Aerodynamic Design of a Ported Shroud Casing Treatment for a Turbocharger Compressor of a Miller-Cycle Gasoline Engine

The emission laws for internal combustion engines become more and more strict. Therefore, new concepts have to be implemented. In the so called Miller approach the intake valve is closed before the intake stroke is finished, thus resulting in a lower combustion end temperature and pressure. As a negative result, the specific power of the engine is reduced. This disadvantage has to be compensated by an increased boost pressure delivered by a turbocharger compressor. For the turbomachinery this means for low end torque engine operation a compressor operating point at high pressure ratio and low mass flow. Thus an increased risk for surge results. A cost-effective measure to establish an utilizable compressor map in this regime is a ported shroud casing treatment. Here, a circumferential cavity connects the low channel at the inducer with the compressor housing inflow, allowing fluid to recirculate at low mass flows. Thereby, the gross inducer mass flow is increased, the flow stabilized and hence the surge line improved. In this paper, a ported shroud casing treatment is developed employing CFD. The aim is to improve the surge line as well as the stability of the compressor characteristics and to minimize the impact on compressor efficiencies at high flows as well as the acoustic behaviour at the same time. In order to validate the performance of the design, standard hot gas measurements as well as acoustic measurements are conducted and analyzed. Furthermore, the impact of a commonly applied 90° inflow bend on the performance of the ported shroud cavity is investigated by experimental data.

The implementation of increasingly stringent emissions and efficiency targets has seen engine downsizing and other complementary technologies increase in prevalence throughout the automotive sector. In order to facilitate ongoing improvements associated with the use of these strategies, delivering enhancements to the performance and stability of the turbocharger compressor when operating at low mass flow rates is of paramount importance. In spite of this, a few concepts (either active or passive) targeting such aims have successfully transitioned into use in automotive turbochargers, due primarily to the requirement for a very wide compressor-operating range. In order to overcome the operational limitations associated with existing pre-swirl generation devices such as inlet guide vanes, this study developed a concept comprising of an electrically driven axial fan mounted upstream of a standard automotive turbocharger centrifugal compressor. Rather than targeting a direct contribution to compressor boost pressure, the fan was designed to act as a variable pre-swirl generation device capable of being operated completely independently of the centrifugal impeller. It was envisioned that this architecture would allow efficient generation of the large pre-swirl angles needed for compressor surge margin extension and efficiency enhancement at low mass flow rate-operating points, while also facilitating the delivery of zero pre-swirl at higher mass flow rates to ensure no detrimental impact on performance at the rated power point of the engine. Having progressed through 1-D and 3-D aerodynamic modelling phases to understand the potential of the system, detailed component design and hardware manufacture were completed to enable an extensive experimental test campaign to be conducted. The experimental results were scrutinized to validate the numerical findings and to test the surge margin extension potential of the device. Compressor efficiency improvements of up to 3.0% pts were witnessed at the target-operating conditions.

Centrifugal turbomachines of smaller sizes operating at higher speeds have become pervasive due to the increased specific power and reliability achieved by improvements in manufacturing, materials and computational methods. The presence of these small turbomachines, specifically compressors, in helicopters, unmanned aerial vehicles, auxiliary power units, turbochargers and micro gas turbines necessitates superior aerodynamic performance over a broad operational range, which is widely achieved by ported shroud casing designs. In addition to aerodynamic performance, acoustic emissions have become a critical aspect of design for these small centrifugal compressors due to high operational speeds. Furthermore, the literature on the acoustic effects of the casing treatment is rather limited. Therefore, the impact of ported shroud casing treatment on the acoustic and flow features of the compressor operating at the design and near-surge conditions have been quantified by numerically modelling the open and blocked configuration of the compressors. Upon comparing with experimental results, the numerical spectra are shown to capture the differences between the two configurations at the investigated operating points with reasonable accuracy. Although the casing treatment is generally seen to decrease the overall acoustic emission of the compressor at both operating conditions, increased propagation of tonal content in the direction upstream to the impeller is observed, particularly for design operation. Broadband characteristics in the lower and medium frequency regions usually associated with near-surge operation including ‘whoosh’ noise are observed to be alleviated by the ported shroud casing treatment.

