Center Body Burner for Sequential Combustion: Superior Performance at Lower Emissions

Abstract Modern gas turbines call for an ultra-high firing temperature and fuel flexibility while keeping emissions at very low levels. Sequential combustion has demonstrated its advantages toward such ambitious targets. A sequential combustion system, as deployed in the GT26 and GT36 engines, consists of two burners in series, the first one optimized to provide the optimum boundary condition for the second one, the sequential burner. This is the key component for the achievement of the required combustor performance dictated by F and H class engines, including versatile and robust operation with hydrogen-based fuels. This paper describes the key development considerations used to establish a new sequential burner surpassing state-of-the-art hardware in terms of emission reduction, fuel flexibility and load flexibility. A novel multi-point injector geometry was deployed based on combustion and fluid dynamic considerations to maximize fuel / air mixing quality at minimum pressure loss. Water channel experiments complemented by CFD describe the evolution of the fuel / air mixture fraction through the mixing section and combustion chamber to enable operation with major NOx reduction. Furthermore, Laser Doppler Anemometry and Laser Induced Fluorescence were used to best characterize the interaction between hot-air and fuel and the fuel / air mixing in the most critical regions of the system. To complete the overview of the key development steps, mechanical integrity and manufacturing considerations based on additive manufacturing are also presented. The outcome of 1D, CFD and fluid dynamic experimental findings were then validated through full-scale, full-pressure combustion tests. These demonstrate the novel Center Body Burner is enabling operation at lower emissions, both at part load and full load conditions. Furthermore, the validation of the burner was also extended to hydrogen-based fuels with a variety of hydrogen / natural gas blends.

The complex interactions that govern this phenomenon still need significant research for reliable modeling efforts. Boundary conditions for fuel injection are critical to accurate simulation. However, the flow inside the injector itself is often omitted to reduce the computational efforts, and thus, velocity, mass flux, or total pressure is specified at the injector exit (or domain inlet), often with an assumed top hat profile and assumed turbulence levels. Past studies have shown that such simplified inlet boundary treatment has minimal effects on the results for fuel injection in the compressed liquid phase. However, the validity of this approach at supercritical fuel injection conditions has not been assessed so far. In this study, comprehensive real-gas and binary fluid mixing models have been implemented for computational fluid dynamic (CFD) analysis of fuel-air mixing at supercritical conditions. The model is verified using prior CFD results from the literature. Next, the model is used to investigate the effects of the shape of axial velocity and mass fraction profiles at the inlet boundary with the goal to improve the comparison of predictions to experimental data. Results show that the boundary conditions have a significant effect on the predictions, and none of the cases match precisely with experimental data. The study reveals that the physical location of the inlet boundary might be difficult to infer correctly from the experiments and highlights the need for high-quality, repeatable measurements at supercritical conditions to support the development of relevant high-fidelity models for fuel-air mixing.

Gas turbines are reliable energy conversion systems since they are able to operate with variable fuels and independently from seasonal natural changes. Within that reality, micro gas turbines have been increasing the importance of its usage on the onsite generation. Comparatively, less research has been done, leaving more room for improvements in this class of gas turbines. Focusing on the study of a flexible micro turbine set, this work is part of the development of a low cost electric generation micro turbine, which is capable of burning natural gas, LPG and ethanol. It is composed of an originally automotive turbocompressor, a combustion chamber specifically designed for this application, as well as a single stage axial power turbine. The combustion chamber is a reversed flow type and has a swirl stabilized combustor. This paper is dedicated to the diagnosis of the natural gas combustion in this chamber using computational fluid dynamics techniques compared to measured experimental data of temperature inside the combustion chamber. The study emphasizes the near inner wall temperature, turbine inlet temperature and dilution holes effectiveness. The calculation was conducted with the Reynolds Stress turbulence model coupled with the conventional β-PDF equilibrium along with mixture fraction transport combustion model. Thermal radiation was also considered. Reasonable agreement between experimental data and computational simulations was achieved, providing confidence on the phenomena observed on the simulations, which enabled the design improvement suggestions and analysis included in this work.

In this paper, a simplified underhood environment is proposed to investigate the air flow distribution in a vehicle-like set-up and provide high quality measurement data that can be used for the validation of Computational Fluid Dynamic methods. The rig can be equipped with two types of front openings representative for electrified vehicles. Furthermore, it is possible to install differently shaped blockages downstream of the fan to imitate large underhood components. The distance between the blockages and the fan can be varied in longitudinal and lateral direction. The measurements are performed with Laser Doppler Anemometry at a fixed distance downstream of the fan. The results show that the lack of an upper grille opening in the configuration for a battery electric vehicle has a notable impact on the flow field in the reference case without any downstream blockage. However, the differences in the flow field between the two front designs become less when a downstream obstruction is present. The longitudinal and lateral position of the blockages have a minor impact on the flow field compared to the shape of the obstacle itself.

