Fabrication of the Electroplated CBN Wheel for Cylindrical Grinding with Abrasive Phyllotactic Pattern

In order to obtain a electroplated CBN cylindrical grinding wheel with ordered abrasive pattern, based on the phyllotaxis theory of biology, the cylindrical grinding wheel with phyllotactic pattern and its mask were designed, this wheel was fabricated with lithography mask electroplating technology, and also some problems on processes were investigated by experiments. The research results that the ordered abrasive pattern on cylindrical grinding wheel can be realized with the help of the phyllotaxis theory and lithography mask electroplating technology, which can give some references for making this kind of the engineered grinding wheel.

During cylindrical grinding process, the geometric configuration and size of the edge contact area between the grinding wheel and workpiece have the heavy effects on the workpiece surface integrity. In consideration of the differences between the point grinding and the conventional high speed cylindrical grinding, the geometric and mathematic models of the edge contact area in point grinding were established. Based on the models, the numerical simulation for the edge contact area was performed. By means of the point grinding experiment, the effect mechanism of the edge contact area on the ground surface integrity was investigated. These will offer the applied theoretic foundations for optimizing the point grinding angles, depth of cut, wheel and workpiece speed, geometrical configuration and size of CBN wheel and some other grinding parameters in point grinding process.

It is experimentally found that existing micro-holes or micro-concaves on the cemented carbide base surface of electroplated CBN wheel is one of important reasons to worsen the combining intensity of the electroplated abrasives layer with the grinding wheel base. It is well solved by sealing the holes or concaves with steam sealing method. Further more the electroplated CBN wheel with cemented carbide base for precision grinding of compressor cylinder vane slot is developed by optimizing the electroplating prescription and process. Productive grinding results show that the ground surface roughness, size precision and the wheel life have reached the advanced index of the same type of wheel imported.

There are strong demands for a machining process capable of reducing the surface roughness of sliding parts, such as auto parts and other components, with high efficiency. In this work, we attempted to grind hardened steel to a mirror-like surface finish with high efficiency using an ultra-high speed grinding process. In the present study, we examined the effects of the work speed and the grinding wheel grain size in an effort to optimize the grinding conditions for accomplishing mirror-like surface grinding with high efficiency. The results showed that increasing the work speed, while keeping grinding efficiency constant, was effective in reducing the work affected layer and that the grinding force of a #200 CBN wheel was lower than that of a #80 CBN wheel. Based on these results, a high-efficiency grinding step with optimized grinding conditions was selected that achieved excellent ground surface quality with a mirror-like finish.

This paper describes simulation studies regarding the application of the centrifugal minimum quantity lubrication (MQL) method simultaneously with the delivery of a compressed cooled air (CCA) stream in the internal cylindrical grinding process. The idea of a new hybrid cooling and lubrication method connecting centrifugal (through a grinding wheel) lubrication by MQL with a CCA stream is described. The methodology of computational fluid dynamics (CFD) simulation studies, as well as the results of numerical simulations, are presented in detail. The aim of the simulations was to determine the most favourable geometrical and kinematic parameters of the system in the context of air-oil aerosol and CCA flow, as well as heat exchange. In the simulation, the variables were the grinding arbor geometrical parameters, the angle of CCA supply line outlets, and the grinding wheel and workpiece peripheral speed. As a result of the simulation studies, the most favourable geometrical parameters were designated, determining the orientation of the ends of the two CCA supply line outlets before and after the grinding zone, the number of openings in the drilled-out grinding arbor, and the influence of the grinding speed on the parameters of the coolant flow and temperature of objects in the grinding zone. In addition, the results of simulation tests made it possible to visualise the velocity vectors of the two-phase coolant flow in a complex system of air-oil aerosol delivery centrifugally through an open structure of a very fast rotating porous layer (grinding wheel), with an additional supply of CCA using an external cold air gun (CAG).

In the area of grinding, ordering the abrasive gains is one of the key ways to improve the grinding wheel performance. In this article, the experimental investigations on the grinding temperature were carried out including using the superhard abrasive grinding wheel with phyllotactic, matrix, dislocation and disordered configuration, the temperature distribution of the grinding workpiece surface and the effects of grinding parameters on the temperature of workpiece surface have been obtained. The experimental results showed that the grinding temperature can be reduced efficiently by choicing the grinding wheel with abrasive phyllotactic pattern.

In order to achieve the controllability of the abrasive arrangement on the working surface of grinding wheel,a new kind of the superabrasive grinding wheel, which has defined abrasive grain cluster pattern, has been designed based on the phyllotaxis theory of biology, and fabricated with UV lithography method and electroplating technology. The analytical results indicate that the phyllotactic parameters influence on the abrasive arrangement configuration on the work surface of the superabrasive grinding wheel, so as to improve grinding performance of the grinding wheel, increasing the diameter of phyllotactic abrasive grain cluster and decreasing phyllotactic coefficient can increases the abrasive grain density of the surperabrasive grinding wheel surface. Electroplating experimental results show that the reasonable electroplating processes can reduce the faults of defined abrasive arrangement on the superabrasive grinding wheel surface.

Laser-dressing has been shown to be a promising method for overcoming some shortcomings of the conventional methods such as high wear of the dressing tool and its environmental concerns, high induced damage to the grinding wheel, low form flexibility and low speed. In this study, a resin bonded cBN grinding wheel has been dressed with a picosecond Yb:YAG laser. The efficiency of the laser-dressed grinding wheels has been compared with the conventionally dressed and sharpened grinding wheels through execution of cylindrical grinding tests on a steel workpiece (100Cr6). The conventional dressing and sharpening processes have been performed by using a vitrified SiC wheel and vitrified alumina blocks, respectively. By recording the spindle power values along with the surface topography measurements of the ground workpieces and the extraction of two roughness parameters (the average roughness Ra and the average roughness depth Rz), it is possible to provide an assessment of the cylindrical grinding process with different dressing conditions i.e. laser-dressing and conventional dressing. Accordingly, a strategy will be proposed to optimize the cylindrical grinding process with laser-dressed wheels regarding the forces and roughness values.

This research investigated the addition of flexibility into a CBN grinding wheel to suppress regenerative chatter, and illustrates some design features that should be present in such a wheel. Flexibility was added by replacing the hub of an aluminumhub CBN grinding wheel with polypropylene, decreasing the bulk stiffness to approximately 12 percent of its original value. Experiments showed that the modified wheel met the design requirements and suppressed chatter, but exhibited increased forced vibration at two frequencies. When the polypropylene between the flanges was replaced by an aluminum insert, one forced vibration disappeared. There is evidence that such a flexible wheel with a homogeneous rim would outperform a standard aluminum hub wheel.
