Numerical Analysis of Energy Flow Paths in Exhaust Gas Turbochargers by Means of Conjugate Heat Transfer

Heat transfer effects play a significant role in assessing the performance of automotive turbochargers. Thermal effects are becoming increasingly relevant due to reduced machine sizes and increased exhaust gas temperatures. In this work, a study of the individual energy flows is conducted by simulation of a complete turbocharger comprising compressor (dC = 51 mm), turbine, and bearing housing using conjugate heat transfer. Special focus is given to the analysis of the various heat flows occurring in the machine aiming to identify the major heat transfer paths and their sensitivity with respect to varying operating conditions. Cooling of the bearing housing is shown to be a powerful thermal isolator mitigating the heat transferred to the compressor by up to 60%. Moreover, the rotating speed largely dictates the amount of heat transfer in the compressor and the direction of the heat flow: Whereas at low speeds (22% of max. speed), 117 W are introduced into the fluid and 338 W are being discharged from the fluid at maximum speed. At high speed operation, the heat transfer is shown to be insignificant compared to the aerodynamic work. At low speeds, however, it can reach up to 35% of the aerodynamic work. While the turbine inlet temperature largely governs the overall heat that is lost from the exhaust gas passing the turbine (from 630 W at 300 °C up to 3.72 kW at 1050 °C), only a minor effect on the compressor heat transfer is detected.

Abstract A re-cooled cycle has been proposed for a regeneratively cooled scramjet to reduce the hydrogen fuel flow for cooling. Upon the completion of the first cooling, fuel can be used for secondary cooling by transferring the enthalpy from fuel to work. Fuel heat sink (cooling capacity) is thus repeatedly used and fuel heat sink is indirectly increased. Instead of carrying excess fuel for cooling or seeking for any new coolant, the cooling fuel flow is reduced, and fuel onboard is adequate to satisfy the cooling requirement for the whole hypersonic vehicle. A performance model considering flow and heat transfer is build. A model sensitivity study of inlet temperature and pressure reveals that, for given exterior heating condition and cooling panel size, fuel heat sink can be obviously increased at moderate inlet temperature and pressure. Simultaneously the low-temperature heat transfer deterioration and Mach number constrains can also be avoided.

Abstract The gas turbine endwall is bearing extreme thermal loads with the rapid increase of turbine inlet temperature. Therefore, the effective cooling of turbine endwalls is of vital importance for the safe operation of turbines. In the design of endwall cooling layouts, numerical simulations based on conjugate heat transfer (CHT) are drawing more attention as the component temperature can be predicted directly. However, the computation cost of high-fidelity CHT analysis can be high and even prohibitive especially when there are many cases to evaluate such as in the design optimization of cooling layout. In this study, we established a multi-fidelity framework in which the data of low-fidelity CHT analysis was incorporated to help the building of a model that predicts the result of high-fidelity simulation. Based upon this framework, multi-fidelity design optimization of a validated numerical turbine endwall model was carried out. The high and low fidelity data were obtained from the computation of fine mesh and coarse mesh respectively. In the optimization, the positions of the film cooling holes were parameterized and controlled by a shape function. With the help of multi-fidelity modeling and sequentially evaluated designs, the cooling performance of the model endwall was improved efficiently.

Abstract Under on-engine operating conditions, a turbocharger turbine is subject to a pulsating flow and, consequently, experiences deviations from the performance measured under continuous flow. Furthermore, due to the high exhaust gas temperatures, heat transfer further deteriorates the turbine performance. The complex interaction of the aerothermodynamic mechanisms occurring inside the hot-side, and consequently the turbine behavior, is largely affected by the shape of the pulse, which can be parameterized through three parameters: pulse amplitude, frequency, and temporal gradient. This paper investigates the hot-side system response to the pulse amplitude via a Detached Eddy Simulation (DES) approach of a radial turbocharger turbine system including exhaust manifold. Firstly, the computational model is validated against experimental data obtained under gas stand continuous flow conditions. Then, two different mass flow pulses, characterized by a pulse amplitude difference of ≈ 5%, are compared. An exergy-based post-processing approach shows the beneficial effects of increasing pulse amplitude. An improvement of the turbine power by 1.3%, despite the increment of the heat transfer and total internal irreversibilities by 5.8% and 3.4%, respectively, is reported. As a result of the higher maximum speed, internal losses by viscous friction are responsible for the growth of the total internal irreversibilities as pulse amplitude increases.

