Effects of the Steady Wake-Tip Clearance Vortex Interaction in a Compressor Cascade: Part II — Numerical Investigations

An important aspect of the aerodynamic flow field in the tip region of axial compressor rotors is the unsteady interaction between the tip clearance vortex and the incoming stator wakes. In order to gain an improved understanding of the mechanics involved, systematic studies need to be performed. As a first step towards the characterisation of the dynamic effects caused by the relative movement of the blade rows, the impact of a stationary wake-induced inlet disturbance on a linear compressor cascade with tip clearance will be analyzed. The wakes were generated by a fixed grid of cylindrical bars with variable pitch being placed at discrete pitchwise positions. Part II of this two-part paper focuses on the numerical studies conducted with the scientific flow solver TRACE. Selected measurements, which are discussed in detail in the first part of this paper, are compared with steady state RANS simulation data to determine the validity of the computational model. For this purpose, the flow field obtained in the passage (PIV), at the cascade exit (five-hole probes) and the endwall pressure distributions were used. The presented numerical results show potentials and limitations of the steady state CFD for the prediction of the investigated flow phenomena. The computations provide the initial conditions for future unsteady calculations, and enable a separate depiction of potential effects of steady and unsteady wake-tip clearance vortex interaction.

Hence, the structure of the evolving secondary flow system is evaluated and compared for all tested configurations.

Three-dimensional Euler and full Navier–Stokes computational procedures have been utilized to simulate the flow field in an axial compressor cascade with tip clearance. An embedded H-grid topology was utilized to resolve the flow physics in the tip gap region. The numerical procedure employed is a finite difference Runge-Kutta scheme. Available measurements of blade static pressure distributions along the blade span, dynamic pressure and flow angle in the cascade outlet region, and spanwise distributions of blade normal force coefficient and circumferentially averaged flow angle are used for comparison. Several parameters that were varied in the experimental investigations were also varied in the computational studies. Specifically, measurements were taken and computations were performed on the configuration with and without: tip clearance, the presence of an endwall, inlet endwall total pressure profiles and simulated relative casing rotation. Additionally, both Euler and Navier–Stokes computations were performed to investigate the relative performance of these approaches in reconciling the physical phenomena considered. Results indicate that the Navier–Stokes procedure, which utilizes a low Reynolds number k–ε model, captures a variety of important physical phenomena associated with tip clearance flows with good accuracy. These include tip vortex strength and trajectory, blade loading near the tip, the interaction of the tip clearance flow with passage secondary flow, and the effects of relative endwall motion. The Euler computation provides good but somewhat diminished accuracy in resolution of some of these clearance phenomena. It is concluded that the level of modeling embodied in the present approach is sufficient to extract much of the tip region flow field information useful to designers of turbomachinery.

A multisweep space-marching solver based on a modified version of the SIMPLE algorithm was employed to study the three-dimensional flow field through a linear cascade. Three cases were tested: one with moderate loading, one with high loading, and one with high loading and tip clearance. The results of the numerical simulation were compared with available experimental measurements, and the agreement between the two was found satisfactory. The numerical simulation provided insight into several important endwall flow phenomena such as the interaction between the leakage and passage vortices, the interaction between the leakage vortex and the wake, the effect of leakage flow and loading on losses and secondary kinetic energy, the suction side corner separation, and the blowing of this separation by the leakage flow.