Ported shroud casing treatment is widely used to delay the onset of surge and thereby enhancing the aerodynamic stability of a centrifugal compressor by recirculating the low momentum fluid in the blade passage. Performance losses associated with the use of recirculation casing treatment are well established in the literature and this is an area of active research. The other, less researched aspect of the casing treatment is its impact on the acoustics of the compressor. This work investigates the impact of ported shroud casing treatment on the acoustic characteristics of the compressor. The flow in two compressor configurations viz. with and without casing treatment operating at the design operating conditions of an iso-speed line are numerically modelled and validated with experimental data from gas stand measurements. The pressure fluctuations calculated as the flow solution are used to compute the spectral signatures at multiple locations to investigate the acoustic phenomenon associated with each configuration. Propagation of the frequency content through the ducts has been estimated with the aid of method of characteristics to enhance the content coming from the compressor. Expected tonal aerodynamic noise sources such as monopole (buzz-saw tones) and dipole (Blade Pass Frequency) are clearly identified in the acoustic spectra of the two configurations. The comparison of two configurations shows higher overall levels and tonal content in the case of a compressor with ported shroud operating at design conditions due to the presence of ‘mid-tones’.

A diverse set of technology solutions are in development for reducing vehicular CO2 emissions. Beside the conventional internal combustion engine, there are hybrid powertrains, fuel cells and full electric vehicles. The challenge is finding the right technology that can be quickly implemented into production as a cost effective solution. In addition to CO2 reduction during vehicle operation, the impact of CO2 in the production and recycling of future vehicles must also be considered. From this perspective, the role of turbocharging is evolving, becoming more important for the future. It is an enabler for mature technologies known to improve engine efficiency like Miller timing, lean burn, increased exhaust gas recirculation (EGR) dilution and exhaust heat recovery. As a boosting device, improved turbocharging can also benefit other powertrain types like fuel cells. All previously mentioned applications benefit from wider compressor maps and higher compressor ratios. To achieve an extension of the performance map to areas of low mass flow rate, different methods have been discussed with the two most promising being trim reduction introduced by IAV’s Variable Trim Compressor (VTC) and swirl generation. The most common device for inducing a swirl onto the incoming airflow is to use swirl generating wings in front of the compressor wheel. However, Iwakiri explained that putting a single plate in front of the compressor wheel disturbs the recirculating flow, which acts positively to extend the compressor map. On this basis, plates were developed that guide the strongly swirled back flowing air in such a way that they impose a swirl on the incoming air. Trim reduction is well known for its ability to shift the surge line and maintain compressor efficiency. To achieve this, a conical element before the compressor wheel guides the incoming flow to the inner area of the wheel resulting in reduced flow separation. An orifice can also achieve almost the same effect but with much less axial extension. The advantages and disadvantages of these measures are explained using numerical (CFD) and experimental (turbocharger test bench) to show the potential of each approach. In summary trim reduction using a conical geometry is still the best performing approach. However, considering package restrictions, an orifice is also a good choice. Whereas swirl producing principles have a moderate impact on shifting the surge line. The extension of high mass flow rate is also of interest and this study shows a simple method to improve the compressor performance map in this area. A combination of the measures to expand the map in both directions is conceivable and is presented here as a concept.

