Effect of energy input on the UHMWPE fabricating process by selective laser sintering

Purpose This study aims to achieve customized prosthesis for total joint arthroplasty and total hip arthroplasty. Selective laser sintering (SLS) as additive manufacturing could enable small-scale fabrication of customized Ultra High Molecular Weight Polyethylene (UHMWPE) components; however, the processes for SLS of UHMWPE need to be improved. Design/methodology/approach This paper begins by improving the preheating system of the SLS fabricating equipment and then fabricating cuboids with the same size and cuboids with same volume and different size to study the warpage, demonstrating the effect of the value and uniformity of the preheating temperature on component fabrication. Warpage, density and tensile properties are investigated from the perspective of energy input density. Finally, complicated industrial parts are produced effectively by using optimized technological parameters. Findings The results show that components can be fabricated effectively after the optimization of the SLS technological parameters i.e. the preheating temperature the laser power the scanning interval and the scanning speed. The resulting warpage was found to be less than 0.1 mm along with the density as 83.25 and the tensile strength up to 14.1 Mpa. UHMWPE sample parts with good appearance and strength are obtained after ascertaining the effect of each factor on the fabrication of the sample parts. Originality/value It is very challenging to fabricate UHMWPE sample parts by SLS. This is a new step in the fabrication of customized UHMWPE sample parts.

Purpose The purpose of this paper is to compare different powder metallurgy (PM) processes to produce ceramic parts through additive manufacturing (AM). This creates the potential to rapidly shape ceramic parts with an almost unlimited shape freedom. In this paper, alumina (Al2O3) parts are produced, as Al2O3 is currently the most commonly used ceramic material for technical applications. Design/methodology/approach Variants of the following PM route, with indirect selective laser sintering (indirect SLS) as the AM shaping step, are explored to produce ceramic parts: powder synthesis, indirect SLS, binder removal and furnace sintering and alternative densification steps. Findings Freeform-shaped Al2O3 parts with densities up to approximately 90 per cent are obtained. Research limitations/implications The resulting Al2O3 parts contain inter-agglomerate pores. To produce higher-quality ceramic parts through indirect SLS, these pores should be avoided or eliminated. Originality/value The research is innovative in many ways. First, composite powders are produced using different powder production methods, such as temperature-induced phase separation and dispersion polymerization. Second, four different binder materials are investigated: polyamide (nylon-12), polystyrene, polypropylene and a carnauba wax – low-density polyethylene combination. Further, to produce ceramic parts with increased density, the following densification techniques are investigated as additional steps of the PM process: laser remelting, isostatic pressing and infiltration.

During selective laser sintering process, different sintering parameters have great impact on the performance of the molded parts, and the degree of influence is different. Using orthogonal test, indirect sintered 316L stainless steel, the compressive strength and precision of the parts were measured and compared to study the influence of various sintering parameters (laser power, scanning speed, scan spacing, preheating temperature) on sintering. The greater degree of influence factors were got by range analysis. The results show that laser power, scanning speed and scan spacing have greater degree of influence on the compressive strength of the parts, and the preheating temperature have less impact. By comparison, the optimum set of parameters was concluded: the laser power is 15W, the scanning speed is 1900mm/s, the scan spacing is 0.125mm, and the preheating temperature is 60°C.

Purpose Despite the recent progress in basic process understanding considering the selective laser sintering (SLS) of thermoplastics, several aspects of the mechanisms of the beam and powder interaction are not fully understood yet. Recent studies covered the correlation of mechanical properties and part density with the heating rate. The surface roughness of the test specimens was also considered but showed no distinct relation to the part mechanics. The purpose of this paper is to provide a new fundamental model for describing the decreasing mechanical properties with increasing beam speed. Design/methodology/approach While the dependence of mechanical properties with total energy input during exposure is well published, the correlation of the exposure speed with the degree of particle melt (DPM) is the subject of the present study. The DPM is accessible through differential scanning calorimetry measurements. Supporting the previously introduced method of the core-peak height, the interpretation via the core-peak area is proposed as a means to ascertain the melting behaviour for different processing conditions. Further support of the observations is given by x-ray computed tomography and microscopy which allows for a correlation with the respective porosity and inner structure of the parts. Findings The authors show a novel way of describing the decreasing mechanical properties with increasing speed of energy input by showing the dependence of the DPM on the heating rate during exposure. Practical implications The results offer an addition to the understanding considering the reliability and reproducibility of the SLS process. Originality/value The paper extends the existing models of the time-dependent material behaviour, which allows for the derivation of new efficient and stable process strategies.

A new type of sustainable material, i.e., a sisal fiber/poly-ether sulfone composite (SFPC), which is energy-efficient, environmentally friendly, and has a low cost, was developed for laser sintering additive manufacturing. This study was performed to explore the effects of the processing parameters on the SFPC composite parts produced via selective laser sintering (SLS). The effects of the laser sintering processing parameters, i.e., the preheating temperature, laser power, and scan speed, were studied. Bending and tensile testing of the SFPC specimens was successfully performed via SLS. The effect of the processing parameters on the SLS in terms of the mechanical strength of the laser-sintered parts was investigated. The results determined that the processing parameters had a significant effect on the mechanical strength of the sintered SFPC parts. When the preheating temperature and laser power were increased in the processing SLS system, the mechanical strength of the sintered SFPC parts was significantly increased. However, the scanning speed had an inverse proportional relationship to the mechanical strength of the SFPC SLS parts.