Multistage axial compressors have always been a great challenge for designers since the flow within these kind of machines, subjected to severe diffusion, is usually characterized by complex and widely developed 3D structures, especially next to the endwalls. The development of reliable numerical tools capable of providing an accurate prediction of the overall machine performance is one of the main research focus areas in the multistage axial compressor field. This paper is intended to present the strategy used to run numerical simulations on compressors achieved by the collaboration between the University of Florence and Ansaldo Energia. All peculiar aspects of the numerical setup are introduced, such as rotor/stator tip clearance modelling, simplified shroud leakage model, gas and turbulence models. Special attention is payed to the mixing planes adopted for steady-state computations because this is a crucial aspect of modern heavy-duty transonic multistage axial compressors. In fact, these machines are characterized by small inter-row axial gaps and transonic flow in front stages, which both may affect non-reflectiveness and fluxes conservation across mixing planes. Moreover, the high stage count may lead to conservation issues of the main flow properties form inlet to outlet boundaries. Finally, the likely occurrence of partspan flow reversal in the endwall regions affects the robustness of non-reflecting mixing plane models. The numerical setup has been validated on an existing machine produced and experimentally tested by Ansaldo Energia. In order to evaluate the impact on performance prediction of the mixing planes introduced in the steady-state computation, un-steady simulations of the whole compressor have been performed at different operating conditions. These calculations have been carried out both at the compressor design point and close to the surge-line to evaluate the effect of rotor/stator interaction along the compressor working line.

This paper studies the influence of tip clearance on the flow characteristics related to the performance. Based on full-passage numerical simulation with experimental validation, several clearance models are established and the performance curves are obtained. It is found that there exists an optimum clearance for the stable working range. By analyzing the flow field in tip region, the role of the tip leakage flow is illustrated. In the zero-clearance model, the separation and blockage along the suction side is the main reason for rotating stall. As the tip clearance is increased to the optimum value, the separation is suppressed by the tip leakage flow. However, with the continuing increasing of the tip clearance, the scale and strength of the tip clearance vortex is increased correspondingly. When the tip clearance is larger than the optimum value, the tip clearance vortex gradually dominates the flow field in the tip region, which can increase the unsteadiness in the tip region and trigger forward spillage in stall onset.

The clearance size of cantilevered stators affects the performance and stability of axial compressors significantly. Numerical calculations were carried out using the commercial software FINE/Turbo for a 2.5-stage highly loaded transonic axial compressor, which is of cantilevered stator for the first stage, at varying hub clearance sizes. The aim of this work is to improve understanding of the impact mechanism of hub clearance on the performance and the flow field in high flow turning conditions. The performance of the front stage and the compressor with different hub clearance sizes of the first stator has been analyzed firstly. Results show that the efficiency decreases as clearance size varies from 0 to 3% of hub chordlength, but the operating range has been extended. For the first stage, the efficiency decreases about 0.5% and the stall margin is extended. The following analysis of detailed flow field in the first stator shows that the clearance leakage flow and elimination of hub corner separation is responsible for the increasing loss and stall margin extending respectively. The effects of hub clearance on the downstream rotor have been discussed lastly. It indicates that the loss of the rotor increases and the flow deteriorates due to increasing of clearance size and hence the leakage mass flow rate, which mainly results from the interaction of upstream leakage flow with the passage flow near pressure surface. The affected region of rotor passage flow field expands in spanwise and streamwise direction as clearance size grows. The hub clearance leakage flow moves upward in span as it flows toward downstream.

In this paper, the impact of manufacturing variations on performance of an axial compressor rotor are evaluated at design rotational speed. The geometric variations from the design intent were obtained from an optical coordinate measuring machine and used to evaluate the impact of manufacturing variations on performance and the flow field in the rotor. The complete blisk is simulated using 3D CFD calculations, allowing for a detailed analysis of the impact of geometric variations on the flow. It is shown that the mean shift of the geometry from the design intent is responsible for the majority of the change in performance in terms of mass flow and total pressure ratio for this specific blisk. In terms of polytropic efficiency, the measured geometric scatter is shown to have a higher influence than the geometric mean deviation. The geometric scatter around the mean is shown to impact the pressure distribution along the leading edge and the shock position. Furthermore, a blisk is analyzed with one blade deviating substantially from the design intent, denoted as blade 0. It is shown that the impact of blade 0 on the flow is largely limited to the blade passages that it is directly a part of. The results presented in this paper also show that the impact of this blade on the flow field can be represented by a simulation including 3 blade passages. In terms of loss, using 5 blade passages is shown to give a close estimate for the relative change in loss for blade 0 and neighboring blades.