This paper presents an investigation of the effects of ported shroud (PS) self-recirculating casing treatment used in turbocharger centrifugal compressors for increasing the operable range. The investigation consists of computing three-dimensional flow in a representative centrifugal compressor with and without PS at various levels of approximations in flow physics and geometrical configuration; this provides an enabler for establishing the causal link between PS flow effects and compressor performance changes. It is shown that the main flow path perceives the PS flow as a combination of flow actuations that include injection and removal of mass flow and injection of axial momentum and tangential momentum. A computational model in which the presence of the PS is replaced by imposed boundary conditions (BCs) that reflect the individual flow actuations has thus been formulated and implemented. The removal of a fraction of the inducer mass flow has been determined to be the dominant flow actuation in setting the performance of PS compressors. Mass flow removal reduces the flow blockage associated with the impeller tip leakage flow and increases the diffusion in the main flow path. Adding swirl to the injected flow in the direction opposite to the wheel rotation results in an increase of the stagnation pressure ratio and a decrease of the efficiency. The loss generation in the flow path has been defined to rationalize efficiency changes associated with PS compressor operation.

Abstract Turbocharged engines are the standard architecture for designing efficient spark ignition and compression ignition reciprocating internal combustion engines (ICE). Turbochargers characterization and modeling are basic tasks for the analysis and prediction of the whole engine system performance and this information is needed in quite early stages of the engine design. Turbocharger characteristics (efficiency, pressure ratio, mass flow rates...) traditionally rely in maps of pseudo non-dimensional variables called reduced variables. These maps must be used by reciprocating ICE designer and modeler not only for benchmarking of the turbocharger, but for a multiplicity of purposes, i.e: assessing engine back-pressure, boost pressure, load transient response, after-treatment inlet temperature, intercooler inlet temperature, low pressure EGR temperature, ... Maps of reduced variables are measured in gas-stands with steady flow but non-standardized fluids conditioning; neither temperatures nor flows. In concrete: turbine inlet gas temperature; lubrication-oil flow and temperature; water-cooling flow and turbo-machinery external heat transfer are non-standardized variables which have a big impact in assessing said multiplicity of purposes. Moreover, adiabatic efficiency, heat losses and friction losses are important data, hidden in the maps of reduced variables, which depend on the testing conditions as much as on the auxiliary fluids temperature and flow rate. In this work it is proposed a methodology to standardize turbochargers testing based in measuring the maps twice: in close to adiabatic and in diathermal conditions. Along the paper it is discussed with special detail the impact of the procedure followed to achieve said quasi-adiabatic conditions in both the energy balance of the turbocharger and the testing complexity. As a conclusion, the paper proposes a methodology which combines quasi-adiabatic tests (cold and hot gas flow) with diathermal tests (hot gas flow) in order to extract from a turbocharger gas-stand all information needed by engine designers interested in controlling or 1D-modelling the ICE. The methodology is completed with a guide for calibrating said control-oriented turbocharger models in order to separate aerodynamic efficiency (adiabatic) from heat transfer losses and from friction losses in the analysis of the turbocharger performance. The outsourced calibration of the turbocharger model allows avoiding uncertainties in the global ICE model calibration, what is very interesting for turbochargers benchmarking at early ICE-turbo matching stages or for global system analysis at early control design stages.

The main centrifugal compressor performance criteria are pressure ratio, efficiency, and wide flow range. The relative importance of these criteria, and therefore the optimum design balance, varies between different applications. Vaned diffusers are generally used for high-performance applications as they can achieve higher efficiencies and pressure ratios, but have a reduced operating range, in comparison to vaneless diffusers. Many impeller-based casing treatments have been developed to enlarge the operating range of centrifugal compressors over the last decades but there is much less information available in open literature for diffuser focused methods, and they are not widely adopted in commercial compressor stages. The development of aerodynamic instabilities at low mass flow rate operating conditions can lead to the onset of rotating stall or surge, limiting the stable operating range of the centrifugal compressor stage. More understanding of these aerodynamic instabilities has been established in recent years. Based on this additional knowledge, new casing treatments can be developed to prevent or suppress the development of these instabilities, thus increasing the compressor stability at low mass flow rates. This paper presents a novel vaned diffuser casing treatment that successfully increased the stable operating range at low mass flow rates and high pressure ratios. Detailed experimental measurements from a high pressure ratio turbocharger compressor stage combined with complementary CFD simulations were used to examine the effect of the new diffuser casing treatment on the compressor flow field and led to the improvement in overall compressor stability. A detailed description of how the new casing treatment operates is presented within the paper.

