An Evaluation of Waspaloy Expander Blade Tip Weld Repairs

The abrasive wear of blade tips in fluid catalytic cracking unit power recovery turbines is one of the principal ‘failure’ mechanisms for the parts. The occurrence of tip wear considerably shortens the effective life of the blade: generally well below the anticipated mechanical life of the component. This paper details the evaluation of mechanical properties and metallographic characteristics of a fully re-heat treated, Waspaloy on Waspaloy weldment for blade tip repair that will allow re-utilization of the blades.

The use of fluid catalytic cracking (FCC) by-products as aluminosilicate precursors in geopolymer binders has attracted significant interest from researchers in recent years owing to their high alumina and silica contents. Introduced in this study is the use of geopolymer concrete comprising FCC residue combined with fly ash as the requisite source of aluminosilicate. Fly ash was replaced with various FCC residue contents ranging from 0–100% by mass of binder. Results from standard testing methods showed that geopolymer concrete rheological properties such as yield stress and plastic viscosity as well as mechanical properties including compressive strength, flexural strength, and elastic modulus were affected significantly by the FCC residue content. With alkali liquid to geopolymer solid ratios (AL:GS) of 0.4 and 0.5, a reduction in compressive and flexural strength was observed in the case of geopolymer concrete with increasing FCC residue content. On the contrary, geopolymer concrete with increasing FCC residue content exhibited improved strength with an AL:GS ratio of 0.65. Relationships enabling estimation of geopolymer elastic modulus based on compressive strength were investigated. Scanning electron microscope (SEM) images and X-ray diffraction (XRD) patterns revealed that the final product from the geopolymerization process consisting of FCC residue was similar to fly ash-based geopolymer concrete. These observations highlight the potential of FCC residue as an aluminosilicate source for geopolymer products.

This paper pertains specifically to refinery fluid catalytic cracking and associated power-recovery concepts. The several systems described go beyond basic onsite FCC practices previously used. However, no special technical development or prototypes would be required to engineer practical and successful installations. All component equipment and apparatus reflect current state-of-the-art, requiring only explicit economic justification. The individual systems, as presented, are solely conceptual, but sufficient detail is provided to confirm their technical feasibility. Application economics will depend on geographic location, site conditions and the specific process installation.

Ni-rich alloys based on approximate ternary composition Ni-8Mo-15A1 (at%) are presently under investigation in an attempt to study the contribution, if any, of the profusion of Mo-rich NixMo metastable compounds that these alloys contain to their excellent mechanical properties. One of the alloys containing metastable NixMo precipitates is RSR 197 of composition Ni-8.96Mo-15.06A1-1.98Ta-.015Yt. The alloy was prepared at Pratt and Whitney Government Products Division, West Palm Beach, Florida, from rapidly solidified powder. The powder was canned under inert conditions and extruded as rod at 1315°C. The as-extruded rod, after air cooling, was solution treated at 1315°C for two hours, air cooled, and heat treated for one hour at 815°C, followed again by air cooling.

AbstractFrom the present study, vanadium additions up to 6.4% were added to a 14%Cr-3%C white iron, and the effect on the microstructure, hardness and abrasive wear were analysed. The experimental irons were melted in an open induction furnace and cast into sand moulds to obtain bars of 18, 25, and 37 mm thickness. The alloys were characterized by optical and electronic microscopy, and X-ray diffraction. Bulk hardness was measured in the as-cast conditions and after a destabilization heat treatment at 900°C for 45 min. Abrasive wear resistance tests were undertaken for the different irons according to the ASTM G65 standard in both as-cast and heat-treated conditions under a load of 60 N for 1500 m. The results show that, vanadium additions caused a decrease in the carbon content in the alloy and that some carbon is also consumed by forming primary vanadium carbides; thus, decreasing the eutectic M7C3 carbide volume fraction (CVF) from 30% for the base iron to 20% for the iron with 6.4%V;but overall CVF content (M7C3 + VC) is constant at 30%. Wear behaviour was better for the heat-treated alloys and mainly for the 6.4%V iron. Such a behaviour is discussed in terms of the CVF, the amount of vanadium carbides, the amount of martensite/austenite in matrix and the amount of secondary carbides precipitated during the destabilization heat treatment.

This study evaluated the microstructure, grain size, and mechanical properties of the alloy 800H rotary friction welds in as-welded and post-weld heat-treated conditions. The standards for the alloy 800H not only specify the composition and mechanical properties but also the minimum grain sizes. This is because these alloys are mostly used in creep resisting applications. The dynamic recrystallization of the highly strained and plasticized material during friction welding resulted in the fine grain structure (20 ± 2 µm) in the weld zone. However, a small increase in grain size was observed in the heat-affected zone of the weldment with a slight decrease in hardness compared to the base metal. Post-weld solution heat treatment (PWHT) of the friction weld joints increased the grain size (42 ± 4 µm) in the weld zone. Both as-welded and post-weld solution heat-treated friction weld joints failed in the heat-affected zone during the room temperature tensile testing and showed a lower yield strength and ultimate tensile strength than the base metal. A fracture analysis of the failed tensile samples revealed ductile fracture features. However, in high-temperature tensile testing, post-weld solution heat-treated joints exhibited superior elongation and strength compared to the as-welded joints due to the increase in the grain size of the weld metal. It was demonstrated in this study that the minimum grain size requirement of the alloy 800H friction weld joints could be successfully met by PWHT with improved strength and elongation, especially at high temperatures.

Fluid catalytic cracking (FCC) spent catalysts are the most common catalysts produced by the petroleum refining industry in China. The National Hazardous Waste List (2016 edition) lists FCC spent catalysts as hazardous waste, but this listing is very controversial in the petroleum refining industry. This study collects samples of waste catalysts from seven domestic catalytic cracking units without antimony-based passivation agents and identifies their hazardous characteristics. FCC spent catalysts do not have the characteristics of flammability, corrosiveness, reactivity, or infectivity. Based on our analysis of the components and production process of the FCC spent catalysts, we focused on the hazardous characteristic of toxicity. Our results show that the leaching toxicity of the heavy metal pollutants nickel, copper, lead, and zinc in the FCC spent catalyst samples did not exceed the hazardous waste identification standards. Assuming that the standards for antimony and vanadium leachate are 100 times higher than that of the surface water and groundwater environmental quality standards, the leaching concentration of antimony and vanadium in the FCC spent catalyst of the G set of installations exceeds the standard, which may affect the environmental quality of surface water or groundwater. The quantities of toxic substances in all spent FCC catalysts, except those from G2, does not exceed the standard. The acute toxicity of FCC spent catalysts in all installations does not exceed the standard. Therefore, we exclude “waste catalysts from catalytic cracking units without antimony-based passivating agent passivation nickel agent” from the “National Hazardous Waste List.”
