In this study optimization of maximum travel speed that can be achieved for Friction Stir Welding of Aluminum Alloy 2014-T6 without compromising the mechanical properties was carried out. Joints were made at different travel speeds of 200, 300, 400, 500 and 600 mm/min with constant tool rotational speed of 800 rpm and tool tilt angle of 2.The samples were characterized by stereo microscopy, optical microscopy, scanning electron microscopy, Vickers microhardness testing and tensile testing. Microstructural features of as-welded samples revealed refined equiaxed grains in nugget zone and grain growth in the heat effected zone. Tensile test results showed that the tensile strength was maximum at travel speed of 500 mm/min but then decreased after further increasing the travel speed. Hardness in the nugget zones of all welds was lower than that of base material. Fractographic analysis exhibited significant variations in fracture surfaces of tensile samples. A relationship between the welding parameters and resultant heat inputs was also discussed.

Although considerable progress has been made in recent years in field of polymer welding, challenges still remain in using a friction stir welding method to join polycarbonate (PC) composites. This research provides an investigation on the effect of welding parameters (tool’s travel and rotational speeds) on mechanical properties of PC nanocomposite weld lines. PC nanocomposites were prepared with different percentages of Al2O3 nanofiller using a twin screw extruder and injection moulded as sheets in order to ease the welding. Considering various parameters and their levels, optimization of Taguchi experimental design was carried out, an L16 orthogonal standard array was selected and the effective parameter was calculated using analysis of variance of the results. The results indicated that nanoalumina percentage is the most effective parameter on the tensile strength of weld and tool’s travel speed and rotational speed are next effective parameters, respectively. According to signal-to-noise ratio, maximum weld tensile strength (89.5% of base material) is revealed when nanoalumina percentage, tool’s travel speed and tool’s rotational speed were chosen as 1 wt%, 12 mm/min and 1250 r/min, respectively.

The effects of 40 mm width bottom plates on the microstructural modifications and the mechanical properties of a 6 mm thick FSW AA6061-T6 joint have been investigated. The bottom plates are placed partially at the weld zone to absorb and dissipate heat during the welding process. An axial load of 5 to 7 kN, a rotational speed of 500 rpm, and a welding speed of 50 mm/min are employed as welding parameters. The size of the nugget zone (NZ) and heat-affected zone (HAZ) in the weld joints obtained from AISI 1040 steel bottom plate is more significant than that of weld joints obtained using copper bottom plate due to lower thermal conductivity of steel. Also, the weld joints obtained using copper bottom plate have fine grain microstructure due to the dynamic recrystallization. The friction stir welded joints obtained with copper bottom plate have exhibited higher ductility of 8.9% and higher tensile strength of 172 MPa as compared to the joints obtained using a steel bottom plate.

Friction stir processing (FSP) was performed on AA 7075-T6, a heat treatable high strength Al-Zn-Mg-Cu alloy. The two main FSP parameters, the tool rotational and travel speed, were varied systematically in order to understand their influence on the microstructure and mechanical properties of the processed zone. At a given rotational speed, increasing the travel speed increased the microhardness of the nugget (stir) zone; for a given travel speed there appeared to be an optimum rotational speed which resulted in the highest microhardness. The range of FSP parameters used did not significantly influence the nugget zone grain size. It is suggested that the observed mechanical properties are a result of the complex interactions between the FSP thermo-mechanical effects and the processes of dissolution, coarsening and re-precipitation of the strengthening precipitates in this alloy.

Abstract AA5754Al alloy is widely used in industry. However, as in the case of all Al alloys, the 5xxx series Al alloys cannot be easily joined through fusion welding techniques. To address this problem, in this study, the effect of double-sided friction stir welding at various tool rotational speeds (450, 710, and 900 rpm), feeding rates (40, 50, and 80 mm × min-1), and tool tilt angles (0°, 1°, 2°) on the welding parameters and mechanical and microstructural characteristics of AA5754 Al alloy was determined. Tensile strength tests and microhardness tests were performed to examine the mechanical properties of the welded specimens. The microstructures of the welded zone were examined by obtaining optical microscopy and scanning electron microscopy images. The tensile test results indicated that the specimens exhibited the highest welding performance of 95.17 % at a tool rotational speed, feed rate, and tool tilt angle of 450 rpm, 50 mm × min-1 and 1°, respectively.

The aim of this research was to investigate the effect of friction stir welding (FSW) parameters on microstructure and mechanical properties of Sc-modified AA2519 extrusion joints. The workpiece was welded by FSW in non-heat-treated condition with seven different sets of welding parameters. For each obtained joint macrostructure and microstructure observations were performed. Mechanical properties of joints were investigated using tensile test together with localization of fracture location. Joint efficiencies were established by comparing measured joints tensile strength to the value for base material. The obtained results show that investigated FSW joints of Sc-modified AA2519 in the non-heat-treated condition have joint efficiency within the range 87–95%. In the joints obtained with the lowest ratio of the tool rotation speed to the tool traverse speed, the occurrence of imperfections (voids) localized in the stir zone was reported. Three selected samples were subjected to further investigations consisting microhardness distribution and scanning electron microscopy fractography analysis. As the result of dynamic recrystallization, the microhardness of the base material value of 86 HV0.1 increased to about 110–125 HV0.1 in the stir zone depending on the used welding parameters. Due to lack of the strengthening phase and low strain hardening of used alloy the lack of a significantly softened zone was reported by both microhardness analysis and investigation of the fractured samples.

