With the increasing integration density of power control unit (PCU) modules, more functional power converter units are integrated into a single module for applications in electric vehicles or hybrid electric vehicles (EVs/HEVs). Different types of power dies with different footprints are usually placed closely together. Due to the constraints from the placement of power dies and liquid cooling schemes, heat-flow paths from the junction to coolant are possibly inconsistent for power dies, resulting in different thermal resistance and capacitance (RC) characteristics of power dies. This presents a critical challenge for optimal liquid cooling at a low cost. In this paper, a highly integrated PCU module is developed for application in EVs/HEVs. The underlying mechanism of the inconsistent RC characteristics of power dies for the developed PCU module is revealed by experiments and simulations. It is found that the matching placement design of power dies with a heat sink structure and liquid cooler, as well as a liquid cooling scheme, can alleviate the inconsistent RC characteristics of power dies in highly integrated PCU modules. The findings in this paper provide valuable guidance for the design of highly integrated PCU modules.

Necessitated by the dwindling supply of petroleum resources, various new automotive technologies have been actively developed from the perspective of achieving energy security and diversifying energy sources. Hybrid electric vehicles and electric vehicles are a few such examples. Such diversification requires the use of power control units essentially for power control, power conversion, and power conditioning applications such as variable speed motor drives (dc–ac conversion), dc–dc converters and other similar devices. The power control unit of a hybrid electric vehicle or electric vehicle is essentially the brain of the hybrid system as it manages the power flow between the electric motor generator, battery and gas engine. Over the last few years, the performance of this power control unit has been improved and size has been reduced to attain higher efficiency and performance, causing the heat dissipation as well as heat density to increase significantly. Efforts are constantly being made to reduce this size even further. As a consequence, a better high performance cooler/heat exchanger is required to maintain the active devices temperature within optimum range. Cooling schemes based on multiple parallel channels are a few solutions which have been widely used to dissipate transient and steady concentrated heat loads and can be applied to existing cooling system with minor modifications. The aim of the present study has therefore been to study the various cooling options based on mini-channel and rib-turbulated mini-channel cooling for application in a hybrid electric vehicle and other similar consumer products, and perform a parametric and optimization study on the selected designs. Significant improvements in terms of thermal performance, reduced overall pressure drop, and volume reduction have been shown both experimentally and numerically. This paper is the first part in a two part submission and focuses on the design and evaluation of mini-channel and rib-turbulated mini-channel cooling configurations. The second part of this paper discusses the manufacturing and testing of the cooling device.

Nowadays, the demand for high power converters for DC applications, such as renewable sources or ultra-fast chargers for electric vehicles, is constantly growing. Galvanic isolation is mandatory in most of these applications. In this context, the Solid State Transformer (SST) converter plays a fundamental role. The adoption of the Medium Frequency Transformers (MFT) guarantees galvanic isolation in addition to high performance in reduced size. In the present paper, a multi MFT structure is proposed as a solution to improve the power density and the modularity of the system. Starting from 20kW planar transformer model, experimentally validated, a multi-transformer structure is analyzed. After an analytical treatment of the Input Parallel Output Series (IPOS) structure, an equivalent electrical model of a 200kW IPOS (made by 10 MFTs) is introduced. The model is validated by experimental measurements and tests.

Thermal analysis and thermal management of lithium-ion batteries for utilization in electric vehicles is vital. In order to investigate the thermal behavior of a lithium-ion battery, a liquid cooling design is demonstrated in this research. The influence of cooling direction and conduit distribution on the thermal performance of the lithium-ion battery is analyzed. The outcomes exhibit that the appropriate flow rate for heat dissipation is dependent on different configurations for cold plate. The acceptable heat dissipation condition could be acquired by adding more cooling conduits. Moreover, it was distinguished that satisfactory cooling direction could efficiently enhance the homogeneity of temperature distribution of the lithium-ion battery.

This article investigates the differential steering-based schema to control the lateral and rollover motions of the in-wheel motor-driven electric vehicles. Generated from the different torque of the front two wheels, the differential steering control schema will be activated to function the driver’s request when the regular steering system is in failure, thus avoiding dangerous consequences for in-wheel motor electric vehicles. On the contrary, when the vehicle is approaching rollover, the torque difference between the front two wheels will be decreased rapidly, resulting in failure of differential steering. Then, the vehicle rollover characteristic is also considered in the control system to enhance the efficiency of the differential steering. In addition, to handle the low cost measurement problem of the reference of front wheel steering angle and the lateral velocity, an [Formula: see text] observer-based control schema is presented to regulate the vehicle stability and handling performance, simultaneously. Finally, the simulation is performed based on the CarSim–Simulink platform, and the results validate the effectiveness of the proposed control schema.