The operating range of any compressor is controlled by Surge and Choke. Surge occurs at lower mass flow rates with large pressure fluctuations and flow reversals, while choke occurs at higher mass flow rates when the flow rate reaches the limit which compressor can discharge. Ported shroud is a cost effective casing treatment that can greatly improve operating range of centrifugal compressors. By removing the stagnant and reverse flow from shroud wall boundary-layer region and recirculating it to impeller inlet, it has been demonstrated that larger range of operability can be achieved without much loss on compressor efficiency. This paper demonstrates the improvement of a centrifugal compressor operational range with ported shroud configuration. A series of CFD simulations were carried out with open source centrifugal compressor geometry (NASA HPCC 4:1) to create performance characteristics/speed-lines. The CFD methodology and practices were validated by comparing the results with the experimental data. Performance evaluation of ported shroud configuration is done with respect to solid shroud. Ported shroud compressor is proven to give higher choke mass flow and also a better surge margin compared to the Solid shroud model. The phenomena of in-flowing and out-flowing port have also been demonstrated. Emphasis was given to understand how ported shroud helps to achieve a better performance. A design optimization study has also been carried out in order to establish the optimum ported shroud configuration. Design parameter such as port location has been selected and the effect of this parameter on the performance of the compressor is studied using CFD. Optimum port geometry was proposed.

Homogenous Charge Compression Ignition (HCCI) combustion is an efficient operating mode for internal combustion engines operating at low specific power and has the further advantage of very low specific NOx emission rate. High Compression Lean Burn (HCLB) spark ignition (SI) provides a more conventional approach to achieving high engine efficiency. Specific NOx emission rates are low though not as low as with HCCI. Compared with HCCI engines, HCLB-SI engines have the advantage of direct combustion control, (through spark timing), and thus are able to start from cold and operate over a wider range of conditions including higher specific power than HCCI. On the other hand HCCI still has the advantage in efficiency and NOx emission rate. These trade-offs makes it desirable to develop an engine which can operate in either mode, hopefully without significantly adding to engine cost or compromising either mode. This paper presents a first exploration of a dual-mode engine which can use either HCCI or HCLB mode by operating on either a base, low-octane liquid fuel or on reformer gas (RG) produced by steam reforming or partial oxidation from the base fuel. Engine experiments with a CFR engine are used to demonstrate engine operation in both HCLB-SI and HCCI operating modes fueled with some combination of n-heptane and reformer gas. The combustion characteristics including combustion stability and cyclic variation are measured and compared for HCCI operation and RG-fueled HCLB-SI engine operation. CNG-fueled SI engine operation is also used as an additional basis for comparison.

Developments in materials, manufacturing and computing methods have catalysed the generation of efficient compressor designs with higher specific power outputs. Centrifugal compressors have become pervasive in environments demanding a combination of higher power with smaller sizes such as unmanned aerial vehicles, micro gas turbines and turbochargers. These compressors are expected to perform optimally in a range of operational speeds and mass flow states with low acoustic emissions. The impact of operating speed on the flow and acoustic characteristics of a ported shroud compressor has been explored in this work. The operation of the open and blocked configurations of the compressor at the design and near surge points each of a lower and a higher speedline was numerically and experimentally investigated. Comparing the results, the model was shown to predict the operation of the compressor for both configurations at the investigated operating points satisfactorily in terms of both performance and dominant acoustic features. With an increase in the velocity and the Mach number due to increased operational speed, changes in the flow behaviour in the inducer and diffuser were observed. An increase in operational speed was shown to generally increase the overall acoustic emission of the compressor for both configurations. The number of distinct tones in the acoustic output and their magnitude were also seen to be a function of operating speed.