A study was initiated to investigate the possibility of significantly reducing the NOx emissions at a power plant utilizing, among other manufacturers, ALSTOM GT11 type gas turbines. This study is limited to one of the GT11 type gas turbines on the site. After the initial study phase, the project moved on to a mechanical implementation stage, followed by thorough testing and tuning. The NOx emissions were to be reduced at all ambient conditions, but particularly at cold conditions (below 0°C) where a NOx reduction of more than 70% was the goal. The geographical location of the power plant means cold ambient conditions for a large part of the year. The mechanical modifications included the addition of Helmholtz damper capacity with an approximately 30% increase in volume for passive thermo-acoustic instability control, significant piping changes to the fuel distribution system in order to change the burner configuration, and installation of manual valves for throttling of the fuel gas to individual burners. Subsequent to the mechanical modifications, significant time was spent on testing and tuning of the unit to achieve the wanted NOx emissions throughout a major part of the load range. The tuning was, in addition to the main focus of the NOx reduction, also focused on exhaust temperature spread, combustion stability, CO emissions, as well as other parameters. The measurement data was acquired through a combination of existing unit instrumentation and specific instrumentation added to aid in the tuning effort. The existing instrumentation readings were polled from the control system. The majority of the added instrumentation was acquired via the FieldPoint system from National Instruments. The ALSTOM AMODIS plant-monitoring system was used for acquisition and analysis of all the data from the various sources. The project was, in the end, a success with low NOx emissions at part load and full load. As a final stage of the project, the CO emissions were also optimized resulting in a nice compromise between the important parameters monitored, namely NOx emissions, CO emissions, combustion stability, and exhaust temperature distribution.

DLE (Dry Low Emission) technology is widely used in land based gas turbines due to the increasing demands on low NOx levels. One of the key aspects in DLE combustion is achieving a good fuel and air mixing where the desired flame temperature is achieved without too high levels of combustion instabilities. To experimentally study fuel and air mixing it is convenient to use water along with a tracer instead of air and fuel. In this study fuel and air mixing and flow field inside an industrial gas turbine burner fitted to a water rig has been studied experimentally and numerically. The Reynolds number is approximately 75000 and the amount of fuel tracer is scaled to represent real engine conditions. The fuel concentration in the rig is experimentally visualized using a fluorescing dye in the water passing through the fuel system of the burner and recorded using a laser along with a CCD (Charge Couple Device) camera. The flow and concentration field in the burner is numerically studied using both the scale resolving SAS (Scale Adaptive Simulation) method and the LES (Large Eddy Simulation) method as well as using a traditional two equation URANS (Unsteady Reynolds Average Navier Stokes) approach. The aim of this study is to explore the differences and similarities between the URANS, SAS and LES models when applied to industrial geometries as well as their capabilities to accurately predict relevant features of an industrial burner such as concentration and velocity profiles. Both steady and unsteady RANS along with a standard two equation turbulence model fail to accurately predict the concentration field within the burner, instead they predict a concentration field with too sharp gradients, regions with almost no fuel tracer as well as regions with far too high concentration of the fuel tracer. The SAS and LES approach both predict a more smooth time averaged concentration field with the main difference that the tracer profile predicted by the LES has smoother gradients as compared to the tracer profile predicted by the SAS. The concentration predictions by the SAS model is in reasonable agreement with the measured concentration fields while the agreement for the LES model is excellent. The LES shows stronger fluctuations in velocity over time as compared to both URANS and SAS which is due to the reduced amounts of eddy viscosity in the LES model as compared to both URANS and SAS. This study shows that numerical methods are capable of predicting both velocity and concentration in a gas turbine burner. It is clear that both time and scale resolved methods are required to accurately capture the flow features of this and probably most industrial DLE gas turbine burners.

