Third generation of advanced high-strength steels: Processing routes and properties

The automobile industry is presently focusing on processing of advanced steels with superior strength–ductility combination and lesser weight as compared to conventional high-strength steels. Advanced high-strength steels are a new class of materials to meet the need of high specific strength while maintaining the high formability required for processing, and that too at reasonably low cost. First and second generation of advanced high-strength steels suffered from some limitations. First generation had high strength but low formability while second generation possessed both strength and ductility but was not cost effective. Amongst the different types of advanced high-strength steels grades, dual-phase steels, transformation-induced plasticity steels, and complex phase steels are considered as very good options for being extended into third generation advanced high-strength steels. The present review presents the various processing routes for these grades developed and discussed by different authors. A novel processing route known as quenching and partitioning route is also discussed. The review also discusses the resulting microstructures and mechanical properties achieved under various processing conditions. Finally, the key findings with regards to further research required for the processing of advanced high-strength steels of third generation have been discussed.

Abstract Aluminum alloys are attractive for a number of applications due to their high specific strength, and developing new compositions is a major goal in the structural materials community. Here, we investigate the Al-Zn-Mg-Cu alloy system (7xxx series) by machine learning-based composition and process optimization. The discovered optimized alloy is compositionally lean with a high ultimate tensile strength of 952 MPa and 6.3% elongation following a cost-effective processing route. We find that the Al8Cu4Y phase in wrought 7xxx-T6 alloys exists in the form of a nanoscale network structure along sub-grain boundaries besides the common irregular-shaped particles. Our study demonstrates the feasibility of using machine learning to search for 7xxx alloys with good mechanical performance.

Reducing the weight of automobiles is a major contributor to increased fuel economy. The baseline materials for vehicle construction, low-carbon steel and cast iron, are being replaced by materials with higher specific strength and stiffness: advanced high-strength steels, aluminum, magnesium, and polymer composites. The key challenge is to reduce the cost of manufacturing structures with these new materials. Maximizing the weight reduction requires optimized designs utilizing multimaterials in various forms. This use of mixed materials presents additional challenges in joining and preventing galvanic corrosion.

Roll forming has been widely used to manufacture constant cross-section products because of high quality, efficiency and low cost. It is quite epidemic in producing automobile parts made of advanced high strength steels (AHSS) nowadays. However, with the development of the vehicle industry and diversity of the products, variable cross-section profiles have attracted more and more attention. The traditional roll forming technique is difficult to meet the requirements. Chain-die forming which was introduced in recent years makes it possible. Chain-die forming is an extension of roll forming and its key characteristic is enlarging the rotation radii of the moulds, by which the deformation zone is extended. The study focused on the finite element simulations of Chain-die forming U profiles with variable cross-section, including variable width and height. The feasibility of Chain-die forming producing variable cross-section products was verified by the perfect simulation results. The advantage of Chain-die forming was that there was no need to design the intermediate moulds except the finished-profile ones, which reduced the mould quantity immensely. Then the cost was lower.

Aluminum alloys offer high specific strength than advanced high strength steels, making them preferred candidates for automotive light weighting. Among them, AA7075 aluminum alloy offers significantly higher strength than 5xxx and 6xxx alloys and is considered an attractive candidate by automotive OEMs for structural applications such as door intrusion beams, B pillars etc. There are several challenges in implementing AA7075, such as long artificial aging time to reach peak strength, joining method and corrosion resistance. In this study, an artificial aging practice that significantly reduces aging time was explored and its influence on mechanical properties of AA7075 was investigated in comparison with conventional peak age practice. In addition, this practice offers a potential solution for joining through self-piercing riveting. Moreover, the effect of artificial aging on corrosion, specifically intergranular corrosion (IGC) and stress corrosion cracking (SCC) was evaluated. The results are discussed with in depth analysis and correlation with microstructure.

To meet the demands of vehicular safety and greenhouse gas emission reduction, the automotive industry is increasingly using advanced high strength steels (AHSS) in the production of the components. With the development of the new generation of AHSS, it is essential to study their behavior towards manufacturing processes used in the automotive industry. For this purpose, the welding capability of newly developed third-generation Gen3 980T steel was investigated using the Nd:YAG (Neodymium:Yittrium Aluminum Garnet) laser-welding with different parameter conditions. The analysis was made by uniaxial tensile tests, micro-hardness, Scanning Electron Microscopy (SEM) and X-Ray Diffraction (XRD). The criteria used to evaluate the quality of the weld were the distance between the fracture and the weld bead and the surface finish. A relationship between the quality of the weld and the energy density was observed, expressed by a partial penetration for values below the optimal, and by irregularities in the weld bead and a high number of spatters for the values above the optimal.

The need for steel materials with increasing strength is constantly growing. The main application of such advanced high strength steels (AHSS) is the automobile industry, therefore the welding process of different types of AHSSs in dissimilar welding joint was investigated. To simulate the mass production of thin steel sheet constructions (such as car bodies) automated metal inert gas (MIG) welding process was used to weld the TWIP (twinning induced plasticity) and TRIP (transformation induced plasticity) steel sheets together. The welding parameters were successfully optimized for butt welded joints. The joints were investigated by visual examination, tensile testing, quantitative metallography and hardness measurements. The TRIP steel side of the joints showed increased microhardness up to (450-500 HV0.1) through increased fraction of bainite and martensite. Macroscopically the tensile specimen showed ductile behaviour, they broke in the austenitic weld material.