The paper describes the influence of the friction stir welding travel speed on the mechanical properties of the butt joints of copper plates. The results of static and fatigue tests of the base material (Cu-ETP R220) and welded specimens produced at various travel speeds were compared, considering a loading applied both parallel and perpendicularly to the rolling direction of the plates. The mechanical properties of the FSW joints were evaluated with respect to parameters of plates’ material in the delivery state and after recrystallisation annealing. The strength parameters of friction stir welding joints were compared with the data on tungsten inert gas welded joints of copper plates available in the literature. The results of microhardness tests and fractographic analysis of tested joints are also presented. Based on the above test results, it was shown that although in the whole range of considered traverse speeds (from 40 to 80 mm/min), comparable properties were obtained for FSW copper joints in terms of their visual and microstructural evaluation, their static and especially fatigue parameters were different, most apparent in the nine-fold greater observed average fatigue life. The fatigue tests turned out to be more sensitive criteria for evaluation of the FSW joints’ qualities.

In this paper, 6 mm thickness dissimilar aluminium alloys of 5083 (H321) and 2219 (O) butt joints were fabricated successfully by friction stir welding process. The quality joints were obtained for the welding parameters of 35 mm/min and 650 rpm with the shoulder diameter to pin diameter ratio as 3. Macrostructure study shows that the interface between the weld nugget and TMAZ is smooth and clear with a flow arm extending towards the top surface of the weld in the 2219 side. The boundary on the 5083 side between the weld nugget and the TMAZ was irregular. The obtained joint efficiency is around 92.57% based on the UTS of the softer material (AA2219). The tensile test results showed that the specimens failed in the heat affected zone of the softer base material 2219. The hardness values in the stirred zone are higher than the softer base material of alloy 2219. The friction stir welded dissimilar joint 2219-5083 exhibited better general corrosion characteristics than the 2219-2219 weld and 2219 base material.

PurposeThe main purpose of the present work is to evaluate, the microstructural and mechanical properties of friction stir welded plates of AZ91D magnesium alloy with 3 mm thickness, and to determine the optimum range of welding conditions.Design/methodology/approachMicrostructure and fractographic studies were carried out using scanning electron microscopy (SEM). Vickers micro hardness test was performed to evaluate the hardness profile in the region of the weld area. The phases in the material were confirmed by X-Ray diffraction (XRD) analysis. Transverse tensile tests were conducted using universal testing machine (UTM) to examine the joint strength of the weldments at different parameters.FindingsMetallographic studies revealed that each zone shown different lineaments depending on the mechanical and thermal conditions. Significant improvement in the hardness was observed between the base material and weldments. Transverse tensile test results of weldments had shown almost similar strength that of base material regardless of welding speed. Fractographic examination indicated that the welded specimens failed due to brittle mode fracture. Through these studies it was confirmed that friction stir welding (FSW) can be used for the welding of AZ91D magnesium alloy.Research limitations/implicationsIn the present study, the welding speed varied from 25 mm/min to 75 mm/min, tilt angle varied from 1.5° to 2.5° and constant rotational speed of 500 rpm.Practical implicationsMagnesium and aluminum based alloys which are having high strength and low density, used in automotive and aerospace applications can be successfully joined using FSW technique. The fusion welding defects can be eliminated by adopting this technique.Originality/valueLimited work had been carried out on the FSW of magnesium based alloys over aluminum based alloys. Furthermore, this paper analyses the influence of welding parameters over the microstructural and mechanical properties.

The mechanical properties of weld joints in Friction Stir Welding (FSW) are influenced by the welding parameters such as rotational speed, tool geometry and welding speed. In the present study, three different tool profiles have been used to weld the joints with three different rotational speed and two welding speeds. Full factorial experiments have been conducted using DoE. The mechanical properties of weld joint were evaluated by means of tensile tests and hardness test at room temperature. The experiment result shows that the average highest number of hardness was 40.06 HRB with square tool at a rotational speed of 2000rpm while lowest hardness was 30.84 HRB with cylindrical threaded tool at rotational speed of 1800rpm. The maximum tensile strength of the joint obtained is 265 M Pa which is close to base material strength. It is observed from experimental results that joints made by square tool yield more strength compared to other tool profiles.

The extruded AZ31B Mg alloy sheet was welded with friction stir welding. The microstructures and mechanical properties of the welded joint were investigated. The results show that the grains in the weld nugget zone were small, uniform and equiaxed. The grains in thermo-mechanical affected zone were stretched and relatively small, but were not as small and uniform as those in the weld nugget zone. The grains in the heat-affected zone were relatively coarse. The fracture of the welded joint occurred mainly in the heat affected zone. The tensile strength of the welded joints was up to 257.4 MPa and was 87.9% of the base material strength. The microhardness in the weld nugget zone was higher. The microhardness in the thermo-mechanical affected zone and heat affected zone were lower than that in the weld nugget zone. The microhardness in the weld nugget zone increased from the upper surface to the bottom.
