Multi-Disciplinary Optimization of a Turbocharger Compressor

Abstract The design of a turbocharger compressor must meet aerodynamic performance requirements, operate within specified stress and vibration limits, and respond quickly to changes in operating conditions. Design optimization must therefore include static, thermal and modal analysis (including weight and polar moment of inertia calculations) along with aerodynamic analysis (CFD). In some cases, a design optimized for aerodynamic performance only can be optimized separately to meet structural goals, using impeller backface geometry, bore radius and fillet radius inputs, which generally do not impact aerodynamic performance. If, however, impeller geometry inputs such as R1t-R1h, R2, B2 influence both aerodynamic and structural analysis, a coupled optimization is required, and each design must have both CFD and FEA analyses. In this study, a radial compressor with a vaneless diffuser at a single operating point is considered. The aerodynamic parameters for the impeller (BETA1H, BETA1S, BETA2S, main blade count, B2, R2, R1t) and diffuser (Pinch, R3/R2, Rex/R2) comprise in total 10 independent aerodynamic inputs. The aerodynamic objectives are to meet the operating point pressure ratio target and to maximize efficiency. The structural parameters for the backface (shoulder position, shoulder radius, web thickness at outer diameter (OD), OD angle, shoulder angle), bore radius and fillet radius comprise in total 7 independent structural inputs. The main structural objectives are to minimize the polar moment of inertia, and satisfy constraints on allowable maximum stress, deflection and the frequencies of blade vibration (flapping) modes. Successful multi-disciplinary optimization requires both CFD and FEA analysis to complete successfully for each trial design. Initial test runs of the optimization resulted in many geometries for which a valid CFD grid or FEA grid could not be generated. The high percentage of failed runs in the initial DOE impeded the construction of a viable surrogate model. A comprehensive investigation of all failure modes led to prescreening of both CFD and FEA geometry generation, using input constraints. The failure rate was greatly reduced as a result, leading to an improved search. Prior to the geometry screening, the optimizer found a large Pareto frontier between the efficiency and polar moment of inertia objectives. Following the screening, the efficiency and IP objectives became more cooperative. The optimization was carried out using Concepts NREC tools AxCent® and TurboOPT II™, NUMECA Fine/Turbo, and ESTECO modeFRONTIER®.

Transonic flows of a molecularly complex organic fluid through a stator cascade were investigated by means of large eddy simulations (LESs). The selected configuration was considered as representative of the high-pressure stages of high-temperature Organic Rankine Cycle (ORC) axial turbines, which may exhibit significant non-ideal gas effects. A heavy fluorocarbon, perhydrophenanthrene (PP11), was selected as the working fluid to exacerbate deviations from the ideal flow behavior. The LESs were carried out at various operating conditions (pressure ratio and total conditions at inlet), and their influence on compressibility and viscous effects is discussed. The complex thermodynamic behavior of the fluid generates highly non-ideal shock systems at the blade trailing edge. These are shown to undergo complex interactions with the transitional viscous boundary layers and wakes, with an impact on the loss mechanisms and predicted loss coefficients compared to lower-fidelity models relying on the Reynolds-averaged Navier–Stokes (RANS) equations.

The combination of sliding/rolling motion can influence the degree of precision degradation of ball screw. Precision degradation modeling and factors analysis can reveal the evolution law of ball screw precision. This paper presents a precision degradation model for factors analysis influencing precision due to mixed sliding-rolling motion. The precision loss model was verified through the comparison of theoretical models and experimental tests. The precision degradation due to rolling motion between the ball and raceway accounted for 29.09% of the screw precision loss due to sliding motion. Additionally, the total precision degradation due to rolling motion accounted for 21.03% of the total sliding precision loss of the screw and nut, and 17.38% of the overall ball screw precision loss under mixed sliding-rolling motion. In addition, the effects of operating conditions and structural parameters on precision loss were analyzed. The sensitivity coefficients of factors influencing were used to quantitatively describe impact degree on precision degradation.

