Fundamental Study on Laser Interactions With Nanoparticles-Reinforced Metals—Part II: Effect of Nanoparticles on Surface Tension, Viscosity, and Laser Melting

It is of great scientific and technical interests to conduct fundamental studies on the laser interactions with nanoparticles-reinforced metals. This part of the study presents the effects of nanoparticles on surface tension and viscosity, thus the heat transfer and fluid flow, and eventually the laser melting process. In order to determine the surface tension and viscosity of nanoparticles-reinforced metals, an innovative measurement system was developed based on the characteristics of oscillating metal melt drops after laser melting. The surface tensions of Ni/Al2O3 (4.4 vol. %) and Ni/SiC (3.6 vol. %) at ∼1500 °C were 1.39 ± 0.03 N/m and 1.57 ± 0.06 N/m, respectively, slightly lower than that of pure Ni, 1.68 ± 0.04 N/m. The viscosities of these Ni/Al2O3 and Ni/SiC MMNCs at ∼1500 °C were 13.3 ± 0.8 mPa·s and 17.3 ± 3.1 mPa·s, respectively, significantly higher than that of pure Ni, 4.8 ± 0.3 mPa·s. To understand the influences of the nanoparticles-modified thermophysical properties on laser melting, an analytical model was used to theoretically predict the melt pool flows using the newly measured material properties from both Part I and Part II. The theoretical analysis indicated that the thermocapillary flows were tremendously suppressed due to the significantly increased viscosity after the addition of nanoparticles. To test the hypothesis that laser polishing could significantly benefit from this new phenomenon, systematic laser polishing experiments at various laser pulse energies were conducted on Ni/Al2O3 (4.4 vol. %) and pure Ni for comparison. The surface roughness of the Ni/Al2O3 was reduced from 323 nm to 72 nm with optimized laser polishing parameters while that of pure Ni only from 254 nm to 107 nm. The normalized surface roughness reduced by nearly a factor of two with the help of nanoparticles, validating the feasibility to tune thermophysical properties and thus control laser-processing outcomes by nanoparticles. It is expected that the nanoparticle approach can be applied to many laser manufacturing technologies to improve the process capability and broaden the application space.

AbstractIn the last years, Additive Manufacturing, thanks to its capability of continuous improvements in performance and cost-efficiency, was able to partly replace and redefine well-established manufacturing processes. This research is based on the idea to achieve great cost and operational benefits especially in the field of tool making for injection molding by combining traditional and additive manufacturing in one process chain. Special attention is given to the surface quality in terms of surface roughness and its optimization directly in the Selective Laser Melting process. This article presents the possibility for a remelting process of the SLM parts as a way to optimize the surfaces of the produced parts. The influence of laser remelting on the surface roughness of the parts is analyzed while varying machine parameters like laser power and scan settings. Laser remelting with optimized parameter settings considerably improves the surface quality of SLM parts and is a great starting point for further post-processing techniques, which require a low initial value of surface roughness.

Purpose The purpose of this study was expected to simultaneously monitor the surface roughness of each solidified layer, the surface roughness of the metal powder, the outline of the solidified layer, and the height difference between the solidified layer and the metal powder. Design/methodology/approach In the proposed approach, color images with red, green and blue fringes are used to measure the shape of the built object using a three-step phase-shift algorithm and phase-unwrapping method. In addition, the surface roughness is extracted from the speckle information in the captured image using a predetermined autocorrelation function. Findings The feasibility and accuracy of the proposed system were validated by comparing it with a commercial system for an identical set of samples fabricated by a selective laser melting process. The maximum and minimum errors between the two systems are approximately 24% and 0.8%, respectively. Originality/value In the additive manufacturing field, the authors are the first to use fringe detection technology to simultaneously measure the profile of the printed layer and its surface roughness.