Modern gas turbines in power systems employ lean premixed combustion to lower flame temperature and thus achieve low NOx emissions. The fuel/air mixing process and its impacts on emissions are of paramount importance to combustor performance. In this study, the mixing process in a methane-fired model combustor was studied through an integrated experimental and numerical study. The experimental results show that at the dump location, the time-averaged fuel/air unmixedness is less than 10% over a wide range of testing conditions, demonstrating the good mixing performance of the specific premixer on the time-averaged level. A study of the effects of turbulent Schmidt number on the unmixedness prediction shows that for the complex flow field involved, it is challenging for Reynolds-Averaged Navier-Stokes (RANS) simulations with constant turbulent Schmidt number to accurately predict the mixing process throughout the combustor. Further analysis reveals that the production and scalar dissipation are the key physical processes controlling the fuel/air mixing. Finally, the NOx formation in this model combustor was analyzed and modelled through a flamelet-based approach, in which NOx formation is characterized through flame-front NOx and its post-flame formation rate obtained from one-dimensional laminar premixed flames. The effect of fuel/air unmixedness on NOx formation is accounted for through the presumed probability density functions (PDF) of mixture fraction. Results show that the measured NOx in the model combustor are bounded by the model predictions with the fuel/air unmixedness being 3% and 5% of the maximum unmixedness. In the context of RANS, the accuracy in NOx prediction depends on the unmixedness prediction which is sensitive to turbulent Schmidt number.

Detailed chemical kinetic modeling has been used to study the reduction of nitrogen oxides at gas turbine (GT) combustor conditions. A gas from gasification of wood with air has been used as the fuel. An air-staged combustion technique has been adapted. In our previous study a simple plug flow model was used to study the effects of pressure and temperature among others process variables. The air-fuel mixing was assumed perfect and instantaneous. Results showed the NOx reduction mainly affected by both pressure and temperature. The aim of the present work is to establish the effect of air-fuel mixing delay on NOx predictions and to extrapolate indications options for GT. To model the mixing delay, a varying number of air sub-streams are mixed with the fuel gas during different time periods. Alternatively, a combination of a perfectly mixed zone followed by a plug flow zone is illustrated. Results by any air-fuel mixing model show similar affect of process variables on NOx reduction. When a mixing delay is assumed instead of the instantaneous mixing the NOx reduction is enhanced, and only with delayed mixing NOx are affected by CH4. Lower temperature and higher pressure in the GT-combustor can enhance the NOx reduction. Also air staging is an effective option: a 3 stages combustor designed for low mixing speed appear competitive compared to more complicate combustors. The fewer hydrocarbons in the gasification gas the high NOx reduction.

This paper presents the computational analysis of the dilution process involved in gas turbines order to cool the combustion gases to the desired temperature before it enters the turbine. Here, it should be noted that in order to focus only on the dilution process, non-reacting flow conditions were simulated and the complete system was reduced to mixing of a primary (hot) stream and dilution (cold) stream of air. Four different schemes were investigated based on the layout of the dilution holes and use of a blunt body. A complete three dimensional analysis was carried out for each case in order to investigate its effectiveness to produce a more uniform temperature conditions at the exit of the combustor, so as to reduce the detrimental effect these temperature non-uniformities have on the turbine blades. For comparison of the proposed schemes, a parameter is defined in terms of the temperatures of the dilution and primary flow streams at the inlet and the exit plane, called the mixture fraction. Based on this parameter, it was found that the staggered dilution holes with the blunt body has the mixture fraction closest to the equilibrium mixture fraction (0.4), which implies that this scheme with the mixture fraction of 0.36, resulted in best mixing and produced the most uniform temperature distribution at the exit amongst the four proposed schemes.

Market requirements for the heavy duty gas turbine power generation business have significantly changed over the last few years. With high gas prices in former times, all users have been mainly focusing on efficiency in addition to overall life cycle costs. Today individual countries see different requirements, which is easily explainable picking three typical trends. In the United States, with the exploitation of shale gas, gas prices are at a very low level. Hence, many gas turbines are used as base load engines, i.e. nearly constant loads for extended times. For these engines reliability is of main importance and efficiency somewhat less. In Japan gas prices are extremely high, and therefore the need for efficiency is significantly higher. Due to the challenge to partly replace nuclear plants, these engines as well are mainly intended for base load operation. In Europe, with the mid and long term carbon reduction strategy, heavy duty gas turbines is mainly used to compensate for intermittent renewable power generation. As a consequence, very high cyclic operation including fast and reliable start-up, very high loading gradients, including frequency response, and extended minimum and maximum operating ranges are required. Additionally, there are other features that are frequently requested. Fuel flexibility is a major demand, reaching from fuels of lower purity, i.e. with higher carbon (C2+), content up to possible combustion of gases generated by electrolysis (H2). Lifecycle optimization, as another important request, relies on new technologies for reconditioning, lifetime monitoring, and improved lifetime prediction methods. Out of Alstom’s recent research and development activities the following items are specifically addressed in this paper. Thermodynamic engine modelling and associated tasks are discussed, as well as the improvement and introduction of new operating concepts. Furthermore extended applications of design methodologies are shown. An additional focus is set ono improve emission behaviour understanding and increased fuel flexibility. Finally, some applications of the new technologies in Alstom products are given, indicating the focus on market requirements and customer care.