In recent decades, the rising share of commonly subsidized renewable energy especially affects the operational strategy of conventional power plants. In pursuit of flexibility improvements, extension of life cycle, in addition to a reduction in start-up time, General Electric has developed a product to warm-keep high/intermediate pressure steam turbines using hot air. In order to optimize the warm-keeping operation and to gain knowledge about the dominant heat transfer phenomena and flow structures, detailed numerical investigations are required. Considering specific warm-keeping operating conditions characterized by high turbulent flows, it is required to conduct calculations based on time-consuming unsteady conjugate heat transfer (CHT) simulations. In order to investigate the warm-keeping process as found in the presented research, single and multistage numerical turbine models were developed. Furthermore, an innovative calculation approach called the Equalized Timescales Method (ET) was applied for the modeling of unsteady conjugate heat transfer (CHT). The unsteady approach improves the accuracy of the stationary simulations and enables the determination of the multistage turbine models. In the course of the research, two particular input variables of the ET approach — speed up factor (SF) and time step (TS) — have been additionally investigated with regard to their high impact on the calculation time and the quality of the results. Using the ET method, the mass flow rate and the rotational speed were varied to generate a database of warm-keeping operating points. The main goal of this work is to provide a comprehensive knowledge of the flow field and heat transfer in a wide range of turbine warm-keeping operations and to characterize the flow patterns observed at these operating points. For varying values of flow coefficient and angle of incidence, the secondary flow phenomena change from well-known vortex systems occurring in design operation (such as passage, horseshoe and corner vortices) to effects typical for windage, like patterns of alternating vortices and strong backflows. Furthermore, the identified flow patterns have been compared to vortex systems described in cited literature and summarized in the so-called blade vortex diagram. The comparison of heat transfer in the form of charts showing the variation of the Nusselt-numbers with respect to changes in angle of incidence and flow coefficients at specific operating points is additionally provided.

Experiments were conducted in a closed loop spray cooling system working with deionized water as a working fluid. This study was performed to investigate the effect of the spraying parameters, such as Sauter mean diameter (SMD), the droplet velocity, and the residual velocity on the spray cooling heat transfer in the non-boiling region. Thermal effects on plain and modified surfaces with circular grooves were examined under different operating conditions. The inlet pressure of the working fluid was varied from 78.6 kPa to 183.515kPa, and the inlet temperature was kept between 21–22 °C. The distance between the nozzle and the target surface 10 mm. The results showed that increasing the coolant inlet pressure increases the droplet velocity and the number of droplets produced while decreasing the droplet size. As a consequence of these changes, increasing inlet pressure improved the heat transfer characteristics of both surfaces.

Abstract The first stage of turbine in a Brayton cycle faces the maximum temperature in the cycle. This maximum temperature may exceed creep temperature limit or even melting temperature of the blade material. Therefore, it becomes an absolute necessity to implement blade cooling to prevent them from structural damage. Turbine inlet temperatures for oxy-combustion supercritical CO2 (sCO2) are promised to reach blade material limit in near future foreseeing need of turbine blade cooling. Properties of sCO2 and the cycle parameters can make Reynolds number external to blade and external heat transfer coefficient to be significantly higher than those typically experience in regular gas turbines. This necessitates evaluation and rethinking of the internal cooling techniques to be adopted. The purpose of this paper is to investigate conjugate heat transfer effects within a first stage vane cascade of a sCO2 turbine. This study can help understand cooling requirements which include mass flow rate of leakage coolant sCO2 and geometry of cooling channels. Estimations can also be made if the cooling channels alone are enough for blade cooling or there is need for more cooling techniques such as film cooling, impingement cooling and trailing edge cooling. The conjugate heat transfer and aerodynamic analysis of a turbine cascade is carried out using STAR CCM+. The turbine inlet temperature of 1350K and 1775 K is considered for the study considering future potential needs. Thermo-physical properties of this mixture are given as input to the code in form of tables using REFPROP database. The blade material considered is Inconel 718.