Selective laser melting (SLM) is a layer by layer process of melting and solidifying of metal powders. The surface quality of the previous layer directly affects the uniformity of the next layer. If the surface roughness value of the previous layer is large, there is the possibility of not being able to complete the layering process such that the entire process has to be abandoned. At least, it may result in long term durability problem and the inhomogeneity, may even make the processed structure not be able to be predicted. In the present study, the ability of a fiber laser to in-situ polish the rough surfaces of four typical additive-manufactured alloys, namely, Ti6Al4V, AlSi10Mg, 316L and IN718 was demonstrated. The results revealed that the surface roughness of the as-received alloys could be reduced to about 3 μm through the application of the laser-polishing process, and the initial surfaces had roughness values of 8.80–16.64 μm. Meanwhile, for a given energy density, a higher laser power produced a laser-polishing effect that was often more obvious, with the surface roughness decreasing with an increase in the laser power. Further, the polishing strategy will be optimized by simulation in our following study.

Purpose In this research, the highly dense bulk Cu-5Sn alloy specimens were fabricated using selective laser melting (SLM). This study aims to establish the relationship between laser power (LP), scanning speed (SS) and hatch space (HS) with surface roughness (Ra) and density. To obtain Cu-5Sn alloy formed parts with high strength and low surface roughness. The microstructure and mechanical properties of SLMed Cu-5Sn were investigated. Design/methodology/approach The relative density (RD) was optimized using the response surface method (RSM) and analysis of variance. First, the Ra of SLMed formed specimens was studied to optimize the forming process parameters with a good surface. Then, the dense specimens were studied by ANOVA and the RSM to obtain dense specimens for mechanical property analysis. Findings Dense specimens were obtained by RSM and ANOVA. The tensile properties were compared with the casted specimens. The yield and ultimate strengths increased from 71 and 131 MPa for the cast specimens to 334 and 489 MPa for the SLMed specimens, respectively. The ductility increased significantly from 11% to 23%, due to the refined microstructure of the SLMed specimens, as well as the formation of many twin crystals. Originality/value The Ra, RD and mechanical properties of SLM specimens Cu-5Sn were systematically studied, and the influencing factors were analyzed together. This study provides a theoretical and practical example to improve the surface quality and RD.

It is of tremendous interest to apply laser to process nanoparticles-reinforced metals for widespread applications. However, little fundamental understanding has been obtained on the underlining physics of laser interactions with nanoparticles-reinforced metals. In this work, fundamental study was carried out to understand the effects of nanoparticles on the optical and thermophysical properties of the base metal, the corresponding heat transfer and melt pool flow processes, and the consequent surface property in laser melting. Part I presents both experimental and theoretical results on the effects of nanoparticles on the optical reflectivity, specific heat, and thermal conductivity. Electrocodeposition was used to produce nickel samples with nanoparticles. Using a power meter, the reflectivity of Ni/Al2O3 (1.8 vol. %) was measured to be 65.8% while pure Ni was at 67.4%, indicating that the Al2O3 nanoparticles did not change the reflectivity substantially. Differential scanning calorimetry was used to determine the heat capacity of the nanocomposites. The specific heat capacities of the Ni/Al2O3 (4.4 vol. %) and Ni/SiC (3.6 vol. %) at room temperature were 0.424 ± 0.013 J/g K and 0.423 ± 0.014 J/g K, respectively, close to that of pure Ni, 0.424 ± 0.008 J/g K. An experimental setup was developed to measure thermal conductivity based on the laser flash method. The thermal conductivities of these Ni/Al2O3 and Ni/SiC nanocomposites at room temperature were 84.1 ± 3.4 W/m K and 87.3 ± 3.4 W/m K, respectively, less than that of pure Ni, 91.7 ± 2.8 W/m K. Theoretical models based on the effective medium approximation theory were also used to predict the heat capacity and thermal conductivity of the nanoparticles-reinforced nickel. The theoretical results match well with the measurements. The knowledge of the optical and thermophysical properties of nanoparticles-reinforced metals would provide valuable insights to understand and control laser processing of metal matrix nanocomposites.

The article deals with the influence of the laser melting process on the surface roughness characteristics of the coat deposited on material by electrospark way granted by KEGA 035TUKE-4/2011 project of Ministry of education of Slovak republic. The aim of the article is research of material properties after coating by WC-Co and laser treatment. As the research method were used experiments and tools of statistics. Experiments were carried out on WC-Co coat (the anode), which was deposited on C45 carbon steel (the cathode) and molten by a laser beam. After surface treatment were analysed of changes in surface structure of the coat. Results of the research shows influence of parameters of this process to roughness, tribologic properties and morphology of the surface layer prepared by WC-Co coating and laser treatment.