Purpose – The purpose of this study is to show how selective laser sintering (SLS) manufacturing of bioresorbable scaffolds is used for applications in bone tissue engineering. Design/methodology/approach – Polycaprolactone (PCL) scaffolds were computationally designed and then fabricated via SLS for applications in bone and cartilage repair. Findings – Preliminary biocompatibility data were acquired using human mesenchymal stem cells (hMSCs) assuring a satisfactory scaffold colonization by hMSCs. Originality/value – A promising procedure for producing porous scaffolds for the repair of skeletal defects, in tissue engineering applications, was developed.

Purpose The cement-filled PA12 manufactured by selective laser sintering (SLS) offers desirable mechanical properties; however, these properties are dependent on several fabrication parameters. As a result, SLS prototypes may exhibit orthotropic mechanical properties unless properly oriented in build chamber. This paper aims to evaluate the effects of part build orientation, laser energy and cement content on mechanical properties of cement-filled PA12. Design/methodology/approach The test specimens were fabricated by SLS using the “DTM Sinterstation 2000” system at which the specimens were aligned along six different orientations. The scanning speed was 914mm/s, scan spacing was 0.15mm, layer thickness was 0.1mm and laser power was 4.5–8Watt. A total of 270 tensile specimens, 270 flexural specimens and 135 compression specimens were manufactured and the tensile, compression and flexural properties of fabricated specimens were evaluated. Findings The experiments revealed orientation-dependent (orthotropic) mechanical properties of SLS cement-filled PA12 and confirmed that the parts with shorter scan vectors have enhanced flexural strength as compared with longer scan vectors. The maximum deviations of ultimate tensile strength, compressive strength and flexural modulus along the six orientations were 32%, 26% and 36%, respectively. Originality/value Although part build orientation is a key fabrication parameter, very little was found in open literature with contradictory findings about its effect on mechanical properties of fabricated parts. In this work, the effects of build orientation when combined with other fabrication parameters on the properties of SLS parts were evaluated along six different orientations.

This article aims to improve the sintering quality of the sisal fiber/poly-(ether sulfone) (PES) composite (SFPC) part fabricated via selective laser sintering (SLS). The sisal fiber and PES powders were proposed as the feedstock of the SFPC powder bed for SLS. An orthogonal experimental methodology with four levels and five factors was applied to optimize the process parameters for the single-layer sintering experiment. The mechanical properties and accurate dimensions of the sintered part were tested using a universal testing machine and Vernier caliper. The preheating temperature, scanning speed, and laser power were selected as influencing factors on the mechanical properties and accuracy dimensions of the SFPC part. Furthermore, the influence factors on the quality of the sintered part were studied and analyzed. Additionally, the synthesis weighted scoring method was used to determine the optimum parameters of the SLS part. The results showed that the optimal parameters (factors) were preheating temperature of 82°C, scanning speed of 2 m s−1, laser power of 14 W, and laser wavelength of 10.6 μm. Thus, the quality of SFPC part was significantly enhanced when the optimum parameters were applied in SLS process. This article provided the main reference value for the choice of the process parameters of the biomass composite.

Purpose This study aims to report the preparation, selective laser sintering (SLS) processing and properties of a new nylon elastomer powder. The effects of solvent, dissolution temperature and time and cooling method and speed on the particle size and morphologies of the prepared nylon elastomer powder are investigated. Design/methodology/approach The prepared nylon elastomer power possesses the particle size of around 50 mm and is spherical in shape, indicating that this study provides the feasible dissolution-precipitation process, a distillation cooling method and a suitable solvent to prepare nylon elastomer powders. Findings Compared to pure nylon 12, the nylon elastomer has a lower part bed temperature and a wider sintering window for the SLS process. The wider sintering window indicates the better SLS processibility. The lower part bed temperature is beneficial to the recycling of material and the decrease in the requirement of SLS equipment. Originality/value The nylon elastomer in this study has a lower part bed temperature and a wider sintering window for the SLS process. The wider sintering window indicates better SLS processibility. The lower part bed temperature is beneficial to the recycling of material and the decrease in the requirement of SLS equipment.

Purpose The purpose of this paper is to investigate the effect of selective laser sintering (SLS) method on morphology and performance of polyamide 12. Design/methodology/approach Crystallization behavior is critical to the properties of semi-crystalline polymers. The crystallization condition of SLS process is much different from others. The morphology of polyamide 12 produced by SLS technology was investigated using scanning electron microscopy, polarized light microscopy, differential scanning calorimetry, X-ray diffraction and wide-angle X-ray diffraction. Findings Too low fill laser power brought about bad fusion of powders, while too high energy input resulted in bad performance due to chain scission of macromolecules. There were three types of crystal in the raw powder material, denoted as overgrowth crystal, ring-banded spherulite and normal spherulite. Originality/value In this work, SLS samples with different sintering parameters, as well as compression molding sample for the purpose of comparison, were made to study the morphology and crystal structure of sintered PA12 in detail.

Warpage is a crucial factor to accuracy of sintering part in selective laser sintering (SLS) process. In this paper, The influence of process parameters on warpage when sintering polystyrene(PS) materials in SLS are investigated. The laser power, scanning speed, hatch spacing, layer thickness as well as temperature of powder are considered as the main process parameters. The results showed that warpage increases with the increase of hatch space. Contary to it, warpage decreases with the increase of laser power. Warpage decreases with the increase of layer thickness between 0.16~0.18mm and changes little with increase of the thickness. Warpage increases along with the increase of scanning speed but decreases when the speed is over about 2000mm/s. When the temperature changes between 82°C-86°C, warpage decreases little with the increase of temperature. But further increase of temperature leads to warpage decreasing sharply when the temperature changes between 86°C-90°C.
