Effect of nAl2O3 on the part density and microstructure during the laser-based powder bed fusion of AlSi10Mg composite

Purpose In recent years, additive manufacturing techniques have attracted much research attention because of their ability to fabricate customised parts with complex geometry. The range of composites suitable for laser-based powder bed fusion technique is limited, and has not been investigated yet. This paper aims to study the fabrication of AlSi10Mg reinforced with nAl2O3 using the laser-based powder bed fusion technique. Design/methodology/approach An experimental approach was used to investigate the densification of AlSi10Mg–nAl2O3 composites using laser-based powder bed fusion technique. Optimisation of the porosity was performed, and microstructure evolution was evaluated. Findings In this study, laser volumetric energy density (approximately 109 J/mm3) was found to be required for the fabrication of AlSi10Mg–nAl2O3 composites with a relative volumetric density approximating 99%. The use of laser volumetric energy density resulted in larger grains. Columnar grain structure was observed via the use of electron backscatter diffraction mapping. Originality/value This paper examines the processing of new aluminium composite material suitable for the fabrication via the laser-based powder bed fusion technique.

It is of great importance to study the microstructure and textural evolution of laser powder bed fusion (LPBF) formed Hastelloy-X alloys, in order to establish a close relationship between the process, microstructure, and properties through the regulation of the Hastelloy-X formation process parameters. In this paper, components of a Hastelloy-X alloy were formed with different laser energy densities (also known as the volume energy density VED). The densification mechanism of Hastelloy-X was studied, and the causes of defects, such as pores and cracks, were analyzed. The influence of different energy densities on grain size, texture, and orientation was investigated using an electron backscatter diffraction technique. The results show that the average grain size, primary dendrite arm spacing, and number of low angle grain boundaries increased with the increase of energy density. At the same time, the VED can strengthen the texture. The textural intensity increases with the increase of energy density. The best mechanical properties were obtained at the VED of 96 J·mm−3.

Laser powder bed fusion (LPBF) can fabricate products with tailored mechanical and surface properties. In fact, surface texture, roughness, pore size, the resulting fractional density, and microhardness highly depend on the processing conditions, which are very difficult to deal with. Therefore, this paper aims at investigating the relevance of the volumetric energy density (VED) that is a concise index of some governing factors with a potential operational use. This paper proves the fact that the observed experimental variation in the surface roughness, number and size of pores, the fractional density, and Vickers hardness can be explained in terms of VED that can help the investigator in dealing with several process parameters at once.

In the last decade, additive manufacturing technologies like laser powder bed fusion (LPBF) have emerged strongly. However, the process characteristics involving layer-wise build-up of the part and the occurring high, directional thermal gradient result in significant changes of the microstructure and the related properties compared to traditionally fabricated materials. This study presents the influence of the build direction (BD) on the microstructure and resulting properties of a novel austenitic Fe‑30Mn‑1C‑0.02S alloy processed via LPBF. The fabricated samples display a {011} texture in BD which was detected by electron backscatter diffraction. Furthermore, isolated binding defects could be observed between the layers. Quasi-static tensile and compression tests displayed that the yield, ultimate tensile as well as the compressive yield strength are significantly higher for samples which were built with their longitudinal axis perpendicular to BD compared to their parallel counterparts. This was predominantly ascribed to the less severe effects of the sharp-edged binding defects loaded perpendicular to BD. Additionally, a change of the Young’s modulus in dependence of BD could be demonstrated, which is explained by the respective texture. Potentiodynamic polarization tests conducted in a simulated body fluid revealed only slight differences of the corrosion properties in dependence of the build design.

In order to overcome constraints related to crack formation during additive processing (laser powder bed fusion, L-BPF) of Fe-Mn-Al-Ni, the potential of high-temperature L-PBF processing was investigated in the present study. The effect of the process parameters on crack formation, grain structure, and phase distribution in the as-built condition, as well as in the course of cyclic heat treatment was examined by microstructural analysis. Optimized processing parameters were applied to fabricate cylindrical samples featuring a crack-free and columnar grained microstructure. In the course of cyclic heat treatment, abnormal grain growth (AGG) sets in, eventually promoting the evolution of a bamboo like microstructure. Testing under tensile load revealed a well-defined stress plateau and reversible strains of up to 4%.

Purpose There is recent emphasis on designing new materials and alloys specifically for metal additive manufacturing (AM) processes, in contrast to AM of existing alloys that were developed for other traditional manufacturing methods involving considerably different physics. Process optimization to determine processing recipes for newly developed materials is expensive and time-consuming. The purpose of the current work is to use a systematic printability assessment framework developed by the co-authors to determine windows of processing parameters to print defect-free parts from a binary nickel-niobium alloy (NiNb5) using laser powder bed fusion (LPBF) metal AM. Design/methodology/approach The printability assessment framework integrates analytical thermal modeling, uncertainty quantification and experimental characterization to determine processing windows for NiNb5 in an accelerated fashion. Test coupons and mechanical test samples were fabricated on a ProX 200 commercial LPBF system. A series of density, microstructure and mechanical property characterization was conducted to validate the proposed framework. Findings Near fully-dense parts with more than 99% density were successfully printed using the proposed framework. Furthermore, the mechanical properties of as-printed parts showed low variability, good tensile strength of up to 662 MPa and tensile ductility 51% higher than what has been reported in the literature. Originality/value Although many literature studies investigate process optimization for metal AM, there is a lack of a systematic printability assessment framework to determine manufacturing process parameters for newly designed AM materials in an accelerated fashion. Moreover, the majority of existing process optimization approaches involve either time- and cost-intensive experimental campaigns or require the use of proprietary computational materials codes. Through the use of a readily accessible analytical thermal model coupled with statistical calibration and uncertainty quantification techniques, the proposed framework achieves both efficiency and accessibility to the user. Furthermore, this study demonstrates that following this framework results in printed parts with low degrees of variability in their mechanical properties.