Additive manufacturing (AM) of high-strength Al alloys promises to enhance the performance of critical components related to various aerospace and automotive applications. The key advantage of AM is its ability to generate lightweight, robust, and complex shapes. However, the characteristics of the as-built parts may represent an obstacle to the satisfaction of the parts’ quality requirements. The current study investigates the influence of selective laser melting (SLM) process parameters on the quality of parts fabricated from different Al alloys. A design of experiment (DOE) was used to analyze relative density, porosity, surface roughness, and dimensional accuracy according to the interaction effect between the SLM process parameters. The results show a range of energy densities and SLM process parameters for AlSi10Mg and Al6061 alloys needed to achieve “optimum” values for each performance characteristic. A process map was developed for each material by combining the optimized range of SLM process parameters for each characteristic to ensure good quality of the as-built parts. This study is also aimed at reducing the amount of post-processing needed according to the optimal processing window detected.

The laser polishing technique offers an adaptable, accurate, and environmentally friendly solution to enhance the surface quality of additive manufactured metallic components. Recent work has shown that the surface roughness of laser additive manufactured metallic alloys can be significantly reduced via the laser polishing method. This paper examines the mechanical performances of a laser polished surface fabricated by selective laser melting (SLM). Compared with the original SLM surface, systematic measurements revealed that the surface roughness of the laser polished surface can be effectively reduced from 6.53 μm to 0.32 μm, while the microhardness and wear resistance increased by 25% and 39%, respectively. Through a thermal history analysis of the laser polishing process using the finite element model, new martensitic phase formation in the laser polished layer is carefully explained, which reveals significant effects on residual stress, strength, and fatigue. These findings establish foundational data to predict the mechanical performance of laser polished metallic components fabricated by additive manufacturing methods, and pave the way for functional surface design with practical application via the laser process.

As well known, the selective laser Sintering (SLS) is one of the most modern and innovative additive manufacturing technologies with general advantages and wide applications, as a non-contact process, which is flexible, and easily controlled. The choice of process parameters is quite important for laser melting in metallic powder bed. When these parameters are not correctly chosen, particles are either not sintering at all or joining into rather large droplets. This process is named as balling phenomenon, which is extremely unfavorable. In this paper, a 3D numerical model based on discrete element method is proposed in order to study the effect of parameters on the generation of balling droplets in laser melting process. A complex model is developed which couples all phenomena of full SLS process and results of simulations are compared with experimental works of other researchers taken from the literature.

AbstractSelective laser melting is one of the additive manufacturing technologies that have been known for building various and complicated shapes. Despite numerous advantages of additive manufacturing technologies, they strongly influence the microstructure and typically show a relatively high surface roughness. In this study, maraging steel was produced by selective laser melting (SLM), and its microstructure, hardness and corrosion behavior before and after heat treatment were studied and compared to traditionally manufactured ones (wrought, forged samples). In addition, the effect of electropolishing on the surface roughness was evaluated. The microstructural study was carried out by scanning electron microscopy equipped with electron backscattered diffraction in three different sections: parallel to the top surface (xy), transverse cross section (xz) and longitudinal cross section (yz). The same characterization was applied to heat-treated samples, austenitized and quenched as well as the aged ones. The results showed that selective laser melting produced a fine grain martensitic structure (in the as-printed condition) with a surface roughness (Ra) of about 10 µm. There was no sign of preferred texture or anisotropy in the microstructure of as-print SLM materials. The SLM microstructure was similar in all 3 sections (xy, xz and yz). Despite finer microstructure, nano-hardness and corrosion behavior of SLM and conventional wrought maraging steel in heat-treated conditions were similar. Aging resulted in the maximum nano-hardness and the minimum corrosion potential values. Precipitation has the main role in both hardness and corrosion behavior. Electropolishing was optimized and reduced the surface roughness (Ra) by 65%.
