Experimental and Numerical Investigation of the Flow in a Low-Pressure Industrial Steam Turbine With Part-Span Connectors

An experimental and numerical study on the flow in a three-stage low-pressure (LP) industrial steam turbine is presented and analyzed. The investigated LP section features conical friction bolts in the last and a lacing wire in the penultimate rotor blade row. These part-span connectors (PSC) allow safe turbine operation over an extremely wide range and even in blade resonance condition. However, additional losses are generated which affect the performance of the turbine. In order to capture the impact of PSCs on the flow field, extensive measurements with pneumatic multihole probes in an industrial steam turbine test rig have been carried out. State-of-the-art three-dimensional computational fluid dynamics (CFD) applying a nonequilibrium steam (NES) model is used to examine the aerothermodynamic effects of PSCs on the wet steam flow. The vortex system in coupled LP steam turbine rotor blading is discussed in this paper. In order to validate the CFD model, a detailed comparison between measurement data and steady-state CFD results is performed for several operating conditions. The investigation shows that the applied one-passage CFD model is able to capture the three-dimensional flow field in LP steam turbine blading with PSC and the total pressure reduction due to the PSC with a generally good agreement to measured values and is therefore sufficient for engineering practice.

A numerical study on the flow in a three stage low pressure industrial steam turbine with conical friction bolts in the last stage and lacing wires in the penultimate stage is presented and analyzed. Structured high-resolution hexahedral meshes are used for all three stages and the meshing methodology is shown for the rotor with friction bolts and blade reinforcements. Modern three-dimensional CFD with a non-equilibrium wet steam model is used to examine the aero-thermodynamic effects of the part-span connectors. A performance assessment of the coupled blades at part load, design and overload condition is presented and compared with measurement data from an industrial steam turbine test rig. Detailed flow field analyses and a comparison of blade loading between configurations with and without part-span connectors are presented in this paper. The results show significant interaction of the cross flow vortex along the part-span connector with the blade passage flow causing aerodynamic losses. This is the first time that part-span connectors are being analyzed using a non-equilibrium wet steam model. It is shown that additional wetness losses are induced by these elements.

Recent experiments with droplets impacting macro-textured superhydrophobic surfaces revealed new regimes of bouncing with a remarkable reduction of the contact time. Here we present a comprehensive numerical study that reveals the physics behind these new bouncing regimes and quantifies the roles played by various external and internal forces. For the first time, accurate three-dimensional simulations involving realistic macro-textured surfaces are performed. After demonstrating that simulations reproduce experiments in a quantitative manner, the study is focused on analysing the flow situations beyond current experiments. We show that the experimentally observed reduction of contact time extends to higher Weber numbers, and analyse the role played by the texture density. Moreover, we report a nonlinear behaviour of the contact time with the increase of the Weber number for imperfectly coated textures, and study the impact on tilted surfaces in a wide range of Weber numbers. Finally, we present novel energy analysis techniques that elaborate and quantify the interplay between the kinetic and surface energy, and the role played by the dissipation for various Weber numbers.

The performance of the axial-radial diffuser downstream of the last low-pressure steam turbine stages and the losses occurring subsequently within the exhaust hood directly influences the overall efficiency of a steam power plant. It is estimated that an improvement of the pressure recovery in the diffuser and exhaust hood by 10% translates into 1% of last stage efficiency [11]. While the design of axial-radial diffusers has been the object of quite many studies, the flow phenomena occurring within the exhaust hood have not received much attention in recent years. However, major losses occur due to dissipation within vortices and inability of the hood to properly diffuse the flow. Flow turning from radial to downward flow towards the condenser, especially at the upper part of the hood is essentially the main cause for this. This paper presents a detailed analysis of the losses within the exhaust hood flow for two operating conditions based on numerical results. In order to identify the underlying mechanisms and the locations where dissipation mainly occurs, an approach was followed, whereby the diffuser inflow is divided into different sectors and pressure recovery, dissipation and finally residual kinetic energy of the flow originating from these sectors is calculated at different locations within the hood. Based on this method, the flow from the topmost sectors at the diffuser inlet is found to cause the highest dissipation for both investigated cases. Upon hitting the exhaust hood walls, the flow on the upper part of the diffuser is deflected, forming complex vortices which are stretching into the condenser and interacting with flow originating from other sectors, thereby causing further swirling and generating additional losses. The detailed study of the flow behavior in the exhaust hood and the associated dissipation presents an opportunity for future investigations of efficient geometrical features to be introduced within the hood to improve the flow and hence the overall pressure recovery coefficient.

Industrial pumps are generally used in a wide range of operating conditions from almost zero mass flow to mass flows larger than the design value. It has been often noted that the head-mass flow characteristic, at constant speed, presents a negative bump as the mass flow is somewhat smaller than the design mass flows. Flow and mechanical instabilities appear, which are unsafe for the facility. An experimental study has been undertaken in order to analyze and if possible to palliate these difficulties. A detailed flow analyzis has shown strong three dimensional effects and flow separations. From this better knowledge of the flow field, a particular device was designed and a strong attenuation of the negative bump was obtained.