Abstract Augmented backside cooling refers to the enhancement of the backside convection of a combustor liner using extended heat transfer surfaces to fully utilise the cooling air by maximising the heat transfer to pumping ratio characteristic. Although film cooling has and still is widely used in the gas turbine industry, augmented backside cooling has been in development for decades now. The reason for this, is to reduce the amount of air used for liner cooling and to also reduce the emissions caused by using film cooling in the primary zones. In the case of micro gas turbines, emissions are of even greater importance, since the regulations for such engines will most likely become stricter in the following years due to a global effort to reduce emission. Furthermore, the liners investigated in this paper are for a 10 kWe micro turbine, destine for various potential markets, such as combine heat and power for houses, EV hybrids and even small UAVs. The majority of these markets require long service intervals, which in turn requires the combustor liners to be under the least amount of thermal stress possible. The desire to also increase combustor inlet temperatures with the use of recuperated exhaust gases, which in turn increase the overall system efficiency, limits the cooling effectiveness of the inlet air. Due to all these reasons, an advanced form of augmented backside cooling would be of substantial significance in such a system. Currently some very simple designs are used in the form of straight plain fins, transverse strips or other similar geometries, but the creation of high heat transfer efficiency surfaces in such small sizes becomes very difficult with traditional subtractive manufacturing methods. When using additive manufacturing though these types of surfaces are not an issue. This paper covers the comparison of experimental results with conjugate heat transfer CFD models and empirical heat balance models for two different AM liner cooling geometries and an AM blank liner. The two cooling fin geometries include a rotating plain fin and an offset strip fin. The liners were tested in an AM built reverse flow radial swirl stabilised combustion chamber at a variety of operating conditions. During the experiments the surfaces were compared using a thermal camera to record the outer liner temperature which was viewed through a quartz outer casing. The experimental results showed that the cooling surfaces were effective at reducing the liner temperatures with minimal pressure losses for multiple operating points. Those results were then compared against the conjugate heat transfer CFD models and the empirical calculations used to design the surfaces initially. From this comparison, it was noticed both the CFD and empirical calculations under predicted the wall temperatures. This is thought to be due to inaccuracies in the predicted flame temperatures and the assumed emissivity values used to calibrate the thermal imaging camera. Further uncertainties arise from the assumption of a constant air and hot gas temperature and mass flow along the cooling surfaces and the lack of data for the surface roughness of the parts.

Radial turbines used in turbochargers and micro-turbines are subjected to high inlet temperature. This creates high thermal stress in the turbines, and possible creep of turbine inducer blades, and can reduce turbines’ reliability. With the ever-stringent engine emission regulations and the continuous drive for engine power density, turbine inlet temperature is significantly increased recently and the risk of thermo-mechanical failure of turbine rotor is heightened. To solve this problem, an innovative turbine cooling method is proposed by injecting a small amount of compressor or intercooler discharge air onto the upper backdisc region of turbine rotor to cool the disc and the inducer blades. A conjugate heat transfer simulation was carried out to investigate the effects of this cooling method with a turbocharger turbine. Flow conditions and geometric configurations were investigated for their influences on the cooling effectiveness of the method. The results show that using the compressor discharger air after intercooler with only 0.5–2.0% of turbine mass flow, the averaged cooling efficiency of the turbine backdisc is promoted by 23–43%; only four to six jets may be needed to cool the entire backdisc; and turbine efficiency is reduced by less than 1% point.
