaches when designing dump trucks. The above data indicate that when surface mining, it is possible to solve the economic problem of reduc- ing the operating costs of transporting minerals by applying the proposed arrangement and number of large tires when designing new dump trucks, including robotic and unmanned ones.

In surface mining, rockfall can seriously threaten the safety of personnel located at the base of highwalls and cause serious damage to equipment and machinery. Close-range photogrammetry for the continuous monitoring of rock surfaces represents a valid tool to efficiently assess the potential rockfall hazard and estimate the risk in the affected areas. This work presents an autonomous terrestrial stereo-pair photogrammetric monitoring system developed to observe volumes falling from sub-vertical rock faces located in surface mining environments. The system has the versatility for rapid installation and quick relocation in areas often constrained by accessibility and safety issues and it has the robustness to tolerate the rough environmental conditions typical of mining operations. It allows the collection of synchronised images at different periods with high-sensitivity digital single-lens reflex cameras, producing accurate digital surface models (DSM) of the rock face. Comparisons between successive DSMs can detect detachments and surface movements during defined observation periods. Detailed analysis of the changes in the rock surface, volumes and frequency of the rocks dislodging from the sub-vertical rock surfaces can provide accurate information on event magnitude and return period at very reasonable cost and, therefore, can generate the necessary data for a detailed inventory of the rockfall spatial-temporal occurrence and magnitude. The system was first validated in a trial site, and then applied on a mine site located in NSW (Australia). Results were analysed in terms of multi-temporal data acquired over a period of seven weeks. The excellent detail of the data allowed trends in rockfall event to be correlated to lithology and rainfall events, demonstrating the capability of the system to generate useful data that would otherwise require extended periods of direct observation.

At present, Kuzbass coal strip mines pay great attention to improving quality performance of mining equipment operation, including reliability and durability of components and units. One of the ways of the performance improvement is decreasing number of unforeseen failures. To achieve this purpose a mine dump truck part diagnostics should be introduced into a maintenance service procedure. At the same time the process of diagnostics should not increase the machinery downtime, but effectively reveal a condition of motor-wheel gearboxes in the course of dump truck operation. The aim of the research is to increase the reliability and service life of motor-wheel gearboxes of large BelAZ dump trucks. Failure of a motor-wheel gearbox is a rare phenomenon, but the cost of a new gearbox can vary from 3.5 to 10 million rubles. That is why it is important to implement such methods of diagnostics, which allow revealing the condition of gearboxes in the shortest possible time and without disassembling corresponding units. Determination of the actual technical condition of motor-wheel gearboxes is possible by different methods: vibroacoustic; acoustic; thermal; physical and chemical analysis of spent operating materials. The studies showed that none of these methods can be used as a universal one. When justifying and selecting the most suitable method, different factors should be considered, including technological, or a combination of methods should be applied, which will reduce risks, but at the same time increase costs. It is necessary to develop a better diagnostic method based on the use of several methods simultaneously.