As offshore field developments move into deeper water, one of the greatest challenges is in designing riser systems capable of overcoming the added risks of more severe environments, complicated well requirements and uncertainty of operating conditions. The failure of a primary riser component could lead to unacceptable consequences, including environmental damage, lost production and possible injury or loss of human life. Identification of the risks facing riser systems and management of these risks are essential to ensure that riser systems operate without failure. Operators have recognized the importance of installing instrumentation such as global positioning systems (GPS), vessel motion measurement packages, wind and wave sensors and Acoustic Doppler Current Profiler (ADCP) units to monitor vessel motions and environmental conditions. Additionally, high precision monitoring equipment has been developed for capturing riser response. Measured data from these instruments allow an operator to determine when the limits of acceptable response, predicted by analysis or determined by physical limitations of the riser components, have been exceeded. Regular processing of measured data through automated routines ensures that integrity can be quickly assessed. This is particularly important following extreme events, such as a hurricane or loop current. High and medium alert levels are set for each parameter, based on design analysis and operating data. Measured data is compared with these alert levels, and when an alert level is reached, further response evaluation or inspection of the components in question is recommended. This paper will describe the role of offshore monitoring in an integrity management program and discuss the development of alert levels based on potential failure modes of the riser systems. The paper will further demonstrate how this process is key for an effective integrity management program for deepwater riser systems.

The results of an experimental investigation into the flowfield characteristics of butterfly valves under compressible flow operating conditions are reported. The experimental results include Schlieren and surface flow visualizations and flowfield static pressure distributions. Two valve disk shapes have been studied in a planar, two-dimensional test section: a generic biconvex circular arc profile and the midplane cross-section of a prototype butterfly valve. The valve disk angle and operating pressure ratio have also been varied in these experiments. The results demonstrate that under certain conditions of operation the butterfly valve flowfield can be extremely complex with oblique shock waves, expansion fans, and regions of flow separation and reattachment. In addition, the sensitivity of the valve disk surface pressure distributions to the local geometry near the leading and trailing edges and the relation of the aerodynamic torque to flow separation and reattachment on the disk are shown.

Abstract This paper presents a CFD-based numerical analysis on the potential benefits of non-radial blading turbine for low speed-low pressure applications. Electric turbocompounding is a waste heat recovery technology consisting of a turbine coupled to a generator that transforms the energy left over in the engine exhaust gases, which is typically found at low pressure, into electricity. Turbines designed to operate at low specific speed are ideal for these applications since the peak efficiency occurs at lower pressure ratios than conventional high speed turbines. The baseline design consisted of a vaneless radial fibre turbine, operating at 1.2 pressure ratio and 28,000rpm. Experimental low temperature tests were carried out with the baseline radial blading turbine at nominal, lower and higher pressure ratio operating conditions to validate numerical simulations. The baseline turbine incidence angle effect was studied and positive inlet blade angle impact was assessed in the current paper. Four different turbine rotor designs of 20, 30, 40 and 50° of positive inlet blade angle are presented, with the aim to reduce the losses associated to positive incidence, specially at midspan. The volute domain was included in all CFD calculations to take into account the volute-rotor interactions. The results obtained from numerical simulations of the modified designs were compared with those from the baseline turbine rotor at design and off-design conditions. Total-to-static efficiency improved in all the non-radial blading designs at all operating points considered, by maximum of 1.5% at design conditions and 5% at off-design conditions, particularly at low pressure ratio. As non-radial fibre blading may be susceptible to high centrifugal and thermal stresses, a structural analysis was performed to assess the feasibility of each design. Most of non-radial blading designs showed acceptable levels of stress and deformation.

