An efficient nondestructive testing method of resistance spot weld quality is essential in evaluating the weld quality of all welded joints in the automotive components of a car body production line. This study proposes a quality prediction algorithm for resistance spot welding that can predict the geometrical and physical properties of a spot-welded joint and evaluate weld quality based on quality acceptance criteria. To this end, four statistical models that predict the main geometrical and physical properties of a spot-welded joint, including tensile shear strength, indentation depth, expulsion occurrence, and failure mode, were estimated based on material information, dynamic resistance, and electrode displacement signals. The significance of the estimated models was then verified through an analysis of variance. The prediction accuracies of the models were 94.3%, 93.4%, 97.5%, and 85.0% for the tensile shear strength, indentation depth, expulsion occurrence, and failure modes, respectively. A weld quality evaluation methodology that can predict the properties of a spot-welded joint and evaluate the overall quality requirements based on authorized welding standards was proposed using the four statistical models.

This work studies the influence of resistance spot welding (RSW) process upon the mechanic characteristics of three steel grades: S235JR, galvanized S235JR and austenitic stainless grade 304L. The variable parameter was the welding current. Constant parameters were the pressure (6 bars) and the welding time (5 cycles). Micro hardness and tensile-shear resistance tests were done. Welded joint hardness profile reveal a relative softer nuclei surrounded by the hardest zone and a progressive decrease throughout the heat affected zone (HAZ) to the unaffected material. The shear resistance depends upon the welding intensity as well as metal grade.

Aluminum alloy A6061 and mild steel Q235 was welded using resistance spot welding with an interlayer of AlCu28. The mechanical properties of the joint were investigated; the effects of various welding parameters on nugget diameter and tensile shear load of the joints were systematically discussed. The results reveal that it is effective to weld aluminum alloy and mild steel using resistance spot welding with an interlayer of AlCu28.

Abstract This research investigates the effect of SiC wt% on mechanical and microstructure behavior of transformation induced plasticity (TRIP) 780 steels by resistance spot welding. The resistance spot welded samples were characterized for their properties such as hardness, tensile shear, scanning electron microscope, X-ray diffraction, ductility ratio and elongation. Results showed that the width of the nugget was closely associated with shear failure of the spot welds. X-ray diffraction analysis illustrated that the weld steels chemical composition improved in the heat-affected zones and retained austenite detected due to the influence of Si and C. Sample 4 microstructure exposed the equiaxed dimple and finer dendrites in the fusion zone. It also exhibited maximum force and fracture energy. Nano hardness was significantly decreased in the fusion zone of sample 4 due to the interface among micro alloying elements and the formation of nonmetallic presences that affected the TRIP steel hardness. Low ductility ratios were observed in steel 4 than the other weld steels due to higher tensile shear strength (TSS) and cross-tension strength (CTS) results. Fracture analysis exhibited ductile fracture with dimples and dendrites in the TRIP steels surface. The spot-welded samples mechanical properties are correlated to chemical elements, mainly Si existing in casted TRIP steels through the cooling phase of the resistance spot welding process.

The effect of electrode force on the weld quality of resistance spot welding monitored using electrode displacement was experimentally studied in this article. The electrode displacement was detected by the grating displacement sensor, and the maximal electrode displacement was obtained by the measurement system. The weld quality was evaluated by the tensile-shear strength of spot welds. Groups of spot welding experiments were performed under different electrode pressure, and the relationship of the maximal electrode displacement and tensile-shear strength in weld lobe was analyzed. The results showed that the relationship between electrode displacement and weld quality is not constant when the electrode force changed.

Abstract Resistance spot welding (RSW) was applied to non-combustible magnesium alloy, AX41 (Mg-4%Al-1%Ca) to investigate its weldability. The similar material joint of AX41 and dissimilar materials joint between AX41 and aluminum alloy, AA6061 were welded. Tensile shear test was carried out to evaluate joining strength in the similar and dissimilar materials RSW joints. In case of similar material joints, the maximum load obtained with tensile shear test in AX41 similar material joint was higher than that obtained in AA6061 similar material joint. Moreover, higher maximum load was obtained in a similar material joint without surface polishing compared to joint welded with surface polishing in AX41. In case of the dissimilar materials joint, the maximum load obtained was almost comparable with AX41 similar material joint, however scatter in joint strength was large. Weldability of the dissimilar materials joint became poor by applying surface polishing.