A method of water injection to flow field using distributed holes on the suction surface of hydrofoil is presented in this article to control cavitation flow. Modified renormalization group k–ε turbulence model is coupled with full-cavitation model to calculate periodical cavitation patterns and the dynamic characteristics of the NACA66(MOD) hydrofoil. Water injection is found to be highly effective for cavitation suppression. The cavitation suppression effect of distributed regulation of jet holes and porosities along three-dimensional spanwise hydrofoil is also investigated. The appropriate porosities of single row spanwise jet holes and optimal jet position of double row jet holes are revealed for both cavitation suppression and good hydrodynamic performance. Double row jet holes setting in forward trapezoidal arrangement shows great potential for cavitation suppression and hydrodynamic performance. This research provides a method of water injection to flow field to actively control cavitation, which will facilitate development of engineering designs.

Modern steam turbines need to operate efficiently and safely over a wide range of operating conditions. This paper presents a unique unprecedented set of time-resolved steam flowfield measurements from the exit of the last two stages of a low pressure (LP) steam turbine under various volumetric massflow conditions. The measurements were performed in the steam turbine test facility in Hitachi city in Japan. A newly developed fast response probe equipped with a heated tip to operate in wet steam flows was used. The probe tip is heated through an active control system using a miniature high-power cartridge heater developed in-house. Three different operating points, including two reduced massflow conditions, are compared and a detailed analysis of the unsteady flow structures under various blade loads and wetness mass fractions is presented. The measurements show that at the exit of the second to last stage the flow field is highly three dimensional. The measurements also show that the secondary flow structures at the tip region (shroud leakage and tip passage vortices) are the predominant sources of unsteadiness at 85% span. The high massflow operating condition exhibits the highest level of periodical total pressure fluctuation compared to the reduced massflow conditions at the inlet of the last stage. In contrast at the exit of the last stage, the reduced massflow operating condition exhibits the largest aerodynamic losses near the tip. This is due to the onset of the ventilation process at the exit of the LP steam turbine. This phenomenon results in 3 times larger levels of relative total pressure unsteadiness at 93% span, compared to the high massflow condition. This implies that at low volumetric flow conditions the blades will be subjected to higher dynamic load fluctuations at the tip region.

Abstract In the present work a numerical study of tone noise generated by the last stage of the Low Pressure Turbine (LPT) of an aircraft engine designed for a medium-haul civilian aircraft has been conducted. The impact of struts on the tone noise characteristics is estimated. The method for turbine noise calculation is based on numerical integration of the three-dimensional unsteady Reynolds averaged Navier-Stokes equations using an in-house code for multi-stage simulations. To obtain the tonal characteristics of the generated noise, the pressure pulsation field is processed using the methods of radial mode analysis. The calculated pressure fluctuations contain all possible components of the frequency-modal spectrum, which allows us to determine profile of the generated tone noise and find propagating modes with maximum amplitude. The calculations showed that the presence of struts leads to a scattering effect, which manifests as an increase in the number of generated circumferential modes. These circumferential modes propagate both downstream and upstream and increase the total level of tone noise. The amplitudes of circumferential modes related to two different types of the interaction, rotor-stator and rotor-struts, are compared.

The influence of non-equilibrium condensation on the flow field and performance of a three stage low pressure model steam turbine is examined using modern three dimensional CFD techniques. An equilibrium steam model and a non-equilibrium steam model, which accounts for both subcooling and condensation effects, are used, and have been verified by comparison with test data in an earlier publication [1]. The differences in the calculated flow field and turbine performance with these models show that the latent heat released during condensation influences both the thermodynamic and the aerodynamic performance of the turbine, leading to a change in inlet flow angles of about 5°. The calculated three dimensional flowfield is used to investigate the magnitude and distribution of the additional thermodynamic wetness loss arising from steam condensation under non-equilibrium flow conditions. Three simple methods are described to calculate this, and all show that this amounts to around 6.5% of the total losses at the design condition. At other load conditions the wetness losses change in magnitude and axial distribution in the turbine.

Modern steam power plants must operate safely at extremely low loads, known as windage, in which the low pressure (LP) turbine runs with decreased or even zero flow. Windage is characterized by a strongly unsteady three-dimensional (3D) flow field leading to possible aerodynamic excitations. Extensive flow field measurements were performed in an LP steam turbine test rig during windage, using pneumatic probes in the last stage and a diffuser. The flow field of the whole turbine was also calculated with steady 3D computational fluid dynamics (ANSYS CFX). Good agreement is found between the simulations and the measurements of the flow field, and the characteristic vortex structures behind the last rotor row are captured. The numerically predicted trends of power output, pressure ratio, and temperature of the last turbine blade row closely match the experimental data. The complex vortex flow in the stage is interpreted using both numerical and experimental results.