Abstract When developing a turbocharged internal combustion engine, the choice of turbocharger is usually based on designer experience and existing hardware. However, proper turbocharger design relies on matching the compressor and turbine performance to the engine requirements so that parameters such as boost and back pressure, compressor pressure ratio, and turbine inlet temperatures meet the needs of the engine without exceeding its allowable operating envelope. Therefore, the ultimate measure of a successful turbocharger design is how well it is matched to an engine across various operating conditions. This, in turn, determines whether a new turbocharger is required, or an existing solution can be used. When existing turbocharger solutions are not viable, the engine designer is at a loss on how to define a new turbocharger that meets the desired performance requirements. A common approach in industry has been to scale the performance of an existing turbocharger (compressor and turbine maps) and take these requirements for Original Equipment Manufacturers to possibly match it with a real machine. However, the assumptions made in a basic scaling process are quite simplistic and generally not satisfactory in this situation. A better approach would be to use a validated meanline model for a compressor and turbine instead, allowing to perform an actual preliminary design of such components. Such approach allows to link the engine performance requirements in a very early stage of te component design project and it guides the designer for the design decisions, such as rotor size, variable geometry nozzles, diameter, or shroud trims and others. Therefore, a feasible solution is more likely with design less iterations. This paper describes a methodology for an integrated approach to design and analyze a turbocharged internal combustion engine using commercially available state-of-the-art 1D gas dynamics simulation tool linked to two powerful turbomachinery meanline programs. The outputs of this analysis are detailed performance data of the engine and turbocharger at different engine operating conditions. Two case studies are then presented for a 10-liter diesel truck engine. The first study demonstrates how the programs are used to evaluate an existing engine and reverse engineer an existing turbocharger based only on the available performance maps. Then a second study is done using a similar approach but redesigning a new turbocharger (based on the reverse engineered one) for an increased torque output of the same engine.

The use of twin scroll volutes in radial turbine for turbocharging applications has several advantages over single passage volute related to the engine matching and to the overall compactness. Twin scroll volutes are of increasing interest in power unit development but the open scientific literature on their performance and modelling is still quite limited. In the present work the performance of a twin scroll volute for a turbocharger radial turbine are investigated in some detail in a wide range of operating conditions at both full and partial admission. A CFD model for the volute have been developed and preliminary validated against experimental data available for the radial turbine. Then the numerical model has been used to generate the database of solutions that have been investigated and used to extract the performance. Different parameters and indices are introduced to describe the volute aerodynamic performance in the wide range of operating conditions chosen. The above parameters can be used for volute development or matching with a given rotor or efficiently implemented in automatic design optimization strategies.

Due to a high degree of complexity and computational effort, overall system simulations of jet engines are typically performed as 0-dimensional thermodynamic performance analysis. Within these simulations and especially in the early cycle design phase, the usage of generic component characteristics is common practice. Of course these characteristics often cannot account for true engine component geometries and operating characteristics which may cause serious deviations between simulated and actual component and overall system performance. This leads to the approach of multi-fidelity simulation, often referred to as zooming, where single components of the thermodynamic cycle model are replaced by higher-order procedures. Hereby the consideration of actual component geometries and performance in an overall system context is enabled and global optimization goals may be considered in the engine design process. The purpose of this study is to present a fully automated approach for the integration of a 3D-CFD component simulation into a thermodynamic overall system simulation. As a use case, a 0D-performance model of the IAE-V2527 engine is combined with a CFD model of the appropriate fan component. The methodology is based on the DLR in-house performance synthesis and preliminary design environment GTlab combined with the DLR in-house CFD solver TRACE. Both, the performance calculation as well as the CFD simulation are part of a fully automated process chain within the GTlab environment. The exchange of boundary conditions between the different fidelity levels is accomplished by operating both simulation procedures on a central data model which is one of the essential parts of GTlab. Furthermore iteration management, progress monitoring as well as error handling are part of the GTlab process control environment. Based on the CFD results comprising fan efficiency, pressure ratio and mass flow, a map scaling methodology as it is commonly used for engine condition monitoring purposes is applied within the performance simulation. Hereby the operating behavior of the CFD fan model can be easily transferred into the overall system simulation which consequently leads to a divergent operating characteristic of the fan module. For this reason, all other engine components will see a shift in their operating conditions even in case of otherwise constant boundary conditions. The described simulation procedure is carried out for characteristic operating conditions of the engine.

Operating conditions in high speed mainshaft ball bearings applied in new aircraft propulsion systems require enhanced bearing designs and materials. Rotational speeds, loads, demands on higher thrust capability, and reliability have increased continuously over the last years. A consequence of these increasing operating conditions are increased bearing temperatures. A state of the art jet engine high speed ball bearing has been modified with an oil channel in the outer diameter of the bearing. This oil channel provides direct cooling of the outer ring. Rig testing under typical flight conditions has been performed to investigate the cooling efficiency of the outer ring oil channel. In this paper the experimental results including bearing temperature distribution, power dissipation, bearing oil pumping and the impact on oil mass and parasitic power loss reduction are presented.