PurposeDespite the widespread expectation that additive manufacturing (AM) will become a disruptive technology to transform the spare parts supply chain, very limited research has been devoted to the quantitative modeling and analysis on how AM could fulfill the on-demand spare parts supply. On the other hand, the choice of using AM as a spare parts supply strategy over traditional inventory is a rising decision faced by manufacturers and requires quantitative analysis for their AM-or-stock decisions. The purpose of this paper is to develop a quantitative performance model for a generic powder bed fusion AM system in a spare parts supply chain, thus providing insights into this less-explored area in the literature.Design/methodology/approachIn this study, analysis based on a discrete event simulation was carried out for the use of AM in replacement of traditional warehouse inventory for an on-demand spare parts supply system. Generic powder bed fusion AM system was used in the model, and the same modeling approach could be applied to other types of AM processes. Using this model, the impact of both spare parts demand characteristics (e.g. part size attributes, demand rates) and the AM operations characteristics (e.g. machine size and postpone strategy) on the performance of using AM to supply spare parts was studied.FindingsThe simulation results show that in many cases the AM operation is not as cost competitive compared to the traditional warehouse-based spare parts supply operation, and that the spare parts size characteristics could significantly affect the overall performance of the AM operations. For some scenarios of the arrival process of spare parts demand, the use of the batched AM production could potentially result in significant delay in parts delivery, which necessitates further investigations of production optimization strategies.Originality/valueThe findings demonstrate that the proposed simulation tool can not only provide insights on the performance characteristics of using AM in the spare parts supply chain, especially in comparison to the traditional warehousing system, but also can be used toward decision making for both the AM manufacturers and the spare parts service providers.

Purpose This paper aims to study numerically the influence of the applied laser energy density and the porosity of the powder bed on the thermal behavior of the melt and the resultant instability of the liquid track. Design/methodology/approach A three-dimensional model was proposed to predict local powder melting process. The model accounts for heat transfer, melting, solidification and evaporation in granular system at particle scale. The proposed model has been proved to be a good approach for the simulation of the laser melting process. Findings The results shows that the applied laser energy density has a significantly influence on the shape of the molten pool and the local thermal properties. The relative low or high input laser energy density has the main negative impact on the stability of the scan track. Decreasing the porosity of the powder bed lowers the heat dissipation in the downward direction, resulting in a shallower melt pool, whereas pushing results in improvement in liquid track quality. Originality/value The randomly packed powder bed is calculated using discrete element method. The powder particle information including particle size distribution and packing density is taken into account in placement of individual particles. The effect of volumetric shrinkage and evaporation is considered in numerical model.

Purpose Density optimization is the first critical step in building additively manufactured parts with high-quality and good mechanical properties. The authors developed an approach that combines simulations and experiments to identify processing parameters for high-density Ti-6Al-4V using the laser powder-bed-fusion technique. A processing diagram based on the normalized energy density concept is constructed, illustrating an optimized processing window for high- or low-density samples. Excellent mechanical properties are obtained for Ti-6Al-4V samples built from the optimized window. Design/methodology/approach The authors use simple, but approximate, simulations and selective experiments to design parameters for a limited set of single track experiments. The resulting melt-pool characteristics are then used to identify processing parameters for high-density pillars. A processing diagram is built and excellent mechanical properties are achieved in samples built from this window. Findings The authors find that the laser linear input energy has a much stronger effect on the melt-pool depth than the melt-pool width. A processing diagram based on normalized energy density and normalized hatch spacing was constructed, qualitatively indicating that high-density samples are produced in a region when 1 < E* < 2. The onset of void formation and low-density samples occur as E* moves beyond a value of 2. The as-built SLM Ti-6Al-4V shows excellent mechanical performance. Originality/value A combined approach of computer simulations and selected experiments is applied to optimize the density of Ti-6Al-4V, via laser powder-bed-fusion (L-PBF) technique. A series of high-density samples are achieved. Some special issues are identified for L-PBF processes of Ti-6Al-4V, including the powder particle sticking and part swelling issues. A processing diagram is constructed for Ti-6Al-4V, based on the normalized energy density and normalized hatch spacing concept. The diagram illustrates windows with high- and low-density samples. Good mechanical properties are achieved during tensile tests of near fully dense Ti-6Al-4V samples. These good properties are attributed to the success of density optimization processes.
