Friction stir welding (FSW) is one of the new technique for welding materials in solid state welding process. In this proposed work we are using FSW to join the two dissimilar alloys of aluminium. The 6mm thick aluminum plates of aluminium 5086 and aluminum 7075 plates are considered for welding. These have been considered due to their application in various fields. In this experimental process Taguchi’s L9 orthogonal array method is used for optimizing the three process parameters namely rotational speed, axial force and welding speed. To produce a better joint the tensile strength is predicted for the optimum welding parameters and also their percentage of contribution is calculated, by applying the effect of analysis of variance. Depends upon the experimental study, the rotational speed is found better over the other process parameters, which enhances the quality of the weld. The tensile strength has been found for the optimum parameters and the result found during the experiment was 290Mpa which was higher than the base metal strength of aluminium 5086 alloy. The SEM fractograph analysis was done on the optimum parameters welded joints to show the fracture behaviour of tensile test which justifies the visual inspection results of brittle and ductile failures.

In this study, experiments were performed to analyze the fracture surface and microstructural behavior of friction stir welded (FSW) AA5082-AA7075butt joints. Three samples at varying speeds and constant feed were prepared to identify optimum tool speed to produce FSW AA5082-AA7075 butt joints having maximum tensile strength and fatigue life. A scanning electron microscope (SEM) was used to analyze microstructure and fracture surfaces. The samples prepared exhibited a considerable difference in their fatigue life and tensile strength. Microstructural analysis showed the refinement of grains present in the stir zone (SZ), also known as the weld nugget, and thermo-mechanically affected zone (TMAZ). The study of the fracture surface showed that the mode of failure was ductile in nature

The results of technological features for friction stir welding of butt joints of sheet blanks with thickness of 3 mm made of casting aluminum V AL8 alloy with wrought magnalium group 1565chN2 and AMg6M alloys are presented. It is established that the time resistance of the joints depends on the location of the welded alloys relative to the direction of tool rotation during friction stir welding. The ultimate strength of welded joints of VAL8 alloy with 1565chN2 and AMg6 alloys in automatic argon-arc welding is 0.82...0.84 of the ultimate tensile strength of VAL8 alloy. The grain size in the stir zone practically does not depend on the initial grain size in the alloys to be joined. The destruction of the joints made of VAL8 + 1565chH2 alloys under cyclic loading has multi-focal character and is initiated from irregularities on the surface of the weld. The discrete nature of the change in the chemical composition of the weld metal along the axis of the weld is revealed. The weld is formed by alternating strips of connected alloys with width of 30...90 microns.

Al-Mg-Si (6061-T6) alloy with 0.8 mm thick plate was welded successfully by use of high speed friction stir welding (FSW) technology. The microstructural characteristics and mechanical property of the butt joints prepared by high speed FSW were analyzed in detail, the influence of welding parameters, fixture condition and after welding heat treatment were also explored. The results shown that sound surface topography and defect-free bonding interface were observed in the nugget zone (NZ). The microhardness of the as-welded joint was lower than that of the base metal because of the welding heat effect. Compared with the conventional speed FSW, the number of β-Mg2Si, Al2CuMg and Al8Fe2Si precipitated phases existed in the high speed FSWed NZ increased, which made the microhardness in the NZ improved significantly. The rod-shaped precipitates (Mg2Si) have the greatest influence on the microhardness distributions. The maximum tensile strength of 301.8 MPa, which was 85.8% of the base metal, was obtained at high rotation speed of 8000 rpm and fast welding speed of 1500 mm/min. The tensile strength of the ultra-high speed FSWed butt joints were improved significantly by post-weld artificial aging, with a maximum joint efficiency of 90.4%.

The friction stir welding of polyamide 66 with a specially modified tool is studied. A variation of the conventional friction stir welding is investigated by incorporating a friction plate for the purpose of heating the polymer in the course of welding process through the tool shoulder. This in turn, improves the efficiency of the weld. The association of the welding process parameters and the weld performance has been investigated by the grey relational analysis with multi response characteristics like weld tensile strength, percent elongation and hardness. Macrostructure of the weld joint cross section has been explored by Stereo microscope. The maximum weld tensile strength of 63 MPa and a Shore hardness of 60 D at the weld nugget are obtained. The hardness profiles of the welded samples have been analyzed in this investigation.

The friction welding of tube to tube plate using an external tool (FWTPET) is widely deployed in several industrial applications, such as aerospace, automotive, and power plants. Moreover, for achieving a better tensile strength and hardness in the weld zone, the friction stir processing (FSP) technique was incorporated into the FWTPET process for joining aluminum alloys (AA6063 tube, AA6061 tube plate). Furthermore, it has to be noted that FWTPET was applied for joining the AA6063 tube to the AA6061 tube plate, and FSP was deployed for reinforcing the weld zone with carbon nanotube (CNT) and silicon nitride (Si3N4) particles, thereby attaining the desirable mechanical properties. Subsequently, the Taguchi L25 orthogonal array was used for identifying the most influential input and output FWTPET + FSP process parameters. Furthermore, particle swarm optimization (PSO) and the firefly algorithm (FFA) were deployed for determining the optimized input and output FWTPET + FSP process parameters. The input process parameters include CNT, Si3N4, rotational tool speed, and depth. Furthermore, the tensile strength of the welded joint was considered as the output process parameter. The process parameters predicted by PSO and FFA were compared with the experimental values. It was witnessed that deviation between the predicted and experimental values was minimal. Moreover, it was found that FFA provided a superior tensile strength prediction than PSO.
